Description
本明細書に開示の物品、システム、および方法の一触媒組成物は、リーンNOxトラップ(LNT)組成物である。LNTとはリーンNOxトラップを指し、これは通常には、白金族金属(PGM)成分とNOx収着剤(例えばアルカリ土類トラップ金属)とを含有する触媒である。LNT組成物は任意に、酸素貯蔵成分などの他の成分を含有することができる。LNTは、リーン作動時(λ>1.0)にはNOxの貯蔵を促進することによって、そしてリッチ時(λ<1.0)には貯蔵NOxのN2への還元を触媒することによって作動すると考えられている。一部のLNT触媒は特定の温度超でNOxを放出するが、ここで、この温度はLNTウォッシュコートの組成によって変わる。
選択接触還元(SCR)触媒組成物は一般には、卑金属(例えば、銅および/または鉄)イオン交換モレキュラーシーブ(例えば、Cu-Yおよび/またはFe-ベータ)、または例えば、V2O5/WO3/TiO2/SiO2などの、バナジア系組成物を含む。卑金属イオン交換ゼオライトについては、例えば、参照により本明細書に組み込まれる、Boorseらに付与された米国特許第7,998,423号に記載されている。例えば、SCR触媒の例示的な1種類はCuCHA、例えば銅-SSZ-13である。SAPOなどのチャバザイトに類似の構造を示すモレキュラーシーブも用いることができる。したがって、CuSAPO、例えば銅-SAPO-34もまた適している。本発明の種々の実施形態で用いることができる種々のモレキュラーシーブは、本明細書において下に概説されている。
本開示は、1種または複数の触媒物品であって、各触媒物品が、その上に配置された1種または複数の触媒組成物(すなわち、LNT組成物および/またはSCR触媒組成物)を有する基材を含む、触媒物品を提供する。本開示のコーティングは、壁面上および/または壁の孔内、すなわちフィルター壁の「中」にあっても、および/または「上」にあってもよい。したがって、表現「その上に触媒コーティングを有する」とは、任意の表面上、例えば壁面上および/または孔表面上を意味する。
本明細書に開示の組成物を作製する方法は、組成物内に組み込まれた特定の成分によって異なる。
上記の層組成物は典型的には、上記のように触媒粒子の形態で製造される。こういった触媒粒子を水と混合して、ハニカム型基材などの基材をコーティングする目的でスラリーを形成することができる。触媒コーティングは、活性触媒種を含有する1種または複数の担体を含有する。触媒コーティングは典型的には、その上に触媒活性種を有する担体を含有するウォッシュコートの形態で適用することができる。ウォッシュコートは、液体ビヒクル中に、ある特定の固形分の担体(例えば、10~60質量%)を含有するスラリーを製造することによって形成される。次いで、このスラリーを基材にコーティングし、乾燥しか焼してコーティング層を提供する。多重のコーティング層を適用する場合、各層を適用後におよび/または所望の多重層の数を適用後に、基材を乾燥およびか焼する。
本発明はまた、本明細書に記載の触媒製品を組み込んだ排出処理システムを提供する。本発明の触媒物品は典型的には、排ガス排出の処理のための1種または複数のさらなる成分を含む一体化排出処理システムにおいて使用される。開示の排出処理システムは典型的には、ディーゼル酸化触媒(DOC)および/または煤煙フィルターおよび/または任意にアンモニア酸化触媒をさらに含む。煤煙フィルターは、触媒化されていなくてもよく、触媒化されていてもよい(CSF)。例えば、本発明の処理システムは、上流から下流に - DOCを含有する物品、CSF、尿素インジェクター、本明細書で上記のゾーン化SCR/LNT物品または第1のSCR触媒物品および第2のLNT物品、ならびにAMOx触媒を含有する物品を含むことができる。本発明のシステムは、密結合であっても、床下であってもよい。

図5に示してあるように、NOxのバルクが一般には200℃超で放出される。しかし、室温~200℃での変換は、排出遵守にとって非常に重要である。従来の触媒システムアーキテクチャはこの温度領域では活性が限られており、本研究の目標は190℃未満で92%超の脱NOxを有する触媒物品/システムを提供することである。
(製造)
SCR触媒組成物を含有する触媒コーティングを、セル状金属基材上にウォッシュコートプロセスによって配置する。コーティング基材を約150℃未満の温度で乾燥し、約300℃超の温度でか焼する。同様に、LNT組成物を含有する触媒コーティングもまた、基材上にウォッシュコートプロセスによって配置し、続いて乾燥およびか焼する。
