(D)前記凹部内に樹脂を充填すると共に、前記開口部の縁部を経て前記金属板の曲げの内面に及ぶように樹脂を成形する樹脂充填工程。
本発明者らは、金属板と樹脂部材とを接合するにあたり、金属板の一方の面(筐体の外側の面)から他方の面(筐体の内側の面)に向かって先細りとなるテーパー状の凹部を設け、このテーパー状の凹部によって樹脂部材の抜け止め構造を構築することを考えた。テーパーの先細り部分に形成される開口部を境界にして、凹部内と、開口部の縁部を経て筐体の内側の面に及んで樹脂部材を設けることで、テーパー面から筐体の内側の面へと続く領域で、樹脂部材を係止することができる。テーパー状の凹部の形成は、平板状の金属板を準備→金属板に曲げ加工を施して筐体を成形→筐体の平坦部分において筐体の内面から外面に向かって真っ直ぐな凹部を形成→凹部に対してテーパーを形成、という方法が挙げられる。このテーパーの形成は、例えば、真っ直ぐな凹部の形成とは別の切削工程により行われる。
(A)平板状の金属板を準備する準備工程。
(B)前記金属板の曲げ加工を施す箇所の少なくとも一部に、開口部を有する凹部を形成する凹部形成工程。
(C)前記開口部を曲げの内側にして、前記金属板に曲げ加工を施す曲げ工程。
(D)前記凹部内に樹脂を充填すると共に、前記開口部の縁部を経て前記金属板の曲げの内面に及ぶように樹脂を成形する樹脂充填工程。
本発明の実施形態の詳細を、以下に説明する。なお、本発明はこれらの例示に限定されるものではなく、特許請求の範囲によって示され、特許請求の範囲と均等の意味及び範囲内でのすべての変更が含まれることが意図される。図において、同一符号は、同一名称物を示す。
《複合部材》
本実施形態の複合部材1は、図1の下図に示すように、金属板20と樹脂部材30とが、金属板20の曲げ加工が施された曲げ部21の箇所において接合されている。
金属板の材質は、例えば、純マグネシウム、マグネシウム合金、純チタニウム、チタニウム合金、純アルミニウム、アルミニウム合金、純鉄、鉄合金(鋼、ステンレス鋼を含む)が挙げられる。これらの金属はいずれも、ヤング率:40GPa以上、0.2%耐力:150MPa以上、熱膨張率:8×10−6/K以上を満たし、剛性が高く、凹みや反りなどの変形が生じ難く、長期に亘り形状を維持し易い。
樹脂部材30は、金属板20の貫通孔23a内に充填される内側樹脂部31と、この内側樹脂部31と連続して、内側開口部22iの縁部を経て曲げ部21の内面に及ぶように形成される露出樹脂部32とを有する。ここでは、樹脂部材30は、曲げ部21の外面には及んでおらず、樹脂部材30(内側樹脂部31)の外面が金属板20の外面と面一となっている。樹脂部材30は、さらに、内側樹脂部31と連続して、外側開口部22oの縁部を経て曲げ部21の外面に及ぶように形成されていても構わない(図示せず)。
金属板20と樹脂部材30とは、図1の下図に示すように、金属板20に形成されたテーパー状の凹部23(貫通孔23a)に内側樹脂部31が充填され、この内側樹脂部31と連続して露出樹脂部32が形成されることで接合される。露出樹脂部32が、内側開口部22iの縁部を経て曲げ部21の内面に及ぶように形成されることで、テーパー面の先細り面から曲げ部21の内側の面へと続く領域で内側樹脂部31及び露出樹脂部32が引っ掛かる。よって、上記テーパー状の凹部23が抜け止め構造となって、金属板20と樹脂部材30とが強固に接合される。
本実施形態の複合部材の製造方法は、以下の準備工程、凹部形成工程、曲げ工程、樹脂充填工程を備える。以下、図1に基づいて、各工程を順に説明する。
まず、平板状の金属板を準備する。この平板状の金属板は、上記金属板の材質の素材板を矩形などの所定の形状に打ち抜いて平板状とする打ち抜き工程によって得ることができる。または、所定の形状に打ち抜き後の金属板を用いることもできる。素材板を打ち抜いて平板状の金属板とする場合、この素材板は、鋳造、押出、圧延、鍛造などの種々の工程を経て製造することができる。
次に、図1の上図に示すように、平板状の金属板20にパンチPなどで凹部23を形成する。ここでは、金属板20の両面にそれぞれ開口部22(内側開口部22i及び外側開口部22o)を有する貫通孔23aを穿孔して凹部23を形成する。貫通孔23aは、後述する曲げ工程において曲げ加工を施す箇所の少なくとも一部に形成する。貫通孔23aの形成箇所については、後の複合部材と後付け部品との係合の説明の際に詳述する。
次に、図1の中図に示すように、内側開口部22iを曲げの内側にして、金属板20に曲げ加工を施す。内側開口部22iを曲げの内側にして曲げ加工を施すことで、曲げに沿って曲げの外側(外側開口部22o)から曲げの内側(内側開口部22i)に向かって先細りとなるテーパーが貫通孔23aに形成される。
次に、図1の下図に示すように、貫通孔23aに樹脂を充填すると共に、内側開口部22iの縁部を経て曲げ部21の内面に及ぶように樹脂を成形する。樹脂の成形は、金属板20のうち凹部23の形成箇所近傍を金型に配置し、金型内に未硬化の樹脂を注入する射出成形が挙げられる。
樹脂部材30を後付け部品の取付部とする場合、両者を機械的に接合することができる形状に形成すればよい。
図6を参照して実施形態2の複合部材2を説明する。複合部材2の基本的構成は、実施形態1の複合部材1と同様であり、金属板20の形態のみが異なる。ここでは、この相違点を説明し、その他の構成については説明を省略する。
図7を参照して実施形態3の複合部材3を説明する。複合部材3の基本的構成は、実施形態2の複合部材2と同様であり、樹脂部材30の形態のみが異なる。ここでは、この相違点を説明し、その他の構成については説明を省略する。図7の上図は、複合部材3を内側から見た図であり、図7の中図及び下図は、複合部材3を外側から見た図である。
図8を参照して実施形態4の複合部材4を説明する。複合部材4の基本的構成は、実施形態1の複合部材1と同様であり、金属板20の凹部23の形態のみが異なる。ここでは、この相違点を説明し、その他の構成については説明を省略する。

Claims (6)
- 曲げ加工による曲げ部を有する金属板と、
前記曲げ部の少なくとも一部に接合される樹脂部材とを備え、
前記金属板は、
前記曲げ部の内側に形成された開口部と、
前記曲げ部の外側から前記開口部に向かって先細りとなるテーパー状の凹部と、
前記開口部の縁部に連続して前記金属板の内面に形成された嵌合凹部とを有し、
前記樹脂部材は、
前記凹部内に充填される内側樹脂部と、
前記内側樹脂部と連続して、前記開口部の縁部を経て前記嵌合凹部に充填されて前記曲げ部の内面に及ぶように形成される露出樹脂部とを有する複合部材。 - 前記凹部は、貫通孔である請求項1に記載の複合部材。
- 前記凹部は、溝である請求項1に記載の複合部材。
- 前記複合部材が、電気機器の筐体である請求項1から請求項3のいずれか1項に記載の複合部材。
- 平板状の金属板を準備する準備工程と、
前記金属板の曲げ加工を施す箇所の少なくとも一部に、開口部を有する凹部と、前記開口部側の面に前記開口部の縁部に連続した嵌合凹部とを形成する凹部形成工程と、
前記開口部を曲げの内側にして、前記金属板に曲げ加工を施す曲げ工程と、
前記凹部内及び前記嵌合凹部内に樹脂を充填すると共に、前記開口部の縁部を経て前記金属板の曲げの内面に及ぶように樹脂を成形する樹脂充填工程とを備える複合部材の製造方法。 - 前記準備工程は、素材板を所定の形状に打ち抜いて前記平板状の金属板とする打ち抜き工程を備え、
前記打ち抜き工程と同時に前記凹部形成工程を行い、前記素材板の両面に貫通する貫通孔を穿孔して凹部を形成する請求項5に記載の複合部材の製造方法。
