Description
本発明は、汚染防止装置のケーシング内において、汚染防止要素に巻いて実装するための、無機繊維材料と無機粒子とを含む実装部材に関する。本発明はまた、汚染防止装置のケーシング内において、汚染防止要素に巻いて実装するための実装部材の製造方法に関する。
セラミック触媒コンバータを用いた排気ガス浄化システムは、自動車エンジンからの排気ガスに含まれる一酸化炭素(CO)、炭化水素(HC)、及び窒素酸化物(NOx)等を除去するための手段として知られている。基本的に、セラミック触媒コンバータは、一般に金属ケーシング内において、ハニカム形状等であるセラミック触媒担体を格納している。他には、ディーゼルエンジン又はガソリンエンジンの排気ガスから微粒子を除去するためのセラミック微粒子フィルタを収容している排気ガス浄化システムもある。
上記の文献は、特に、実装部材の保持圧又は接触圧が向上し、かつ繊維の散乱を低減した汚染防止装置内で使用中の、実装部材の向上した挙動について論じている。いずれの文献も、汚染防止装置の組み立て中に実装部材の伸長を低減させる課題については論じていない。実装部材の伸長は、汚染防止装置内で組み立てた後のマットの幅と未使用のマットの幅との間の長さの差である。
無機繊維材料と、
無機粒子と、を有し得、無機粒子が、実装部材のほぼ全体に分散され、DIN ISO13320に従った測定で、800nm〜15000nm、好ましくは1000nm〜15000nmの平均直径DV50を有する。

平均直径がDIN ISO13320に従った測定で800nm〜15000nmのDV50、好ましくはDIN ISO13320に従った測定で1000nm〜15000nmのDV50である微細無機粒子を含有する水系スラリーを、調製する工程と、
無機繊維材料を含有するマットに、スラリーを含浸させる工程と、を含む、製造方法に関する。
以下に本発明の様々な実施形態を説明し、図面に示す。図中、同様の要素には同じ参照番号を付している。
無機粒子 Dispal(登録商標)23N4−80、Dispal(登録商標)18N4−80(両者ともSasol Corporation(12120 Wickchester Lane,Houston TX 77079,USA)より)
有機バインダー Acronal(登録商標)A273S(BASF SE(Ludwigshafen,Germany)より)。
無機粒子 Snowtex(登録商標)OS(日産化学工業)、コロイダルアルミナ(日産化学工業)
有機バインダー Nipol(登録商標)LX874(日本ゼオン)
無機粒子を下の表に従っての量で水に加え、実験室用ミキサーで5分間撹拌し、含浸用のスラリーを調製した。いくつかの試料(再度、下の表を参照)では、追加の有機バインダーを後から加え、更に1分間撹拌した。
MLS2ブランケットのシートを細かく切り、Dispal(登録商標)23N4−80粒子(DIN ISO13320に従った測定で粒径1.87nm(DV50))を含有する上記のスラリーを、ブランケット上に噴霧して含浸させた。このように液体をブランケット中に含浸させた後、通風乾燥機内において150℃の空気温度で15分間、乾燥を実施した。含浸され乾燥された実装部材は、約1.5重量%の粒子を含有していた。
MLS2ブランケットのシートを細かく切り、Dispal(登録商標)23N4−80粒子(DIN ISO13320に従った測定で粒径1.87nm(DV50))及び有機バインダーAcronal(登録商標)A273Sを含有する上記のスラリーを、ブランケット上に噴霧して含浸させた。このように液体をブランケット中に含浸させた後、通風乾燥機内において150℃の空気温度で15分間、乾燥を実施した。含浸され乾燥された実装部材は、約1.5重量%の無機粒子及び0.8重量%の有機バインダーを含有していた。
MLS2ブランケットのシートを細かく切り、Dispal(登録商標)18N4−80粒子(DIN ISO13320に従った測定で粒径3.51nm(DV50))を含有する上記のスラリーを、ブランケット上に噴霧して含浸させた。このように液体をブランケット中に含浸させた後、通風乾燥機内において150℃の空気温度で15分間、乾燥を実施した。含浸され乾燥された実装部材は、約1.5重量%の粒子を含有していた。
MLS2ブランケットのシートを細かく切り、Dispal(登録商標)18N4−80粒子(DIN ISO13320に従った測定で粒径3.51nm(DV50))及び有機バインダーAcronal(登録商標)A273Sを含有する上記のスラリーを、ブランケット上に噴霧して含浸させた。このように液体をブランケット中に含浸させた後、通風乾燥機内において150℃の空気温度で15分間、乾燥を実施した。含浸され乾燥された実装部材は、約1.5重量%の粒子及び0.8重量%の有機バインダーを含有していた。
無処理のMLS2ブランケットを細かく切り、比較例1aとして用いた。詰め込み試験及び多重サイクル試験については、実装密度を実施例1及び2の実装密度に合わせた。

無機コロイド粒子(Snowtex(登録商標)OS、日産化学工業製)68.55g及び有機バインダー(Nipol(登録商標)LX874、日本ゼオン製)2.0gを水1429.50gに加え、5分間撹拌して、比較試料を調製した。無機コロイド状粒子は、DIN ISO13320に従った測定で粒径が16.9nm(DV50)であった。上記のスラリーをブランケット上に噴霧して、ニードルパンチされたアルミナ繊維ブランケット(三菱樹脂製)に含浸させた。このように液体をブランケット中に含浸させた後、温度を150℃に設定した通風乾燥機を用い15分間、乾燥を実施した。
コロイダルアルミナ(アルミナゾル、日産化学工業製)201g及び有機バインダー(Nipol(登録商標)LX874、日本ゼオン製)3.99gを水2790gに加え、5分間撹拌して、コロイド状粒子及び有機バインダーを含有する、第1の液体を調製した。無機コロイド状粒子は、DIN ISO13320に従った測定で粒径が0.76nm(DV50)であった。上記のスラリーをブランケット上に噴霧して、ニードルパンチされたアルミナ繊維ブランケット(三菱樹脂製)に含浸させた。このように液体をブランケット中に含浸させた後、温度を150℃に設定した通風乾燥機を用い15分間、乾燥を実施した。
無機コロイド粒子(Snowtex(登録商標)OS、日産化学工業製)68.55g及び有機バインダー(Nipol(登録商標)LX874、日本ゼオン製)2.0gを水1429.50gに加え、5分間撹拌して、更なる比較試料を調製した。無機コロイド状粒子は、DIN ISO13320に従った測定で粒径が16.9nm(DV50)であった。上記のスラリーをブランケット上に噴霧して、ニードルパンチされたアルミナ繊維ブランケット(三菱樹脂製)に含浸させた。このように液体をブランケット中に含浸させた後、温度を150℃に設定した通風乾燥機を用い15分間、乾燥を実施した。
粒径の測定
粒径は、DIN ISO13320:2009(E)に従い、レーザー回折によって測定する。粒径はDV50として規定する。これは体積基準のメジアン粒子直径であり、すなわち、粒子の50体積%がこの直径よりも小さく、50%がこの直径よりも大きい。
多重サイクル圧縮試験は、応用品の設計に頻繁に用いられる。実施例を温度650℃で試験し、間隙のサイクルを、閉鎖間隙密度と開放間隙密度との間で1000回繰り返した。繰り返し後の開放間隙圧を記録する。
強制詰め込み実験(hard stuffing experiments)を実施し、実装部材の伸長を測定した。所望の計算実装密度を得るため、実装部材の面積重量、金属シェルの内径、及び汚染防止要素の外径を選択した。金属シェルは、Wecotech社(Gauhwil,Switzerland)の収縮機を用いて較正した。入口側のシェルの内径と較正した内径との間の遷移角を14°〜16°に保ち、各実施例について一貫した条件を確保した。

上の表から、無機粒子がマットに分散された実施例1〜4は、比較例1a及び1bに比べ、小さい伸長を呈することが分かる。比較例2、3及び4は、キャニング中に完全に機能しなくなり、マットは缶内に滑り込まず、破損した。これらの実装部材については、伸長を測定できなかった。
Claims (17)
- 汚染防止装置のケーシング内において、汚染防止要素に巻いて実装するための、実装部材であって、
無機繊維材料と、
無機粒子と、を含み、
前記無機粒子が、前記実装部材のほぼ全体に分散され、DIN ISO13320に従った測定で800nm〜15000nm(DV50)、好ましくはDIN ISO13320に従った測定で1000nm〜15000nm(DV50)の平均直径を有する、実装部材。 - 前記無機繊維材料が、ガラス繊維、セラミック繊維、炭素繊維、炭化ケイ素繊維若しくはホウ素繊維、又はこれらの組み合わせの群から選択される繊維を含む、請求項1に記載の実装部材。
- 前記実装部材の前記無機繊維材料がニードルパンチされている、請求項1又は2に記載の実装部材。
- 前記無機粒子が、金属酸化物、金属水酸化物、金属酸化水酸化物、シリケート、粘土、窒化物、炭化物、硫化物、カーボネート、及びこれらの組み合わせからなる群から選択される、請求項1〜3のいずれか一項に記載の実装部材。
- 前記無機粒子が、Sasol Corporation(USA)のDispal(登録商標)粒子から選択される、請求項1〜4のいずれか一項に記載の実装マット。
- 有機バインダーを最大3重量%含有する、請求項1〜5のいずれか一項に記載の実装部材。
- 前記無機粒子が、前記無機粒子を含有する水系スラリーを用いることにより、前記マットに含浸された、請求項1〜6のいずれか一項に記載の実装部材。
- 前記スラリーが、少なくとも80重量%の水、好ましくは90重量%の水、より好ましくは95重量%の水を含有する、請求項7に記載の実装部材。
- 前記スラリーが有機バインダーを含有する、請求項7又は8に記載の実装部材。
- 前記有機バインダーが、アクリレート、メタクリレート、スチレン、ブタジエン、ビニルピリジン、アクリロニトリル、ビニルクロライド、ビニルアセテート、ビニルアルコール若しくはエチレン、ポリウレタン、ポリアミド、シリコーン、ポリエステル、エポキシ樹脂、又はこれらの組み合わせのポリマー又はコポリマーのうちの少なくとも1つを含む、請求項9に記載の実装部材。
- 前記実装部材中の前記無機粒子の濃度が0.5〜5重量%、好ましくは1.0〜2.5重量%である、請求項1〜10のいずれか一項に記載の実装部材。
- 計算実装密度0.4g/cm3で詰め込み中の前記実装部材の伸長によって引き起こされる、実装密度の最大の低下が3%である、請求項1〜11のいずれか一項に記載の実装部材。
- 前記実装部材中に配置された膨張材料を含む、請求項1〜12のいずれか一項に記載の実装部材。
- 汚染防止装置のケーシング内において、汚染防止要素に巻いて実装するための、実装部材の製造方法であって、
平均直径がDIN ISO13320に従った測定で800nm〜15000nm(DV50)、好ましくはDIN ISO13320に従った測定で1000nm〜15000nm(DV50)である微細無機粒子を含有する水系スラリーを、調製する工程と、
無機繊維材料を含有するマットに、前記スラリーを含浸させる工程と、
を含む、製造方法。 - 前記含浸させる工程後に乾燥させる工程を含む、請求項14に記載の製造方法。
- 前記スラリーが有機バインダーを含有する、請求項14又は15に記載の製造方法。
- 汚染防止装置のケーシング内において、汚染防止要素に巻いて実装するための、実装部材を製造するための、無機粒子の使用であって、
前記微細粒子の平均直径が、DIN ISO13320に従った測定で800nm〜15000nm(DV50)、好ましくはDIN ISO13320に従った測定で1000nm〜15000nm(DV50)の範囲である、使用。
