(1)貴金属担持粉末の作製
硝酸ロジウム及び硝酸ネオジムを水に溶かして、硝酸ロジウム及び硝酸ネオジムの混合水溶液を作製した。この混合溶液を50℃に加熱した後、該混合溶液にセリウムジルコニウム複合酸化物粉末(CeO2:40質量%,ZrO2:60質量%,比表面積:80m2/g、メジアン径D50:7.6μm)及びアルミナ粉末(比表面積:100m2/g、メジアン径D50:6.8μm)を加えて、セリウムジルコニウム複合酸化物粉末及びアルミナ粉末にロジウム元素及びネオジウム元素を担持させた後、リン酸水素二アンモニウム塩を添加し、さらにリン元素を追加担持させた。この溶液を加熱して蒸発乾固させ、大型熱風乾燥機を使用して150℃で2時間乾燥させた。得られた乾燥粉をメノウ乳鉢で粉砕し、150メッシュの篩で篩通しを行い、その後、大気雰囲気下600℃、2時間で焼成し、貴金属担持粉末を作製した。なお、貴金属担持粉末中の各成分の量は、焼成後の触媒層における各成分の量が表1の値となるように調整した。表1中、焼成後の触媒層における各成分の量は、ウォールフロー型基材の単位体積当たりの各成分の質量(g/L)で示される。
(1)で得られた貴金属担持粉末と、球状造孔剤(架橋ポリ(メタ)アクリル酸メチル粒子)と、ジルコニアゾルと、液媒として水と、を混合して、触媒層形成用スラリーを作製した。触媒層形成用スラリー中の各成分の含有割合は、貴金属担持粉末が16.7質量%、造孔材が1.8質量%、ジルコニアゾルが1.5質量%、水80質量%となるように調整した。
基材として、ウォールフロー型基材を使用した。使用したウォールフロー型基材は、厚みが200〜250μmの隔壁で区画された軸方向に延びるセルを、軸方向と直交する面において、300セル/インチ2の密度で有し、体積が1.4Lであるウォールフロー型基材である。(2)で得られた触媒層形成用スラリー中に、基材の排ガス流通方向の上流側端部を浸漬し、下流側から吸引した後、大気雰囲気下、150℃で2時間乾燥させた。これにより隔壁における流入側セルの表面に、スラリーの固形分からなる層を設けた。その後、基材を、大気雰囲気下、600℃で2時間焼成した。これにより、ウォールフロー型基材と、ウォールフロー型基材上に形成された触媒層とを有する排ガス浄化用触媒を得た。得られた触媒層は単層である。
(3)で得られた排ガス浄化用触媒に対して、次の耐久処理を施した。具体的には、排ガス浄化用触媒を、排ガス流路に配置し、下記条件にてエンジンを稼働させて排出した排ガスを接触させた状態で、触媒温度を下記温度に保ち、下記時間耐久処理を施した。
・耐久用エンジン:乗用NA 2L ガソリンエンジン
・使用ガソリン:市販レギュラーガソリン
・耐久温度:930℃
・耐久時間:80hour
・触媒前段空燃比変動:A/F=14.6(20sec)→フューエルカット制御(5sec)→12.5(5sec)の繰り返し
耐久処理後の排ガス浄化用触媒から、直径25.4mm、長さ30mmのサイズの測定用サンプルを切り出した。
測定用サンプルに、A/Fが14.6である下記組成モデルガスをA/Fが14.4〜14.8の範囲で変動するようにCO濃度及びO2濃度を調整しつつ、25L/minで流通させた。測定用サンプルに流入するガス温度を常温から20℃/minで漸次上昇させていき、測定用サンプルを通過した排ガスに含まれるNOx量を測定装置(装置名:MOTOR EXHAUST GAS ANALYZER MEXA7100)で測定し、下記式にて浄化率を求めた。なお、下記式中、Xは、触媒未設置のときの検出量を表し、Yは、触媒設置後の検出量を表す。

Claims (7)
- 基材と、前記基材に設けられた触媒層とを備える排ガス浄化用触媒であって、
前記触媒層が、ロジウム元素と、リン元素と、セリウム元素以外の希土類元素とを含み、
前記触媒層に含まれる前記ロジウム元素の質量に対する、前記触媒層に含まれる前記リン元素の質量の比が、1.0以上10以下であり、
前記触媒層に含まれる前記ロジウム元素の質量に対する、前記触媒層に含まれる前記セリウム元素以外の希土類元素の酸化物換算の質量の比が、1.0以上5.0以下である、前記排ガス浄化用触媒。 - 前記触媒層に含まれる前記リン元素の質量に対する、前記触媒層に含まれる前記セリウム元素以外の希土類元素の酸化物換算の質量の比が、0.50以上5.0以下である、請求項1に記載の排ガス浄化用触媒。
- 前記触媒層が、無機酸化物粒子をさらに含有し、
前記ロジウム元素、前記リン元素及び前記セリウム元素以外の希土類元素が、前記無機酸化物粒子に担持されている、請求項1又は2に記載の排ガス浄化用触媒。 - 前記触媒層のいずれの面にも、その他の触媒層が設けられていない、請求項1〜3のいずれか一項に記載の排ガス浄化用触媒。
- 前記触媒層が、前記ロジウム元素以外の貴金属元素を含まない、請求項1〜4のいずれか一項に記載の排ガス浄化用触媒。
- 前記基材が、ウォールフロー型基材である、請求項1〜5のいずれか一項に記載の排ガス浄化用触媒。
- 前記ウォールフロー基材が、
排ガス流通方向に延在する流入側セルであって、前記排ガス流通方向の排ガス流入側の端部が開口しており、前記排ガス流通方向の排ガス流出側の端部が閉塞している前記流入側セルと、
前記排ガス流通方向に延在する流出側セルであって、前記排ガス流通方向の排ガス流入側の端部が閉塞しており、前記排ガス流通方向の排ガス流出側の端部が開口している前記流出側セルと、
前記流入側セルと前記流出側セルとを仕切る多孔質の隔壁と、
を備え、
前記触媒層が、前記隔壁の前記流入側セル側又は前記流出側セル側に形成されている、請求項6に記載の排ガス浄化用触媒。
