Description
本出願は、「An ultra-high solid content polyurethane dispersion and a continuous process for producing ultra-high solid content polyurethane dispersions」と題する、2006年12月19日に出願された米国特許仮出願第60/875,656号の優先権を主張する正規の出願(non-provisional application)である。その仮出願の教示は、下文に完全に再現されるように本明細書に組み込まれる。
を指し;多分散度(「PDI」)は、本明細書において用いる場合、
(1)スルホン酸基含有化合物、例えば、2−オキシエタンスルホン酸、フェノールスルホン酸、スルホ安息香酸、スルホコハク酸、5−スルホイソフタル酸、スルファニル酸、1,3−フェニレンジアミン−4,6−ジスルホン酸、および2,4−ジアミノトルエン−5−スルホン酸、ならびにそれらの誘導体、またはそれらの共重合によって得られるポリエステルポリオール;
(2)カルボン酸含有化合物、例えば、2,2−ジメチロールプロピオン酸、2,2−ジメチロール酪酸、2,2−ジメチロール吉草酸、ジオキシマレイン酸、2,6−ジオキシ安息香酸、および3,4−ジアミノ安息香酸、ならびにそれらの誘導体、またはそれらの共重合によって得られるポリエステルポリオール;第三アミノ基含有化合物、例えば、メチルジエタノールアミン、ブチルジエタノールアミン、およびアルキルジイソプロパノールアミン、ならびにそれらの誘導体、またはそれらの共重合によって得られるポリエステルポリオールもしくはポリエーテルポリオール;
(3)上記第三アミノ基含有化合物、またはそれらの誘導体、またはそれらの共重合によって得られるポリエステルポリオールもしくはポリエーテルポリオールと、四級化剤、例えば塩化メチル、臭化メチル、ジメチルスルホン酸、ジエチルスルホン酸、塩化ベンジル、臭化ベンジル、エチレンクロロヒドリン、エチレンボロモヒドリン、エピクロロヒドリンおよびブロモブタンとの反応生成物;
(4)非イオン性基含有化合物、例えば、ポリオキシエチレングリコールまたはポリオキシエチレン−ポリオキシプロピレンコポリマーグリコール(ポリマー中に少なくとも30重量パーセントのエチレンオキシド繰り返し単位および少なくとも1つの活性水素を有し、且つ、300から20,000の分子量も有する)、ポリオキシエチレン−ポリオキシブチレンコポリマーグリコール、ポリオキシエチレン−ポリオキシアルキレンコポリマーグリコール、およびそれらのモノアルキルエーテル、またはそれらの共重合によって得られるポリエステル−ポリエーテルポリオール;ならびに
(5)それらの組み合わせ。

(3)上記第三アミノ基含有化合物、またはそれらの誘導体、またはそれらの共重合によって得られるポリエステルポリオールもしくはポリエーテルポリオールと、四級化剤、例えば塩化メチル、臭化メチル、ジメチルスルホン酸、ジエチルスルホン酸、塩化ベンジル、臭化ベンジル、エチレンクロロヒドリン、エチレンボロモヒドリン、エピクロロヒドリンおよびブロモブタンとの反応生成物;

以下、発明実施例および比較例を示すことによって本発明をさらに詳細に説明するが、本発明の範囲は、勿論、これらの実施例に限定されない。
810グラムのTone 2241(2000の分子量を有するカプロラクトン系ポリエステルポリオール)、20グラムのCarbowax 1000(1000の分子量を有するポリエチレンオキシド)、10グラムのMPEG−950(950の分子量を有するポリエチレングリコールモノオール)をフラスコの中で60℃で軽度に攪拌しながら混合した。上述の成分すべてを溶融した後、160グラムのIPDI(イソホロンジイソシアネート)をその混合物に攪拌しながら徐々に添加した。温度を90℃に上昇させ、その混合物をさらに9時間攪拌した。得られたポリウレタンプレポリマーは、NCOを2.44重量パーセント含んだ。
異なる量の固体を有する3つのアクリレートラテックスを利用して、本発明の発明実施例を調製した。第一のアクリレートラテックスは、そのアクリレートラテックスの総重量に基づき56.2重量パーセントの固体を含むUCAR 163Sであった。第二のアクリレートラテックスは、そのアクリレートラテックスの総重量に基づき61.3重量パーセントの固体を含むUCAR 169Sであった。第三のアクリレートラテックスは、そのアクリレートラテックスの総重量に基づき65.6重量パーセントの固体を含むUCAR 9192であった。
397nmの平均体積粒径(直径)を有する一峰性粒径分布を有するポリウレタン分散液を調製した。この比較分散液は、その分散液の総重量に基づき64重量パーセントの固体を含んだ。粒径分布は考慮に入れなかった。最終分散液は、ブルックフィールド粘度計を用い、スピンドル#3を使用して21℃、20rpmで5000cpsより大きい非常に高い粘度を有した。
試験法としては、以下のものが挙げられる:
体積平均粒径(直径)および粒径分布は、動的光散乱(Coulter LS 230)によって測定した。
Claims (18)
- 超高固体含有量のポリウレタン分散液の連続製造方法であって、
第一のポリウレタンプレポリマーまたは第一のポリウレタンプレポリマーエマルジョンを含む、第一の流れを供給する工程と;
第二のポリウレタンプレポリマー、第二のポリウレタンプレポリマーエマルジョン、低固体含有量のポリウレタン分散液、シードラテックスおよびそれらの組み合わせから成る群より選択される媒体相である、第二の流れを供給する工程と;
連鎖延長剤の存在下で前記第一の流れと前記第二の流れを連続的に合流させる工程と;
それによって、前記超高固体含有量のポリウレタン分散液(この場合、前記超高固体含有量のポリウレタン分散液は、前記超高固体含有量のポリウレタン分散液の総重量に基づき少なくとも60重量パーセントの固体含有量の固体、およびブルックフィールド粘度計を用いスピンドル#4を使用して21℃、20rpmで5000cps未満の粘度を、有する)を形成する工程と、
を含む、方法。 - 前記第一の流れが、第一のポリマー樹脂を含み、前記第二の流れが、第二のポリマー樹脂を含み、ならびに前記第一のポリマー樹脂と前記第二のポリマー樹脂が、1:5から1:2の範囲の体積平均粒径比を有する、請求項1に記載の超高固体含有量のポリウレタン分散液の連続製造方法。
- 前記第一のポリマー樹脂と前記第二のポリマー樹脂が、約1:3の範囲の体積平均粒径比を有する、請求項2に記載の超高固体含有量のポリウレタン分散液の連続製造方法。
- 前記第一の流れが、第一のポリマー樹脂を含み、前記第二の流れが、第二のポリマー樹脂を含み、ならびに前記超高固体含有量のポリウレタン分散液が、前記第一のポリマー樹脂と前記第二のポリマー樹脂の総重量に基づき20から40重量パーセントの前記第一のポリマー樹脂(0.04マイクロメートルから5.0マイクロメートルの範囲の粒径を有する)および60から80重量パーセントの前記第二のポリマー樹脂(0.05マイクロメートルから5.0マイクロメートルの範囲の粒径を有する)を含む、請求項1に記載の超高固体含有量のポリウレタン分散液の連続製造方法。
- 前記シードラテックスが、オレフィン、エポキシ、ケイ素、スチレン、アクリレート、ブタジエン、イソプレン、ビニルアセテート、それらのコポリマーおよびそれらのブレンドの分散液、エマルジョンおよびラテックスから成る群より選択される、請求項1に記載の超高固体含有量のポリウレタン分散液の連続製造方法。
- 前記シードラテックスが、水中で乳化された油相である、請求項1に記載の超高固体含有量のポリウレタン分散液の連続製造方法。
- 超高固体含有量のポリウレタン分散液の連続製造方法であって、
第一のポリウレタンプレポリマーの流れである、第一の流れを供給する工程と;
媒体相である、第二の流れを供給する工程と;
界面活性剤の存在下、10℃から70℃の範囲の温度で前記第一の流れと前記第二の流れを互いに連続的に合流させる工程(この場合、前記第二の流れの第一の流れに対する比は、0.1から0.6の範囲であり、前記界面活性剤は、前記第一の流れと前記第二の流れと前記界面活性剤の総重量に基づき0.1から3.0パーセントの濃度範囲で存在する)と;
それによって、前記超高固体含有量のポリウレタン分散液(この場合、前記超高固体含有量のポリウレタン分散液は、前記超高固体含有量のポリウレタン分散液の総重量に基づき少なくとも60重量パーセントの固体含有量の固体、およびブルックフィールド粘度計を用いスピンドル#4を使用して21℃、20rpmで5000cps未満の粘度を、少なくとも有する)を形成する工程と、
を含む、方法。 - 第一のポリウレタンプレポリマーエマルジョンである、第一の成分と;
第二のポリウレタンプレポリマーエマルジョン、低固体含有量のポリウレタン分散液、シードラテックスおよびそれらの組み合わせから成る群より選択される媒体相である、第二の成分と;
連鎖延長剤と
の反応生成物を含む、超高固体含有量のポリウレタン分散液であって、
前記超高固体含有量のポリウレタン分散液の総重量に基づき少なくとも60重量パーセントの固体含有量の固体、およびブルックフィールド粘度計を用いスピンドル#4を使用して21℃、20rpmで5000cps未満の粘度を、少なくとも有する、超高固体含有量のポリウレタン分散液。 - 無機フィラーをさらに含む、請求項8に記載の超高固体含有量のポリウレタン分散液。
- 前記第一または第二のポリウレタンプレポリマーが、少なくとも1つのポリイソシアネートと少なくとも1つのポリオールの反応生成物である、請求項8に記載の超高固体含有量のポリウレタン分散液。
- 前記イソシアネートが、芳香族または脂肪族である、請求項10に記載の超高固体含有量のポリウレタン分散液。
- 前記ポリオールが、ポリエーテル、ポリエステル、ポリカーボネート、天然種子油ポリオールおよびそれらの組み合わせから成る群より選択される、請求項11に記載の超高固体含有量のポリウレタン分散液。
- 前記第一または第二のポリウレタンプレポリマーが、イオン性または非イオン性である、請求項12に記載の超高固体含有量のポリウレタン分散液。
- 前記第一または第二のポリウレタンプレポリマーが、イソシアネート基を末端に有する、またはヒドロキシル基を末端に有する、請求項8に記載の超高固体含有量のポリウレタン分散液。
- 前記第一または第二のポリウレタンプレポリマーが、イソシアネート基を末端に有する、またはヒドロキシル基を末端に有する、請求項8に記載の超高固体含有量のポリウレタン分散液。
- 物品の製造方法であって、
第一のポリウレタンプレポリマーまたは第一のポリウレタンプレポリマーエマルジョンを含む、第一の流れを供給する工程と;
第二のポリウレタンプレポリマー、第二のポリウレタンプレポリマーエマルジョン、ポリウレタン分散液、シードラテックスエマルジョンまたはそれらの組み合わせから成る群より選択される媒体相である、第二の流れを供給する工程と;
場合によっては連鎖延長剤の存在下で、前記第一の流れと第二の流れを連続的に合流さる工程と;(4)それによってポリウレタン分散液(前記超高固体含有量のポリウレタン分散液の総重量に基づき固体の少なくとも60重量パーセントの固体含有量、およびブルックフィールド粘度計を用いスピンドル#4を使用して21℃、20rpmで5000cps未満の粘度を有する)を形成する工程と;
前記分散液を基体に塗布する工程と;
前記分散液を乾燥させる工程と;
それによって、物品を形成する工程と
を含む、方法。 - 物品の製造方法であって、
第一のポリウレタンプレポリマーまたは第一のポリウレタンプレポリマーエマルジョンを含む、第一の流れを供給する工程と;
第二のポリウレタンプレポリマー、第二のポリウレタンプレポリマーエマルジョン、ポリウレタン分散液、シードラテックスエマルジョンまたはそれらの組み合わせから成る群より選択される媒体相である、第二の流れを供給する工程と;
場合によっては連鎖延長剤の存在下で、前記第一の流れと第二の流れを連続的に合流させる工程と;(4)それによってポリウレタン分散液(前記超高固体含有量のポリウレタン分散液の総重量に基づき固体の少なくとも60重量パーセントの固体含有量、およびブルックフィールド粘度計を用いスピンドル#4を使用して21℃、20rpmで5000cps未満の粘度を有する)を形成する工程と;
前記分散液を起泡させる工程と;
それによって、フォームを形成する工程と;
前記フォームを乾燥させる工程と;
それによって、物品を形成する工程と
を含む、方法。 - 第一のポリウレタンプレポリマーエマルジョンである、第一の成分と、
第二のポリウレタンプレポリマーエマルジョン、低固体含有量のポリウレタン分散液、シードラテックスおよびそれらの組み合わせから成る群より選択される媒体相である、第二の成分と、
連鎖延長剤と
の反応生成物を含む超高固体含有量のポリウレタン分散液を含む物品であって、前記超高固体含有量のポリウレタン分散液は、前記超高固体含有量のポリウレタン分散液の総重量に基づき少なくとも60重量パーセントの固体含有量の固体、およびブルックフィールド粘度計を用いスピンドル#4を使用して21℃、20rpmで5000cps未満の粘度を、少なくとも有する、物品。
