Description
1. 木質材料上に1)厚さ200μm以上の非晶性ポリエチレンテレフタレートを含む合成樹脂製バッカー層と2)化粧シートとを順に積層してなる積層体からなり、当該合成樹脂製バッカー層及び木質材料の双方が露出した面に、アクリルウレタン系樹脂を含む水性組成物からなる水性塗料を用いた保護層が形成されており、且つ、前記合成樹脂製バッカー層及び木質材料の双方が露出した面は、前記化粧シート側から合成樹脂製バッカー層を貫通して木質材料に達する溝部及び面取り部分である、床材。
2. 水性組成物が、さらに硬化剤を含む上記項1記載の床材。
3. 水性組成物が、さらにシリコンを含有する上記項1又は2記載の床材。
4. 水性塗料が、エマルションの形態である上記項1〜3のいずれかに記載の床材。
5. 合成樹脂製バッカー層及び木質材料の双方が露出した面が、合成樹脂製バッカー層と木質材料が接する境界線を含む領域である上記項1〜4のいずれかに記載の床材。
6. アクリルウレタン系樹脂を含む水性組成物からなる水性塗料により床材表面を保護する方法であって、
(1)床材が、請求項1〜5のいずれかに記載の床材であり、
(2)当該合成樹脂製バッカー層が、単層又は2層以上の層構造を有し、
(3)a)単層の場合は当該単層又はb)2層以上の場合は当該合成樹脂層のうち少なくとも最上層が、非晶性ポリエチレンテレフタレートを含み、
(4)床材には、当該化粧シート側から合成樹脂製バッカー層を貫通して木質材料に達する溝部が形成されており、
(5)当該溝部及び面取り部分を当該水性塗料によりコーティングすること
を特徴とする方法。
以下、本発明の水性塗料について、詳細に説明する。
1.水性塗料
本発明の水性塗料は、樹脂成分としてアクリルウレタン系樹脂を含む。アクリルウレタン系樹脂としては特に限定されず、公知のもの又は市販品を使用できる。例えば、アクリルポリオールとイソシアネート化合物との反応生成物、官能基を有するアクリル樹脂と官能基を有するウレタン樹脂とを架橋させることにより複合化したもの等が挙げられる。
2.水性塗料の使用
本発明の水性塗料は、少なくとも合成樹脂及び木質材料が積層されてなる積層体における当該合成樹脂及び木質材料の双方が露出した面を少なくとも保護するための塗料として好適に用いることができる。積層体としては、例えば、
(I)木質材料上に1)厚さ200μm以上の合成樹脂製バッカー層と2)化粧シートとを順に積層してなる積層体、
(II)木質材料上に合成樹脂層を有する化粧シートを積層してなる積層体
等が挙げられる。
水性塗料の調製
アクリルウレタン系樹脂(製品名「ボンコートCG−5000」大日本インキ化学工業、ウレタン/アクリル複合エマルション)及び(製品名「W−SF」昭和インク工業所)約30重量%(樹脂分)、着色顔料約9重量%、体質顔料(シリカ)約6重量%、シリコン2重量%、イソプロピルアルコール4重量%及び水49重量%となるように各成分を配合し、混合した。一方、硬化剤としてイソシアヌレート系ポリイソシアネートを水と1:1(重量比)で混合し、これを前記混合物100重量部に対して20重量部混合した。これによって水性エマルションからなる水性着色塗料を得た。
床材の作製
最初に、化粧シートを作製した。
(1)化粧シートの作製
両面コロナ放電処理した60μ厚さの着色ポリプロピレンフィルムの一方の面にウレタンセルロース系樹脂(ウレタン及び硝化綿の混合物100重量部に対してヘキサメチレンジイソシアネート5重量部を添加したもの)をグラビア塗工法により固形分2g/m2となるように塗工し、裏面プライマー層を形成した。他方の面にはアクリルウレタン系樹脂(アクリルポリオール100重量部にヘキサメチレンジイソシアネート5重量部を添加したもの)をグラビア塗工法により固形分2g/m2となるように塗工し、印刷用プライマー層を形成した。
(2)合成樹脂製バッカー層の作製
A−PETを芯層とし、その両面にA−PET60重量%及びPEN40重量%の混合樹脂層が混合樹脂層/芯層/混合樹脂層=1/14/1の厚み比となるように、Tダイ押し出し機にて共押し出し法により厚さ0.4mmの合成樹脂シート(合成樹脂製バッカー層)を得た。
(3)合成樹脂製バッカー層と化粧シートとの積層
化粧シートの裏面プライマー層にさらにウレタン系接着剤層を介在させて合成樹脂製バッカー層をドライラミネート法により積層した。
(4)床材の作製
前記(3)で作製した積層体の合成樹脂製バッカー層側の面にラワン合板(厚み12mm)を水溶性エマルション系接着剤により積層し、所定の寸法(300mm×1800mm)に裁断した後、テノーナーを用いて四辺の実(サネ)加工を行い、さらに化粧シート側からラワン合板に達する深さのV字型溝(条溝部)を床材平面からみた長尺方向及び短尺方向に形成した。また、床材平面からみた長尺方向の側面部に面取り部を形成した。
製造例1で得られた水性塗料を用い、製造例2の床材のV字型溝と面取り部の全面に塗布するとともにワイピング処理することにより条溝部及び面取り部に塗布層を形成した。
水性塗料として市販の水性ウレタン塗料を使用したほかは、実施例1と同様に塗布層の形成を行った。
実施例及び比較例で形成された塗布層について、1)耐水性、2)耐湿熱性、3)耐シンナー性、4)耐酸性、5)耐アルカリ性、6)セロテープ(登録商標)の密着性試験、7)耐候性、8)耐アンモニア性試験についてそれぞれ調べた。その結果、実施例1はすべての項目において合格したのに対し、比較例1ではすべての項目において不合格であった。

- 木質材料上に1)厚さ200μm以上の非晶性ポリエチレンテレフタレートを含む合成樹脂製バッカー層と2)化粧シートとを順に積層してなる積層体からなり、当該合成樹脂製バッカー層及び木質材料の双方が露出した面に、アクリルウレタン系樹脂を含む水性組成物からなる水性塗料を用いた保護層が形成されており、且つ、前記合成樹脂製バッカー層及び木質材料の双方が露出した面は、前記化粧シート側から合成樹脂製バッカー層を貫通して木質材料に達する溝部及び面取り部分である、床材。
- 水性組成物が、さらに硬化剤を含む請求項1記載の床材。
- 水性組成物が、さらにシリコンを含有する請求項1又は2記載の床材。
- 水性塗料が、エマルションの形態である請求項1〜3のいずれかに記載の床材。
- 合成樹脂製バッカー層及び木質材料の双方が露出した面が、合成樹脂製バッカー層と木質材料が接する境界線を含む領域である請求項1〜4のいずれかに記載の床材。
- アクリルウレタン系樹脂を含む水性組成物からなる水性塗料により床材表面を保護する方法であって、
(1)床材が、請求項1〜5のいずれかに記載の床材であり、
(2)当該合成樹脂製バッカー層が、単層又は2層以上の層構造を有し、
(3)a)単層の場合は当該単層又はb)2層以上の場合は当該合成樹脂層のうち少なくとも最上層が、非晶性ポリエチレンテレフタレートを含み、
(4)床材には、当該化粧シート側から合成樹脂製バッカー層を貫通して木質材料に達する溝部が形成されており、
(5)当該溝部及び面取り部分を当該水性塗料によりコーティングすること
を特徴とする方法。
