Abstract
Description
本発明は、2012年1月11日に日本国に出願された特願2012-002849号に基づき優先権を主張し、その内容をここに援用する。
(1)ゲルパーミエーションクロマトグラフ(GPC)法で測定した重量平均分子量(Mw)が25万以上45万以下で、分子量分布Mw/Mnが7以上12以下で、Mz/Mnが20以上40以下であり、かつ、分子量分布曲線において、対数分子量Log(M)=4.5のときの微分分布値からLog(M)=6のときの微分分布値を引いた差が8%以上20%以下であるアイソタクチックポリプロピレンよりなることを特徴とするコンデンサー用2軸延伸ポリプロピレンフィルム。
(2)前記アイソタクチックポリプロピレンが、高温型核磁気共鳴(高温NMR)測定によって求められるメソペンタッド分率([mmmm])が94%以上98%未満である立体規則性度を有することを特徴とする(1)項記載のコンデンサー用2軸延伸ポリプロピレンフィルム。
(3)前記アイソタクチックポリプロピレンがカルボニル基を有するヒンダードフェノール系酸化防止剤を少なくとも1種類以上含有し、そのフィルム中の残存含有量が4000ppm(質量基準)以上6000ppm(質量基準)以下であることを特徴とする、(1)項又は(2)項に記載のコンデンサー用2軸延伸ポリプロピレンフィルム。
(4)前記2軸延伸ポリプロピレンフィルムは、その少なくとも片方の一面において、表面粗さが、中心線平均粗さ(Ra)が0.05μm以上0.15μm以下で且つ最大高さ(Rz、旧JIS定義でのRmax)が0.5μm以上1.5μm以下であるように微細粗面化されていることを特徴とする(1)項~(3)項のいずれか1項に記載のコンデンサー用2軸延伸ポリプロピレンフィルム。
(5)前記2軸延伸ポリプロピレンフィルムの厚さが、1μm以上6μm以下であることを特徴とする(1)項~(3)項のいずれか1項に記載のコンデンサー用2軸延伸ポリプロピレンフィルム。
(6)前記アイソタクチックポリプロピレンが、有機金属化合物触媒成分(II)と四塩化チタンとを反応させ、更に電子供与体(a)及び電子受容体(b)と接触させて得られる固体状チタン触媒成分(I)と、有機金属化合物触媒成分(II)とを含むオレフィン系重合用触媒の存在下にて重合して得られることを特徴とする(1)項~(5)項のいずれか1項に記載のコンデンサー用2軸延伸ポリプロピレンフィルム。
(7)前記固体状チタン触媒成分(I)が、有機金属化合物触媒成分(II)と、電子供与体(a)と、四塩化チタンとを反応させ、更に前記電子供与体(a)及び電子受容体(b)と接触させて得られる固体状チタン触媒成分(I)であることを特徴とする(6)項に記載のコンデンサー用2軸延伸ポリプロピレンフィルム。
(8)前記オレフィン系重合用触媒が、前記固体状チタン触媒成分(I)と有機金属化合物触媒成分(II)と芳香族カルボン酸エステルとを含むオレフィン系重合用触媒であることを特徴とする(6)項又は(7)項に記載のコンデンサー用2軸延伸ポリプロピレンフィルム。

少なくともその一方の面の表面粗さが、中心線平均粗さ(Ra)で0.05μm以上0.15μm以下、且つ最大高さ(Rz)で0.5μm以上1.5μm以下であるように微細粗面化されていることを特徴とする、コンデンサー用2軸延伸ポリプロピレンフィルム;
[5]前記2軸延伸ポリプロピレンフィルムの厚さが、1μm以上6μm以下であることを特徴とする、[1]~[4]のいずれか1項に記載のコンデンサー用2軸延伸ポリプロピレンフィルム;
[6]前記アイソタクチックポリプロピレンが、以下の工程(1)~(2)を含む方法によって得られたことを特徴とする、[1]~[5]のいずれか1項に記載のコンデンサー用2軸延伸ポリプロピレンフィルム;
工程(1):有機金属化合物触媒成分(II)と、四塩化チタンとを反応させて得られた反応生成物に、更に電子供与体(a)、及び電子受容体(b)を接触させて、固体状チタン触媒成分(I)を得る工程;
工程(2):前記固体状チタン触媒成分(I)と、有機金属化合物触媒成分(II)とを含むオレフィン系重合用触媒の存在下にてプロピレンを重合して、アイソタクチックポリプロピレンを得る工程;
[7]前記工程(1)が、有機金属化合物触媒成分(II)と電子供与体(a)との反応物と、四塩化チタンとを反応させて得られた反応生成物に、更に前記電子供与体(a)及び電子受容体(b)を接触させて、固体状チタン触媒成分(I)を得る工程であることを特徴とする、[6]に記載のコンデンサー用2軸延伸ポリプロピレンフィルム;
[8]前記オレフィン系重合用触媒が、前記固体状チタン触媒成分(I)と、有機金属化合物触媒成分(II)と、芳香族カルボン酸エステルとを含むオレフィン系重合用触媒であることを特徴とする、[6]又は[7]に記載のコンデンサー用2軸延伸ポリプロピレンフィルム。
本発明において用いられる上記オレフィン系重合用触媒は、立体規則性が高く、分子量分布の広い重合体を与える傾向にあるため好ましい。
本発明のコンデンサー用2軸延伸ポリプロピレンフィルムの製造に用いられるポリプロピレン原料樹脂は、好ましくは、以下のオレフィン系重合用触媒を用いて製造される。
本発明のコンデンサー用2軸延伸ポリプロピレンフィルムに用いられるポリプロピレン原料樹脂は、固体状チタン触媒成分(I)と、有機金属化合物触媒成分(II)と、必要に応じて電子供与体(III)とを含むオレフィン系重合用触媒の存在下にプロピレンを重合して得られたものであることが好ましい。
すなわち、本発明においてオレフィン系重合用触媒とは、固体状チタン触媒成分(I)と、有機金属化合物触媒成分(II)を含むものである事が好ましい。また、前記オレフィン系重合用触媒には、必要に応じて電子供与体(III)を含んでいてもよい。
(固体状チタン触媒成分(I))
固体状チタン触媒成分(I)は、例えば以下の工程(1)を含む方法によって製造することができる。
工程(1):有機金属化合物触媒成分(II)と四塩化チタンとを反応させて得られた反応生成物に、又は有機金属化合物触媒成分(II)と電子供与体(a)との反応物と、四塩化チタンとを反応させて得られた反応生成物に、更に電子供与体(a)、及び電子受容体(b)とを接触させて、固体状チタン触媒成分(I)を得る工程。
ここで、前記工程(1)が、有機金属化合物触媒成分(II)と電子供与体(a)の反応物と、四塩化チタンとを反応させて得られた反応生成物に、更に電子供与体(a)、及び電子受容体(b)とを接触させて、固体状チタン触媒成分(I)を得る工程であることがより好ましい。
上記の四塩化チタンは、必要に応じて、下記のチタン化合物に変更することも可能である。また、後述する固体状チタン触媒成分(I)の調製法に記載の四塩化チタンも適宜、下記のチタン化合物に置き換えることも出来る。
本発明の固体状チタン触媒成分(I)の製造に用いることができるチタン化合物としては、たとえば下記の一般式で表される4価のチタン化合物が挙げられる。
Ti(OR)gX4-g
(式中、Rは好ましくは炭素数1~8の炭化水素基であり、Xはハロゲン原子であり、gは0≦g≦4で表される整数である。)
より具体的には、
TiCl4、TiBr4などのテトラハロゲン化チタン;
Ti(OCH3)Cl3、Ti(OC2H5)Cl3、Ti(O-n-C4H9)Cl3、Ti(OC2H5)Br3、Ti(O-iso-C4H9)Br3などのトリハロゲン化アルコキシチタン;
Ti(OCH3)2Cl2、Ti(OC2H5)2Cl2などのジハロゲン化アルコキシチタン;
Ti(OCH3)3Cl、Ti(O-n-C4H9)3Cl、Ti(OC2H5)3Brなどのモノハロゲン化アルコキシチタン;
Ti(OCH3)4、Ti(OC2H5)4、Ti(OC4H9)4、Ti(O-2-エチルヘキシル)4などのテトラアルコキシチタンなどを挙げることができる。
これらの中で好ましいものは、テトラハロゲン化チタンであり、特に四塩化チタンが好ましい。これらのチタン化合物は単独で用いても2種以上を組み合わせて用いてもよい。
固体状チタン触媒成分(I)の調製方法に関し、上述の有機金属化合物触媒成分(II)と電子供与体(a)の反応物と、四塩化チタンとを反応させて得られた反応生成物に、更に電子供与体(a)、及び電子受容体(b)とを接触させて、固体状チタン触媒成分(I)を得る方法については、例えば特開昭56-110707号公報にその詳細が記載されているが、概略は以下の通りである。
まず、有機金属化合物触媒成分(II)と電子供与体(a)との反応生成物を得る。
有機金属化合物触媒成分(II)と電子供与体(a)との反応は、後述する溶媒中で、反応温度-20℃から200℃、好ましくは-10℃~100℃で、30秒間~5時間行うことが好ましい。前記有機金属化合物触媒成分(II)と電子供与体(a)を接触させる順序に制限はなく、使用する量比は、有機金属化合物触媒成分(II)の金属元素1モルに対し、電子供与体(a)が0.1~8モル、好ましくは1~4モルである。使用する溶媒の量は、0.5~5リットルが好ましく、0.5~2リットルがより好ましい。
また、前記溶媒としては脂肪族炭化水素が好ましい。
この段階で得られた反応生成物は、固液分離を行わず、反応終了後の液状態のままで次の反応に用いても良い。
前記反応生成物と四塩化チタンとの反応は、反応温度が0~200℃、好ましくは10~90℃で、5分間~8時間行うことが好ましい。前記反応生成物と四塩化チタンとを反応させる際、脂肪族炭化水素、又は芳香族炭化水素を溶媒として用いることが出来るが、これら溶媒を用いずに反応を行う方が好ましい。
前記反応生成物と四塩化チタン、好ましく用いられる溶媒との接触は任意の順で行えばよい。また、この接触操作、すなわち、四塩化チタンと好ましく用いられる溶媒中への前記反応生成物への添加工程は、5時間以内に終了することが好ましい。所定量の接触が完了した後、これら反応生成物と四塩化チタン、溶媒との混合物を、10℃~90℃で保持することが好ましい。保持する時間は、8時間以内であることが好ましい。
反応に用いる前記反応生成物、四塩化チタン、及び溶媒の使用量は、四塩化チタン1モルに対し、溶媒が0~3000mlであることが好ましく、前記反応生成物はその金属原子数と四塩化チタン中のTi原子数の比(有機金属化合物触媒成分(II)の金属原子数/Ti)で0.05~10が好ましく、0.06~0.2であることがより好ましい。
上記の工程が終了後、濾別、又はデカンテーションにより液状部分を分離除去した後、更に溶媒で洗浄を繰り返して固体生成物を得る。得られた固体生成物は、溶媒に懸濁させた状態のまま次の工程に使用しても良く、乾燥して固形物として取り出して使用してもよい。
この反応は溶媒を用いないで行う事が出来るが、脂肪族炭化水素を用いて行う方が好ましい。電子供与体(a)の使用量は、前記固体生成物100gに対して、10g~1000gが好ましく、50g~200gがより好ましい。また、電子受容体(b)の使用量は、前記固体生成物100gに対して、10g~1000gが好ましく、20g~500gがより好ましい。また、溶媒使用量は、0~3000mlが好ましく、100~1000mlがより好ましい。
これらの成分を、-10℃~40℃で、30秒間~60分間接触させた後、40℃~200℃、より好ましくは50℃~100℃で30秒間~5時間保持させる。固体生成物、電子供与体(a)、電子受容体(b)、及び溶媒を接触させる順序は任意である。例えば、電子供与体(a)と電子受容体(b)とを、固体生成物と混合する前に、予め接触させておいても良く、この場合は電子供与体(a)と電子受容体(b)とを10~100℃で30分間~2時間接触させた後、40℃以下に冷却したものを、固体生成物と混合することが好ましい。
固体生成物と電子供与体(a)及び電子受容体(b)の接触保持終了後、濾別、もしくはデカンテーションにより液状部分を除去し、更に溶媒で洗浄を繰り返すことにより固体状チタン触媒成分(I)が得られる。
得られた固体状チタン触媒成分(I)は乾燥して固体物として取り出すか、又は溶媒に懸濁させた状態のままで、次の反応に用いることが出来る。
固体状チタン触媒成分(I)の製造に用いる有機金属化合物触媒成分(II)は、後述するプロピレンの重合時に用いられる有機金属化合物触媒成分(II)と同様のものが用いられる。好ましくは以下の一般式で表される有機アルミニウム化合物である。

その具体例としてはトリメチルアルミニウム、トリエチルアルミニウム、トリ-n-プロピルアルミニウム、トリ-n-ブチルアルミニウム、トリ-i-ブチルアルミニウム、トリ-n-ヘキシルアルミニウム、トリ-i-ヘキシルアルミニウム、トリ-2-メチルペンチルアルミニウム、トリ-n-オクチルアルミニウム、トリ-n-デシルアルミニウム等のトリアルキルアルミニウム類、ジエチルアルミニウムモノクロライド、ジ-n-プロピルアルミニウムモノクロライド、ジ-i-ブチルアルミニウムモノクロライド、ジエチルアルミニウムモノフルオライド、ジエチルアルミニウムモノブロマイド、ジエチルアルミニウムモノアイオダイド等のジエチルアルミニウムモノハライド類、ジエチルアルミニウムハイドライド等のアルキルアルミニウムハイドライド類、メチルアルミニウムセスキクロライド、エチルアルミニウムセスキクロライド、エチルアルミニウムジクロライド、i-ブチルアルミニウムジクロライド等のアルキルアルミニウムハライド類などが挙げられる。その他、モノエトキシジエチルアルミニウム、ジエトキシモノエチルアルミニウム等のアルコキシアルキルアルミニウム類を用いる事も出来る。
これらの有機アルミニウム化合物は2種以上を混合して用いることもできる。
電子供与体(a)としては、以下に示す種々のものを用いることができるが、本発明においては、エーテル類を主体に用い、その他の電子供与体はエーテル類と共用することが好ましい。
電子供与体(a)として用いられるものは、酸素、窒素、硫黄、燐のいずれかの原子を有する有機化合物、すなわち、エーテル類、アルコール類、エステル類、アルデヒド類、脂肪酸類、ケトン類、ニトリル類、アミン類、アミド類、尿素、又はチオ尿素類、イソシアネート類、アゾ化合物、ホスフイン類、ホスファイト類、ホスフィナイト類、チオエーテル類、チオアルコール類などである。
これらのうち、電子供与体(a)としては、エーテル類が好ましく、特に好ましく用いられる化合物は、イソアミルエーテルである。これらの電子供与体(a)は2種類以上を混合、又は組合せて使用する事も出来る。
電子受容体(b)は、周期律表3~6族、13~16族の元素のハロゲン化物であることが好ましい。具体例としては、無水塩化アルミニウム、四塩化ケイ素、塩化第一錫、塩化第二錫、四塩化チタン、四塩化ジルコニウム、三塩化リン、五塩化リン、四塩化バナジウム、五塩化アンチモンなどが挙げられる。これらの化合物は2種類以上を混合して用いることも出来る。上記化合物のうち、最も好ましいのは四塩化チタンである。
本発明の固体状チタン触媒成分(I)としては、上述の製造方法によって得られたものだけでなく、分子量分布が広く、立体規則性の高いオレフィン重合体が得られる触媒を用いることも出来る。
前述の工程(1)で得られた固体状チタン触媒成分(I)と、有機金属化合物触媒成分(II)と、必要に応じて電子供与体(III)を所定量組み合わせて、本発明のオレフィン系重合用触媒を得ることができる。
本発明においては、前記オレフィン系重合用触媒が、固体状チタン触媒成分(I)と、有機金属化合物触媒成分(II)と、電子供与体(III)を含むオレフィン系重合用触媒であることが好ましい。
本発明のオレフィン系重合用触媒においては、固体状チタン触媒成分(I)1gに対して、有機金属化合物触媒成分(II)を、0.1~500g組み合わせて用いることが好ましい。
前記の固体状チタン触媒成分(I)と組み合わせてオレフィン系重合用触媒を形成する有機金属化合物触媒成分(II)としては、第13族金属を含む化合物、たとえば、有機アルミニウム化合物や、第1族金属とアルキルアルミニウムとの錯アルキル化物、第2族金属の有機金属化合物などを用いることができる。これらの中でも、有機アルミニウム化合物を用いる事が好ましい。
前記有機金属化合物触媒成分(II)としては、具体的には、EP585869A1等の公知の文献に記載された有機金属化合物触媒成分を、好ましい例として挙げることができる。
具体的な好ましい有機金属化合物触媒成分(II)の例としては、トリメチルアルミニウム、トリエチルアルミニウム、トリブチルアルミニウム、トリオクチルアルミニウム等のトリアルキルアルミニウム化合物、ジエチルアルミニウムクロリド、ジブチルアルミニウムクロリド、エチルアルミニウムセスキクロリド、エチルアルミニウムジクロリド等のハロゲン含有アルキルアルミニウム化合物が挙げられる。これらの中でもハロゲン含有アルキルアルミニウムが好ましく、更にはジエチルアルミニウムクロリド、ジブチルアルミニウムクロリド、エチルアルミニウムセスキクロリドが好ましい。
本発明において好適に用いられるオレフィン系重合用触媒は、前記有機金属化合物触媒成分(II)と共に、必要に応じて電子供与体(III)を含んでいてもよい。電子供与体(III)として好ましくは、前述の電子供与体(a)と同じものが挙げられる。
また、電子供与体(III)としては、安息香酸エチル、安息香酸プロピル、安息香酸ブチル、安息香酸オクチル、安息香酸2‐エチルヘキシル、トルイル酸メチル、トルイル酸エチル、トルイル酸2-エチルヘキシル、アニス酸メチル、アニス酸エチル、アニス酸プロピル、ケイ皮酸エチル、ナフトエ酸メチル、ナフトエ酸プロピル、ナフトエ酸ブチル、ナフトエ酸2-エチルヘキシル、フェニル酢酸エチルなどの芳香族モノカルボン酸エステルや、フタル酸エステルなどの芳香族ポリカルボン酸エステルを用いることができる。
本発明のオレフィン系重合用触媒として、更に好ましくは、α-オレフィンを反応させて予備活性化したのちに、前記エステルを加えて本発明の触媒としたものである。
前述の化合物以外にも、有機ケイ素化合物を電子供与体(III)として用いることができる。この有機ケイ素化合物としては、たとえば下記一般式(4)で表される化合物を用いることができる。

このうちビニルトリエトキシシラン、ジフェニルジメトキシシラン、ジシクロヘキシルジメトキシシラン、シクロヘキシルメチルジメトキシシラン、ジシクロペンチルジメトキシシランが好ましく用いられる。

上記式(5)中、Raは、炭素数1~6の炭化水素基であり、Raとしては、炭素数1~6の不飽和あるいは飽和脂肪族炭化水素基などが挙げられ、特に好ましくは炭素数2~6の炭化水素基が挙げられる。具体例としてはメチル基、エチル基、n-プロピル基、iso-プロピル基、n-ブチル基、iso-ブチル基、sec-ブチル基、n-ペンチル基、iso-ペンチル基、シクロペンチル基、n-ヘキシル基、シクロヘキシル基等が挙げられ、これらの中でもエチル基が特に好ましい。

前記環状アミノ基として、例えば、パーヒドロキノリノ基、パーヒドロイソキノリノ基、1,2,3,4-テトラヒドロキノリノ基、1,2,3,4-テトラヒドロイソキノリノ基、オクタメチレンイミノ基等が挙げられる。
(パーヒドロキノリノ)トリエトキシシラン、
(パーヒドロイソキノリノ)トリエトキシシラン、
(1,2,3,4-テトラヒドロキノリノ)トリエトキシシラン、
(1,2,3,4-テトラヒドロイソキノリノ)トリエトキシシラン、

本発明においては、電子供与体(III)として、芳香族カルボン酸エステルを用いることが特に好ましい。
すなわち、本発明においては、前記オレフィン系重合用触媒が、前記固体状チタン触媒成分(I)と、有機金属化合物触媒成分(II)と、芳香族カルボン酸エステルとを含むオレフィン系重合用触媒であることが特に好ましい。
なお、前記オレフィン系重合用触媒は、上記のような各成分以外にも必要に応じてオレフィン重合に有用なその他の成分を含んでいてもよい。その他の成分としては、たとえば、シリカなどの無機酸化物担体、帯電防止剤、粒子凝集剤、保存安定剤などが挙げられる。但し、上記オレフィン系重合用触媒から得られる樹脂をコンデンサーフィルム材料として用いる場合には、シリカなどの無機酸化物は出来る限り使用しないことが好ましい。
前述のオレフィン系重合用触媒を用いたポリプロピレン原料樹脂の製造方法では、多段重合を行わなくても、少ない段数の重合、例えば単段重合であっても、分子量分布の広いポリプロピレンを得ることができる。特に、メルトフローレート(以下、「MFR」ということもある)が同等である従来のチタン、マグネシウム、ハロゲンを含む固体状チタン触媒を用いたオレフィン重合体よりも、分子量の大きい成分の比率が比較的高く、かつ分子量の低い成分の比率も高いポリプロピレン原料樹脂が得られる。この特徴は、後述するゲルパーミエーションクロマトグラフィー(GPC)測定により確認することができる。すなわち、分子量分布値を表す、重量平均分子量(Mw)/数平均分子量(Mn)値、およびZ平均分子量(Mz)/数平均分子量(Mn)値の両方が高いポリプロピレン原料樹脂を得ることができる。
前記オレフィン系重合用触媒より得られたポリプロピレン原料樹脂をキャスト原反シートに成形し、前記キャスト原反シートに二軸延伸を施すことにより、本願発明の2軸延伸ポリプロピレンフィルムを得ることが出来る。
本発明のフィルムを形成しているポリプロピレン樹脂は、ゲルパーミエーションクロマトグラフ(GPC)法で測定した重量平均分子量(Mw)が25万以上45万以下、好ましくは、25万以上40万以下である。GPC法により得られる重量平均分子量(Mw)/数平均分子量(Mn)の比から計算される分子量分布は、7以上12以下であり、7.5以上12以下がより好ましく、7.5以上11以下であることが更に好ましい。さらに、Z平均分子量(Mz)/数平均分子量(Mn)の比から計算される分子量分布は、20以上40以下であり、20以上30以下がより好ましく、25以上30以下であることが更に好ましい。ここで、「ポリプロピレン樹脂」とは、前記ポリプロピレン原料樹脂をキャスト原反シートに成形し、前記キャスト原反シートに2軸延伸を施すことによって形成した2軸延伸ポリプロピレンフィルムを形成しているポリプロピレン樹脂のことを意味する。
分子量分布が広い、すなわち、Mw/Mn値が高いポリプロピレン原料樹脂は、成形性や剛性に優れることが当業者においては常識とされている。一方で、Mz/Mn値が高いことは、高分子量成分の含有比率が高いことを表しており、さらなる延伸性の向上や、β晶の形成に有利であると考えられる。
一方、多段重合反応により製造したポリプロピレン原料樹脂を用いてフィルムの製造を行う場合、例えば、次のような方法でポリプロピレン原料樹脂を製造することができる。
ポリプロピレンのような崩壊型ポリマーに過酸化物を添加すると、ポリマーからの水素引抜き反応が起こり、生じたポリマーラジカルは一部再結合し架橋反応も起こすが、殆どのラジカルは二次分解(β開裂)を起こし、より分子量の小さな二つのポリマーに分かれることが知られている。したがって、高分子量成分から高い確率で分解が進行し、その結果、低分子量成分が増大し、分子量分布の構成を調整することが出来る。低分子量成分を適度に含有しているポリプロピレン原料樹脂を過酸化分解により得る方法としては、例えば、次のような方法が例示できる。
一般的には、主要樹脂(A)に、それより重量平均分子量が高いか、あるいは低い添加樹脂(B)を、主要樹脂(A)の総質量に対して、1~40質量%程度混合する、2種のポリプロピレン混合系をポリプロピレン原料樹脂として用いる事が好ましい。前記ポリプロピレン混合系は、低分子量成分量の調整が行い易いため、好ましい。
異なる分子量のポリプロピレン原料樹脂(A)、および添加樹脂(B)を混合する方法としては、特に制限はないが、重合粉あるいはペレットを、ミキサー等を用いてドライブレンドする方法や、主要樹脂(A)と添加樹脂(B)の重合粉あるいはペレットを、混練機に供給し、溶融混練してブレンド樹脂を得る方法などがあるが、いずれでも構わない。
また、本発明の2軸延伸ポリプロピレンフィルムを形成しているポリプロピレン樹脂が、前述の如き重量平均分子量、及び分子量分布を有すると同時に、高温核磁気共鳴測定(NMR)によって求められる立体規則性度であるメソペンタッド分率[「mmmm」]が、94%以上98%未満であり、さらに好ましくは、95%以上97%以下である分子特性を有することを特徴とするコンデンサー用2軸延伸ポリプロピレンフィルムであることが好ましい。
ここで、「メソペンタッド分率[mmmm]」とは、5個隣接したモノマー単位の立体規則性含量を決定するための指標である。
前記メソペンタッド分率([mmmm])は、前出の重合条件や触媒の種類、触媒量など、適宜調整することによって、コントロールすることができる。
本発明において、2軸延伸ポリプロピレンフィルムの高温耐電圧性(絶縁破壊強度)とは、JIS-C2330(対応規格 IEC60674-3-1 1998) 7.4.11.2(絶縁破壊電圧・平板電極法:B法)に準じて交流(AC)による絶縁破壊電圧値を測定した交流絶縁破壊強度、及びJIS-C2330 7.4.11.2(絶縁破壊電圧・平板電極法:B法)に準じ、絶縁破壊電圧値を直流(DC)にて測定した直流絶縁破壊強度のことを意味する。本発明において、「高温耐電圧性に優れる」とは、前記の交流絶縁破壊強度の値が300Vac/μm以上であり、直流絶縁破壊強度の値が480Vdc/μm以上であることを意味する。
上述のような高温下、高電圧をコンデンサーに負荷し続けると、コンデンサー素子においては、フィルム内で自己発熱が発生し、酸化、及び熱劣化が時間と共に進行し、その結果、コンデンサー性能、すなわち、コンデンサーの静電容量が低下する。
このように、コンデンサーフィルムの長期耐用試験は、コンデンサー素子として、前述の高温、高電圧を所定時間(例えば2000時間:約80日間)負荷し続けた場合の静電容量変化によって評価されるため、この静電容量変化の改善が重要な技術要件となる。
ここで、本発明のコンデンサー用フィルムの長期耐用性(静電容量変化)とは、105℃の高温槽中にて、コンデンサー素子に直流1.0kVの電圧を1分間負荷し、電圧負荷を終えた後の素子の容量をLCRテスターで測定し、素子を再度高温槽内に戻し、2回目の電圧負荷を行い、2回目の容量変化(累積)を求め、これを4回繰り返す手法により評価した、1回目と4回目の電気容量の変化率のことを意味する。本発明において、「長期耐用性に優れる」とは、前記手法で測定した4回目の電気容量変化率が、-20%以下の値であることを意味する。
カルボニル基を有するヒンダードフェノール系酸化防止剤の含有量(フィルム中における残存量)が、前記フィルムの総質量に対して、質量基準で4000ppm未満の場合、2軸延伸ポリプロピレンフィルムの長期寿命試験中における酸化劣化抑制効果が不十分である。すなわち、高温、高電圧下における長期耐用性の向上効果、すなわち、静電容量の低下の抑制が十分に発揮されず好ましくない。一方、フィルム中のカルボニル基を有するヒンダードフェノール系酸化防止剤の残存量が、前記フィルムの総質量に対して、質量基準で6000ppmを超えると、酸化防止剤自身が電荷のキャリア(ある種の不純物)となる場合があり、結果として、高電圧下において電流を発生し、熱暴走あるいは破裂などと呼ばれる破壊に至らしめる現象が発生するため、かえって長期耐性を失うことになるので好ましくない。カルボニル基を有するヒンダードフェノール系酸化防止剤のフィルム中の残存量は、より好ましくは、前記フィルムの総質量に対して、質量基準で4500ppm以上6000ppm以下であり、さらにより好ましくは、5000ppm以上6000ppm以下である。
フィルム中のカルボニル基を有するヒンダードフェノール系酸化防止剤の含有量を上述の範囲にコントロールする方法については、後述の酸化防止剤の箇所にて説明する。
これら1次剤と2次剤は、それぞれ異なっていてもよく、同じであってもよい。
カルボニル基を有するヒンダードフェノール系酸化防止剤としては、例えば、トリエチレングリコール-ビス[3-(3-ターシャリー-ブチル-5-メチル-4-ヒドロキシフェニル)プロピオネート](商品名:イルガノックス245)、1,6-ヘキサンジオール-ビス[3-(3,5-ジ-ターシャリー-ブチル-4-ヒドロキシフェニル)プロピオネート](商品名:イルガノックス259)、ペンタエリスルチル・テトラキス[3-(3,5-ジ-ターシャリーブチル-4-ヒドロキシフェニル)プロピオネート](商品名:イルガノックス1010)、2,2-チオ-ジエチレンビス[3-(3,5-ジターシャリー-ブチルー4-ヒドロキシフェニル)プロピオネート](商品名:イルガノックス1035)、オクタデシル-3-(3,5-ジ-ターシャリー-ブチル-4-ヒドロキシフェニル)プロピオネート(商品名:イルガノックス1076)、N,N’-ヘキサメチレンビス(3,5-ジ-ターシャリー-ブチル-4-ヒドロキシ-ヒドロシンナマミド)(商品名:イルガノックス1098)などが挙げられる。このうち、高分子量であり、ポリプロピレンとの相溶性に富み、低揮発性かつ耐熱性に優れたペンタエリスルチル・テトラキス[3-(3,5-ジ-ターシャリーブチル-4-ヒドロキシフェニル)プロピオネート]が、最も好ましい。
カルボニル基を有するヒンダードフェノール系酸化防止剤の添加量は、ポリプロピレン原料樹脂の総質量に対して、質量基準で5000ppm以上7000ppm以下の範囲であることが好ましく、5500ppm以上7000ppm以下であることがより好ましい。
本発明の2軸延伸ポリプロピレンフィルムを製造するための、延伸前のキャスト原反シートを成形する方法としては、公知の各種方法を採用することが出来る。例えば、原料となるポリプロピレン原料樹脂ペレット、ドライ混合されたポリプロピレン原料樹脂ペレット(および/あるいは重合粉)あるいは、予め溶融混練して作製した混合ポリプロピレン原料樹脂ペレットからなる原料ペレット類を押出機に供給した後、170~320℃で加熱溶融し、ろ過フィルターを通した後、170℃~320℃、好ましくは、200℃~300℃で再度加熱溶融してTダイから溶融押し出しする。その後、80℃~140℃に保持された少なくとも1個以上の金属ドラムで、冷却、固化させ、未延伸のキャスト原反シートを成形する方法等を採用できる。
キャスト原反シートを形成しているポリプロピレン樹脂のβ晶分率が低すぎる場合は、耐電圧特性などコンデンサーの特性が向上するものの、フィルム表面を平滑化するため、素子巻き等の加工適性に劣る傾向にある。しかしながら、前記β晶分率が前述の範囲であれば、コンデンサー特性と素子巻き加工性の両物性を十分に満足させることができる。
上記キャスト原反シートの厚さには特に制限はないが、通常、0.05mm~2mm、好ましくは、0.1mm~1mmである。
本発明のコンデンサー用2軸延伸ポリプロピレンフィルムは、前記ポリプロピレンキャスト原反シートに延伸処理を行って作製することができる。延伸は、縦、及び横の2軸に配向させる2軸延伸が好ましい。また、延伸方法としては、逐次2軸延伸方法が好ましい。逐次2軸延伸方法としては、まずキャスト原反シートを100~160℃の温度に保ち、速度差を設けたロール間にポリプロピレンキャスト原反シートを通して、流れ方向に3~7倍に延伸し、直ちに室温に冷却する。この縦延伸工程の温度を適切に調整することにより、すなわち、上述の100~160℃に保つことにより、β晶が融解してα晶に転移し、その結果、フィルム表面の凹凸が顕在化する。引き続き、前記延伸フィルムをテンターに導いて160℃以上185℃以下の温度で幅方向に3~11倍に延伸した後、緩和、熱固定を施し巻き取る。巻き取られたフィルムは、20~45℃程度の温度下でエージング処理を施された後、所望の製品幅に裁断することが出来る。
本発明のフィルムの表面には、素子巻き適性を向上させつつ、コンデンサー特性を良好とする適度な表面粗さを付与することが好ましい。
本発明において、2軸延伸ポリプロピレンフィルムの厚さとは、JIS-C2330に準拠して、JIS B7502 1994(対応規格 ISO3611 1978)により、マイクロメーターを用いて測定した、2軸延伸ポリプロピレンフィルムの厚みの値のことを指す。
本発明のコンデンサー用2軸延伸ポリプロピレンフィルムには、カルボニル基を有するヒンダードフェノール系酸化防止剤の他、塩素吸収剤等の必要な安定剤をコンデンサー特性に影響を及ぼさない範囲内で添加しても良く、塩素吸収剤としては、ステアリン酸カルシウムなどの金属石鹸が好ましく用いられる。
また、本発明のコンデンサー用2軸延伸ポリプロピレンフィルムの上述の特性(重量平均分子量、分子量分布、立体規則制度、フィルムの厚み、耐電圧性、延伸性能、酸化防止剤の含有量、及び表面粗さ等)は、キャスト原反シートを2軸延伸して得られたポリプロピレンフィルム、すなわち、金属化工程前のポリプロピレンフィルムの特性のことを指す。
本発明のコンデンサー用2軸延伸ポリプロピレンフィルムをコンデンサーとして加工する際の電極は、特に限定されるものではなく、例えば、金属箔や、少なくとも片面を金属化した紙やプラスチックフィルムであることが好ましいが、小型・軽量化が一層要求されるコンデンサー用途においては、本発明のフィルムの片面もしくは両面を直接金属化した電極が好ましい。すなわち、本発明のコンデンサー用2軸延伸ポリプロピレンフィルムの少なくとも片面を金属化することにより、本発明のコンデンサー用金属化ポリプロピレンフィルムを得ることができる。このときフィルムの片面もしくは両面を金属化するのに用いられる金属としては、亜鉛、鉛、銀、クロム、アルミニウム、銅、ニッケルなどの単体、複数種の混合物、合金などを制限無く用いることができる。このうち、環境や、経済性、コンデンサー性能などを考慮し、亜鉛やアルミニウムを用いることが、好ましい。
マージンを形成する方法はテープ法、オイル法など、一般に公知の方法を、何ら制限無く使用することが出来る。
各実施例における特性値の測定方法及び効果の評価方法はつぎの通りである。
(1)重量平均分子量(Mw)、分子量分布(Mw/Mn、Mz/Mn)、および微分分布値の測定
2軸延伸ポリプロピレンフィルムを形成しているポリプロピレン樹脂の分子量(Mw)、分子量分布(Mw/Mn、Mz/Mn)、分布曲線の微分分布値の評価は、GPC(ゲルパーミエーションクロマトグラフィー)を用い、以下の条件で測定し行った。

検量線の作製には、東ソー株式会社製の標準ポリスチレンを用い、測定結果はポリプロピレン値に換算した。
まず、RI検出計において検出される強度分布の時間曲線(溶出曲線)を、検量線を用いて重量平均分子量(Log(M))に対する分布曲線とした。次に、分布曲線の全面積を100%とした場合のLog(M)に対する積分分布曲線を得た後、この積分分布曲線をLog(M)で、微分することによってLog(M)に対する微分分布曲線を得ることが出来る。この微分分布曲線から、Log(M)=4.5およびLog(M)=6のときの微分分布値を読んだ。なお、微分分布曲線を得るまでの一連の操作は、通常、GPC測定装置に内蔵の解析ソフトウェアを用いて行うことが出来る。
ポリプロピレンフィルムを以下の溶媒に溶解し、高温型フーリエ変換核磁気共鳴装置(高温FT-NMR)を用いて、以下の条件で、メソペンタッド分率([mmmm])を求めた。
測定機:日本電子株式会社製、高温FT-NMR JNM-ECP500
観測核:13C(125MHz)
測定温度:135℃
溶媒:オルト-ジクロロベンゼン〔ODCB:ODCBと重水素化ODCBの混合溶媒(4/1)〕
測定モード:シングルパルスプロトンブロードバンドデカップリング
パルス幅:9.1μsec(45°パルス)
パルス間隔:5.5sec
積算回数:4500回
シフト基準:CH3(mmmm)=21.7ppm
5連子(ペンタッド)の組み合わせ(mmmmやmrrmなど)に由来する各シグナルの強度積分値より、百分率(%)で算出した。mmmmやmrrmなどに由来する各シグナルの帰属に関しては、例えば、「T.Hayashi et al.,Polymer,29巻,138頁(1988)」などのスペクトルの記載を参考とした。
テスト延伸により得た2軸延伸ポリプロピレンフィルムの耐電圧性は、JIS-C2330 7.4.11.2(絶縁破壊電圧・平板電極法:B法)に準じて交流(AC)による絶縁破壊電圧値を測定することによって評価した。昇圧速度は100Vac/sec、破壊の際の遮断電流は10mAとし、測定回数は18回とした。ここでは、測定された平均電圧値を、フィルムの厚みで割ったものを、絶縁破壊強度として評価に用いた。送風循環式高温槽内にフィルム及び電極冶具をセットして、評価温度100℃にて、測定を行った。
高温交流絶縁破壊強度は、300Vac/μm以上が、望ましいと言える。
2軸延伸ポリプロピレンフィルムの厚さ(μm)は、マイクロメーター(JIS-B7502)を用いて、JIS-C2330に準拠して測定した。
生産設備にて、極薄フィルムを生産した際の生産性(延伸容易)を、生産中(フィルムの延伸中)の破断頻度等を勘案し、定性的に判断した。本発明において、破断頻度が小さいフィルムを、極薄フィルムの生産性が高いとし、破断頻度が大きいフィルムを、極薄フィルムの生産性が低いとして評価した。
2軸延伸ポリプロピレンフィルムを裁断し、溶媒を加え、超音波抽出でフィルム中に残存している酸化防止剤を抽出した。
得られた抽出液を、高速液体クロマトグラフ/紫外線検出器を用いて2次剤の測定を行った。得られたクロマトグラフのピーク強度から、予め求めてある検量線を用いて、2次剤の残存量を計算した。
2軸延伸ポリプロピレンフィルムの中心線平均粗さ(Ra)、および、最大高さ(Rz、旧JIS定義でのRmax)の測定は、小坂研究所社製、万能表面形状測定器SE-30型を用い、粗さ解析装置AY-41型によって、JIS-B0601に定められている方法に準拠して求めた。測定回数は3回行い、その平均値を評価に用いた。本評価では、接触法により測定し、その値の信頼性を、必要に応じて非接触法値により補足、確認した。
2軸延伸フィルムの耐電圧性は、JIS-C2330 7.4.11.2(絶縁破壊電圧・平板電極法:B法)に準じ、絶縁破壊電圧値を直流(DC)にて測定することによって評価した。昇圧速度は100Vdc/sec、破壊の際の遮断電流は10mAとし、測定回数は18回とした。ここでは、測定された平均電圧値を、フィルムの厚みで割ったものを、絶縁破壊強度として評価に用いた。送風循環式高温槽内にフィルム及び電極冶具をセットして、評価温度100℃にて、測定を行った。
絶縁破壊強度は、480Vdc/μm以上が、実用上望ましいと言える。
極薄化、表面の微細化、高温下での高い耐電圧性について勘案し、コンデンサーフィルムとしての適性を総合的に判断した。好適なものを「A」とし、従来と変わらないものを「B」と評価した。
2軸延伸ポリプロピレンフィルムに、Tマージン蒸着パターンを蒸着抵抗12Ω/□にてアルミニウム蒸着を施し、金属化ポリプロピレンフィルムを得た。小幅にスリットした後に、2枚の金属化フィルムを相合わせて、株式会社皆藤製作所製、自動巻取機 3KAW-N2型を用い、巻き取り張力400gにて、1150ターン巻回を行った。
素子巻きした素子は、プレスしながら120℃にて6時間熱処理を施した後、素子端面に亜鉛金属を溶射し、扁平型コンデンサーを得た。出来上がったコンデンサーの静電容量は、100μF(±5μF)であった。
得られたコンデンサー素子の高温耐電圧試験を以下の手順で行った。
まず、予め素子を試験温度(105℃)にて1時間以上予熱した後、試験前の初期の電気容量を、日置電機株式会社製LCRハイテスター3522-50にて評価した。次に、105℃の高温槽中にて、高圧電源を用い、コンデンサー素子に直流1.0kVの電圧を1分間負荷した。電圧負荷を終えた後の素子の容量をLCRテスターで測定し、電圧負荷前後の容量変化率を算出した。ついで、素子を再度高温槽内に戻し、2回目の電圧負荷を行い、2回目の容量変化(累積)を求め、これを4回繰り返した。1回目と4回目の容量変化率を評価に用いた。
4回目の電気容量変化率が、-20%以下が実用上好ましいといえる。
精製したn-ヘプタン500ml、ジエチルアルミニウムクロリド0.5モル(有機金属化合物触媒成分(II))にジイソアミルエーテル1.2モル(電子供与体(a))を25℃で2分間かけて加え、10分間保持した。(反応液(I))
窒素置換された2リットルの反応器に四塩化チタン4.0モルを加え、35℃に昇温後、これに前記の反応液(I)を3時間かけて加え、30分間保持した。次いで75℃に昇温し、1時間保持した。
前記の液体を室温まで冷却し、上澄み液を取り除き、次いで精製n-ヘプタン1リットルを加え、静置させ、上澄みを取り除く、所謂洗浄操作を合計4回実施した。
得られた固体の100グラムを精製n-ヘプタンに懸濁させ、20℃のイソアミルエーテル80グラム(電子供与体(a))と四塩化チタン180グラム(電子供与体(b))とを室温にて1時間かけて加え、65℃で1時間保持した。その後、室温まで徐冷し、上澄み液を除去、精製n-ヘプタンを2リットル加える洗浄操作を合計4回繰り返し、固体状チタン触媒成分(I)を得た。
内容積600リットルの重合器に、室温で200リットルのプロピレンおよび水素6200NLを加えた後、ジエチルアルミニウムクロリド100ミリモル(有機金属触媒成分(II))、パラトルイル酸メチル80ミリモル(電子供与体(III))、および固体状チタン触媒成分(I)をチタン原子換算で15ミリモルを加え、速やかに重合器内を70℃まで昇温した。70℃で1時間保持した後、未反応のプロピレンをパージし、窒素雰囲気下、精製ヘプタン200リットルに懸濁した。その後、乾燥した窒素雰囲気の別容器に前記スラリーを移送し、80リットルのメタノールと、20%水酸化ナトリウム水溶液400ミリリットルを更に加え、攪拌した。
攪拌完了後、静置して上記の水-メタノール相を除去した後、水による洗浄を繰り返し、次いでヘプタンを濾別し、ヘプタンによる洗浄操作を行った。更に80℃で一晩減圧乾燥し、ポリプロピレン重合体粒子を得た。
前記固体状チタン触媒成分(I)を用い、重合条件を変化させることにより低分子量成分量を調整したポリプロピレン原料樹脂A、およびポリプロピレン原料樹脂Bを得た。
また、比較のため、マグネシウム、塩素、チタンおよびフタル酸ジイソブチルを含む公知の固体状チタン触媒成分を含み、電子供与体(III)を含まないオレフィン系重合用触媒を用いて、重合条件を適宜変化させることによってポリプロピレン原料樹脂C、およびポリプロピレン原料樹脂Dを得た。
さらに、ポリプロピレン原料樹脂Dに過酸化処理を施し、低分子量成分量を調整してポリプロピレン原料樹脂Eを得た。
また、ポリプロピレン原料樹脂Aに過酸化処理を施し、低分子量成分量を調整してポリプロピレン原料樹脂Fを得た。
表1および2には、これらポリプロピレン原料樹脂から製造したフィルムを形成しているポリプロピレン樹脂の分析値を示した。
〔実施例1〕
前記固体状チタン触媒成分(I)を用いたポリプロピレン原料樹脂Aを押出機に供給して、樹脂温度250℃で溶融し、Tダイを用いて押出し、金属ドラムに巻きつけて固化させ、厚さ約250μmのキャスト原反シートを作製した。引き続きこの未延伸キャスト原反シートをブルックナー社製研究用延伸装置KARO IV ラボストレッチャーにて、150℃の温度で、流れ方向に5倍に延伸した後、直ちに横方向に10倍に延伸して、厚さ5μmの薄い2軸延伸ポリプロピレンフィルムを得た。得られたフィルムの分子特性、並びにフィルムの物性値を表1にまとめる。なお、表1の分子量微分分布値差、分子量(Mw)、分子量分布(Mw/Mn、Mz/Mn)、メソペンタッド分率は、フィルムを形成しているポリプロピレン樹脂の分析値である。
実施例1のポリプロピレン原料樹脂Aに代えて、低分子量成分の含有量が異なるポリプロピレン原料樹脂Bを押出機に供給した以外は、実施例1と同様にして、厚さ5μmの薄い2軸延伸ポリプロピレンフィルムを得た。得られたフィルムの分子特性並びにフィルムの物性値を表1にまとめる。なお、表1の分子量微分分布値差、分子量(Mw)、分子量分布(Mw/Mn、Mz/Mn)、メソペンタッド分率は、フィルムを形成しているポリプロピレン樹脂の分析値である。
実施例1のポリプロピレン原料樹脂Aに代えて、フタル酸ジイソブチルを用いた触媒から得たポリプロピレン原料樹脂Cを押出機に供給した以外は、実施例1と同様にして、厚さ5μmの薄い2軸延伸ポリプロピレンフィルムを得た。得られたフィルムの分子特性並びにフィルムの物性値を表1にまとめる。なお、表1の分子量微分分布値差、分子量(Mw)、分子量分布(Mw/Mn、Mz/Mn)、メソペンタッド分率は、フィルムを形成しているポリプロピレン樹脂の分析値である。
実施例1のポリプロピレン原料樹脂Aに代えて、フタル酸ジイソブチルを用いた触媒から得たポリプロピレン原料樹脂Dを押出機に供給した以外は、実施例1と同様にして、厚さ5μmの薄い2軸延伸ポリプロピレンフィルムを得た。得られたフィルムの分子特性並びにフィルムの物性値を表1にまとめる。なお、表1の分子量微分分布値差、分子量(Mw)、分子量分布(Mw/Mn、Mz/Mn)、メソペンタッド分率は、フィルムを形成しているポリプロピレン樹脂の分析値である。
実施例1のポリプロピレン原料樹脂Aに代えて、ポリプロピレン原料樹脂Dに過酸化処理を施し、低分子量成分量を調整して作製したポリプロピレン原料樹脂Eを押出機に供給した以外は、実施例1と同様にして、厚さ5μmの薄い2軸延伸ポリプロピレンフィルムを得た。得られたフィルムの分子特性並びにフィルムの物性値を表1にまとめる。なお、表1の分子量微分分布値差、分子量(Mw)、分子量分布(Mw/Mn、Mz/Mn)、メソペンタッド分率は、フィルムを形成しているポリプロピレン樹脂の分析値である。
〔実施例3〕
実施例1のポリプロピレン原料樹脂Aを押出機に供給して、樹脂温度250℃で溶融し、Tダイを用いて押出し、表面温度を95℃に保持した金属ドラムに巻きつけて固化させ、厚さ約125μmのキャスト原反シートを作製した。引き続きこの未延伸キャスト原反シートを140℃の温度で、流れ方向に5倍に延伸し、直ちに室温まで冷却した後、ついでテンターにて165℃の温度で横方向に10倍に延伸して、厚さ2.5μmの非常に薄い2軸延伸ポリプロピレンフィルムを得た。得られたフィルムの分子特性並びにフィルムの物性値を表2にまとめる。また、得られた2軸延伸ポリプロピレンフィルムから作製したコンデンサー素子の耐電圧性を表3にまとめる。なお、表2の分子量微分分布値差、分子量(Mw)、分子量分布(Mw/Mn、Mz/Mn)、メソペンタッド分率、2次酸化防止剤残存量はフィルムを形成しているポリプロピレン樹脂の分析値である。
実施例3のポリプロピレン原料樹脂Aに代えて、ポリプロピレン原料樹脂Fを押出機に供給した以外は、実施例3と同様にして、厚さ2.5μmの非常に薄い2軸延伸ポリプロピレンフィルムを得た。得られたフィルムの分子特性並びにフィルムの物性値を表2にまとめる。また、得られた2軸延伸ポリプロピレンフィルムから作製したコンデンサー素子の耐電圧性を表3にまとめる。なお、表2の分子量微分分布値差、分子量(Mw)、分子量分布(Mw/Mn、Mz/Mn)、メソペンタッド分率、2次酸化防止剤残存量はフィルムを形成しているポリプロピレン樹脂の分析値である。
実施例3のポリプロピレン原料樹脂Aに代えて、ポリプロピレン原料樹脂Eを押出機に供給した以外は、実施例3と同様にして、厚さ2.5μmの非常に薄い2軸延伸ポリプロピレンフィルムを得た。得られたフィルムの分子特性並びにフィルムの物性値を表2にまとめる。また、得られた2軸延伸ポリプロピレンフィルムから作製したコンデンサー素子の耐電圧性を表3にまとめる。なお、表2の分子量微分分布値差、分子量(Mw)、分子量分布(Mw/Mn、Mz/Mn)、メソペンタッド分率、2次酸化防止剤残存量は、フィルムを形成しているポリプロピレン樹脂の分析値である。
Claims (8)
- アイソタクチックポリプロピレンを含むコンデンサー用2軸延伸ポリプロピレンフィルムであって、
前記アイソタクチックポリプロピレンの、ゲルパーミエーションクロマトグラフ(GPC)法で測定した重量平均分子量(Mw)が25万以上45万以下であり、
分子量分布Mw/Mnが7以上12以下で、Mz/Mnが20以上40以下であり、
且つ、分子量分布曲線において、対数分子量Log(M)=4.5のときの微分分布値からLog(M)=6のときの微分分布値を引いた差の値が、Log(M)=4.5のときの微分分布値に対して、8%以上20%以下であることを特徴とする、コンデンサー用2軸延伸ポリプロピレンフィルム。 - 前記アイソタクチックポリプロピレンが、高温型核磁気共鳴(高温NMR)測定によって求められるメソペンタッド分率([mmmm])が94%以上98%未満である立体規則性度を有することを特徴とする、請求項1に記載のコンデンサー用2軸延伸ポリプロピレンフィルム。
- 前記アイソタクチックポリプロピレンが、カルボニル基を有するヒンダードフェノール系酸化防止剤を少なくとも1種類以上含有し、そのフィルム中における前記ヒンダードフェノール系酸化防止剤の残存含有量が、前記フィルムの総質量に対して、質量基準で4000ppm以上6000ppm以下であることを特徴とする、請求項1又は2に記載のコンデンサー用2軸延伸ポリプロピレンフィルム。
- 請求項1~3のいずれか1項に記載のコンデンサー用2軸延伸ポリプロピレンフィルムであって、
少なくともその一方の面の表面粗さが、中心線平均粗さ(Ra)で0.05μm以上0.15μm以下、且つ最大高さ(Rz)で0.5μm以上1.5μm以下であるように微細粗面化されていることを特徴とする、コンデンサー用2軸延伸ポリプロピレンフィルム。 - 前記2軸延伸ポリプロピレンフィルムの厚さが、1μm以上6μm以下であることを特徴とする、請求項1~4のいずれか1項に記載のコンデンサー用2軸延伸ポリプロピレンフィルム。
- 前記アイソタクチックポリプロピレンが、以下の工程(1)~(2)を含む方法によって得られたことを特徴とする、請求項1~5のいずれか1項に記載のコンデンサー用2軸延伸ポリプロピレンフィルム;
工程(1):有機金属化合物触媒成分(II)と、四塩化チタンとを反応させて得られた反応生成物に、更に電子供与体(a)、及び電子受容体(b)を接触させて、固体状チタン触媒成分(I)を得る工程;
工程(2):前記固体状チタン触媒成分(I)と、有機金属化合物触媒成分(II)とを含むオレフィン系重合用触媒の存在下にてプロピレンを重合して、アイソタクチックポリプロピレンを得る工程。 - 前記工程(1)が、有機金属化合物触媒成分(II)と電子供与体(a)との反応物と、四塩化チタンとを反応させて得られた反応生成物に、更に前記電子供与体(a)及び電子受容体(b)を接触させて、固体状チタン触媒成分(I)を得る工程であることを特徴とする、請求項6に記載のコンデンサー用2軸延伸ポリプロピレンフィルム。
- 前記オレフィン系重合用触媒が、前記固体状チタン触媒成分(I)と、有機金属化合物触媒成分(II)と、芳香族カルボン酸エステルとを含むオレフィン系重合用触媒であることを特徴とする、請求項6又は7に記載のコンデンサー用2軸延伸ポリプロピレンフィルム。
