Description
(a)分散液及びセラミック粉末からなる混合物を形成すること、
(b)この混合物を、クレーからなる未焼成セラミックハニカムの少なくとも1つの流路に挿入し、栓詰めされた未焼成セラミックハニカムを形成すること、ここで分散液は本質的にクレーを膨潤させない、及び
(c)この栓詰めされた未焼成セラミックハニカムを焼結させるに十分な温度に加熱し、多孔質の焼結され、栓詰めされたセラミックハニカムを形成すること
を含む方法である。
(a)クレーからなる未焼成セラミックハニカムを、実質的に焼結するには不十分ではあるがバインダーを除去しかつクレーを脱水するには十分な第1の温度に加熱し、この脱水したクレーが水と接触した際に再び水和しないようにし、焼成したセラミックハニカムを形成すること
(b)セラミック粉末及び分散液からなる混合物を焼成したセラミックハニカムの少なくとも1つの流路に挿入し、栓詰めされた焼成したセラミックハニカムを形成すること、及び
(c)この栓詰めされ焼成されたセラミックハニカムを、焼結させ栓詰めされたハニカムを形成するに十分な温度に加熱すること
を含む方法である。
クレー及び必要により他のセラミックからなるハニカム本体。クレーは膨潤し、水を吸収して塑性体を形成する層状水和アルミノシリケートである。クレー材料の例は、カオリナイト、モンモリロナイト、アタパルジャイト、イライト、ベントナイト、ハロイサイト、ピロフィライト及びマイカを含む。
未焼成セラミックハニカム本体に存在するクレーを脱水するに十分であるが、この本体のセラミック成分を実質的に焼結するには不十分な焼成温度に加熱した未焼成セラミックハニカム。
加熱するとセラミックプラグを形成する混合物で栓詰めされた少なくとも1つの流路を有し、焼結し栓詰めしたセラミックハニカムを形成する未焼成セラミックハニカムもしくは焼成したセラミックハニカム。
セラミック成分をモノリスセラミックに溶融(焼結)するに十分な焼結温度に加熱した未焼成もしくは焼成した栓詰めしたセラミックハニカム。
アルミナ、クレー、バインダー及び水のペースト状混合物(Advanced Ceramics Incorporated, Atlanta, GA)を押出し、乾燥することによって1cm2あたり37.2個のセルを有する未焼成ハニカムを製造した。この未焼成ハニカムを150mmの長さに切り取った。この未焼成ハニカムの一方の端において流路の半分を、このハニカムの製造に用いたものと同じペースト状混合物で栓詰めし、この端にプラグの市松模様を形成した(第1のプラグ端)。このハニカムを第1のプラグ端を上にし(すなわち他のもしくは第2の端を下向けにし)、クランプに固定した。
上記と同じ方法により、一方の端が栓詰めされた未焼成ハニカムを製造した。この一方の端が栓詰めされた未焼成ハニカムを1000℃に加熱し、バインダーを除去し、酸化物をかるく焼結した。
Claims (24)
- セラミックハニカムの流路を栓詰めすることによるセラミックハニカムウォールフローフィルターの製造方法であって、
(a)分散液及びセラミック粉末からなる混合物を形成すること、
(b)この混合物を、クレーを含む未焼成セラミックハニカムの少なくとも1つの流路の一方の端部から挿入し、ブロックされている他方の端部にこの混合物を流し、混合物を集めて栓を形成することにより栓詰めされた未焼成セラミックハニカムを形成すること、ここでクレーは1体積%より多くの分散液を吸収せず、この分散液は水濃度5体積%未満の液体である、及び
(c)この栓詰めされた未焼成セラミックハニカムを焼結させるに十分な温度に加熱し、多孔質の焼結され、栓詰めされたセラミックハニカムを形成すること
を含む方法。 - 前記分散液がアルコールである、請求項1記載の方法。
- 前記分散液がメタノール、プロパノール、エタノール又はこれらの混合物である、請求項2記載の方法。
- 前記分散液がプロパノールである、請求項3記載の方法。
- 他方の端部が、混合物の分散液を除去することができる多孔質体によりブロックされている、請求項1記載の方法。
- 前記混合物が流路を流れる際に、流路の壁にセラミック粉末を付着させ、工程(c)の加熱によって流路の壁に区別層を形成する、請求項1記載の方法。
- 前記混合物が触媒を含む、請求項1記載の方法。
- セラミックハニカムの流路を栓詰めする方法であって、
(a)クレーを含む未焼成セラミックハニカムを、400℃〜1000℃である第1の温度に加熱し、この脱水したクレーが水と接触した際に再び水和しないようにし、焼成したセラミックハニカムを形成すること
(b)セラミック粉末及び分散液からなる混合物を焼成したセラミックハニカムの少なくとも1つの流路に挿入し、栓詰めされた焼成したセラミックハニカムを形成すること、及び
(c)この栓詰めされ焼成されたセラミックハニカムを、焼結させ栓詰めされたハニカムを形成するに十分な温度に加熱すること
を含む方法。 - 工程(c)の温度が少なくとも1000℃である、請求項9記載の方法。
- 前記分散液がアルコールである、請求項8記載の方法。
- 前記分散液がメタノール、プロパノール、エタノール又はこれらの混合物である、請求項10記載の方法。
- 前記分散液がプロパノールである、請求項11記載の方法。
- 前記混合物の挿入が、焼成したセラミックハニカムの流路の1方の端部にこの混合物を挿入し、ブロックされている他方の端部にこの混合物を流し、混合物を集めてプラグを形成することにより行われる、請求項8記載の方法。
- 他方の端部が、混合物の分散液を除去することができる多孔質体によりブロックされている、請求項13記載の方法。
- 前記混合物が流路を流れる際に、流路の壁にセラミック粉末を付着させ、工程(c)の加熱によって流路の壁に区別層を形成する、請求項13記載の方法。
- 前記混合物が触媒を含む、請求項8記載の方法。
- 請求項1又は8記載の方法により製造された、入口端及び出口端を有するモノリスセラミックハニカム本体を含むセラミックハニカムウォールフローフィルターであって、前記入口端及び出口端はセラミック本体の入口端から出口端に伸びる隣接する入口流路及び出口流路により接続されており、入口流路及び出口流路はこの入口流路と出口流路の間の複数の組み合わされたガスをろ過する多孔質隔壁及びセラミックプラグにより画定されており、入口流路はセラミック本体の出口端において入口セラミックプラグを有し、出口流路はセラミック本体の入口端において出口セラミックプラグを有し、流体が入口端に入ると、隔壁を通過して出口端に流れ、セラミックハニカム本体は出口流路の少なくとも1つの隔壁上に区別層を有し、この区別層は出口流路の出口セラミックプラグと本質的に同じ組成を有する、セラミックハニカムウォールフローフィルター。
- モノリスセラミックハニカム本体がムライトであり、区別層がモノリスセラミックハニカムのムライトよりも微細な細孔を有するムライトである、請求項17記載のセラミックハニカムウォールフローフィルター。
- 入口セラミックプラグ及びモノリスセラミックハニカムが本質的に同じ組成を有する、請求項17記載のセラミックハニカムウォールフローフィルター。
- 請求項1又は8記載の方法により製造された、入口端及び出口端を有するモノリスセラミックハニカム本体を含むセラミックハニカムウォールフローフィルターであって、前記入口端及び出口端はセラミック本体の入口端から出口端に伸びる隣接する入口流路及び出口流路により接続されており、入口流路及び出口流路はこの入口流路と出口流路の間の複数の組み合わされたガスをろ過する多孔質隔壁及びセラミックプラグにより画定されており、入口流路はセラミック本体の出口端において入口セラミックプラグを有し、出口流路はセラミック本体の入口端において出口セラミックプラグを有し、流体が入口端に入ると、隔壁を通過して出口端に流れ、出口セラミックプラグは入口セラミックプラグと異なる組成を有する、セラミックハニカムウォールフローフィルター。
- セラミックハニカム本体が出口流路の少なくとも1つの隔壁上に区別層を有し、この区別層が出口流路の出口セラミックプラグと本質的に同じ組成を有する、請求項20記載のセラミックハニカムウォールフローフィルター。
- 前記区別層がセラミックハニカム本体と本質的に同じ化学組成を有するが、セラミックハニカム本体とは異なる微細構造を有する、請求項21記載のセラミックハニカムウォールフローフィルター。
- 隔壁、入口プラグ又は出口プラグの少なくとも1つの中もしくは上に触媒が存在する、請求項17記載のセラミックハニカムウォールフローフィルター。
- 隔壁、入口プラグ又は出口プラグの少なくとも1つの中もしくは上に触媒が存在する、請求項20記載のセラミックハニカムウォールフローフィルター。
