Description
本出願は、「ゲルシート製造のための方法」という名称で2003年6月24日に出願された現在係属中の米国仮特許出願第60/466,638号の優先権を主張するものであり、その全ては本明細書に取り込まれる。
本発明は、連続方式での溶剤含有ゲルシートの製造に関連する。このようなゲルシートは、エーロゲル・ブランケット(blankets)、エーロゲル複合物、エーロゲル・モノリス(monoliths)及びその他のエーロゲル素材の製品の製造に使用される。
エーロゲルは、その構造、すなわち低密度、開放型セル構造、大表面積(しばしば900m2/g、又はそれ以上)及び準ナノメーター級の細孔、を基本とした物質であることを意味する。超臨界的及び臨界未満の液抽出技術が、一般に物質の脆弱なセルから液を抽出するのに使用される。種々の異なったエーロゲル組成物が、無機物又は有機物として知られている。無機エーロゲルは、金属アルコキシドをベースとして、シリカ、カーバイド及びアルミナのような物質を含有する。有機エーロゲルは、ウレタン・エーロゲル、レゾシノールホルムアルデヒド・エーロゲル及びポリイミド・エーロゲルを包含するがこれに限定はされない。
本発明は、ゲルシート、繊維強化柔軟ゲルシート及び複合ゲルロール(conposite gel materials)のための、通常のバッチ式ゾル−ゲル・キャスティング(成型)方法に比べて格段に改良された、連続及び半連続のゾル−ゲル・キャスティング方法を記載する。
本明細書に記載の当該発明は、溶剤含有のナノ構造のモノリス及び柔軟なブランケット(blankets)複合シート材を製造することに関する。これらの物質は、全ての流動相の溶剤が超臨界溶剤抽出(超臨界流体乾燥)によって抽出された後、ナノ多孔性のエーロゲル本体となる。例えば、この発明に記載の製造方法は、後工程の超臨界流体抽出方法で溶剤除去を促進する成形要素において、モノリス・ゲルシート又はロール状ゲル複合部品を成形するための、重要な、より有利な製造能力を提供する。
Claims (18)
- ゾル及びゲル化誘導剤を連続的に混合して触媒化ゾルを形成する;
ゲル化の前に、触媒化ゾルと複合させるために、移動要素上に繊維状物質を導入する工程;及び
触媒化ゾルをコンベアベルトからなる移動要素上でゲル化させるのに効果的な規定速度で、移動要素上に触媒化ゾルを分配することによりゲルシートを形成する;
ことからなる、連続的に溶剤含有ゲルシート材を成型(キャスティング)する方法。 - ゾルが、無機物、有機物及び無機物と有機物との混合物からなる群から選択される物質を含有する、請求項1に記載の方法。
- 無機物が、ジルコニウム酸化物、イットリウム酸化物、ハフニウム酸化物、アルミニウム酸化物、チタン酸化物、セリウム酸化物及びシリカ、酸化マグネシウム、酸化カルシウム、フッ化マグネシウム、フッ化カルシウム及びそれらの混合物からなる群から選択される、請求項2に記載の方法。
- 有機物が、ポリアクリレート、ポリオレフィン、ポリスチレン、ポリアクリロニトリル、ポリウレタン、ポリイミド、ポリフルフラールアルコール、フェノールフルフリルアルコール、メラミンホルムアルデヒド、レゾルシノールホルムアルデヒド、クレゾールホルムアルデヒド、フェノールホルムアルデヒド、ポリビニルアルコールジアルデヒド、ポリシアヌレート、ポリアクリルアミド、種々のエポキシ、寒天、及びアガロース、及びそれらの混合物からなる群から選択される、請求項2に記載の方法。
- 繊維状物質が、繊維状芯材、又はマット材である、請求項1から4のいずれかに記載の方法。
- 繊維状芯材、又はマット材が、無機物、有機物及び無機物と有機物との混合物からなる群から選択される繊維を含む、請求項5に記載の方法。
- 繊維状芯材又はマット材が、約0.1〜1000μm範囲の直径を有する繊維を含む、請求項5又は6に記載の方法。
- 繊維状芯材又はマット材が、約0.001〜10μm範囲の直径を有する繊維を含む、請求項5又は6に記載の方法。
- 溶剤が、1〜6個の炭素原子を有するアルコールである請求項1から8のいずれかに記載の方法。
- コンベアベルトがエッジを含有する、請求項1から9のいずれかに記載の方法。
- ゲルシート全体にカールした繊維を分布させる工程を更に含む、請求項1から10のいずれかに記載の方法。
- ゲルシートを熟成させる工程を更に含む、請求項1から11のいずれかに記載の方法。
- 形成されたゲルシートをロールする工程を更に含む、請求項1から12のいずれかに記載の方法。
- 移動要素上に触媒化ゾルを規定速度で分配することにより、連続的にゲルシートを形成する;
ゲル化の前に、触媒化ゾルと複合させるために、移動要素上に繊維状物質を導入する工程;及び
(a)化学的工程、及び(b)エネルギー源からゾルの横断面に規定のエネルギー量を放射させること、からなる群から選ばれる工程によって、コンベアベルトからなる移動要素上でゲル化を誘導する工程;ことからなる、連続的に溶剤含有ゲルシート材を成型(キャスティング)する方法。 - 繊維状物質が、繊維状芯材、又はマット材である、請求項14に記載の方法。
- エネルギー源が、電磁気エネルギー源、赤外線エネルギー源、X線エネルギー源、マイクロ波エネルギー源、ガンマ線エネルギー源、音波エネルギー源、超音波エネルギー源、粒子ビームエネルギー源、電子ビームエネルギー源、ベータ粒子エネルギー源、アルファ粒子エネルギー源、及びそれらの組み合わせからなる群から選択される、請求項14又は15に記載の方法。
- ゾル及びゲル化誘導剤を連続的に混合して化学的触媒化ゾル−ゲル法によりゲル化する触媒化ゾルを形成する;及び
触媒化ゾルをコンベアベルトからなる移動要素上でゲル化させるのに効果的な規定速度で、移動要素上に触媒化ゾルを分配することによりゲルシートを形成する;
ことからなる、連続的に溶媒含有ゲルシート材を成型(キャスティング)する方法。 - 形成されたゲルシートをロールする工程を更に含む、請求項17に記載の方法。
