- the protective system 12 is durable and can withstand environmental cycling associated with a commercial aircraft including those such as high use large commercial aircraft.
- the testing may include cycling for thousands of times in ground-air-ground chambers that simulate the change in pressures, humidity, and temperature having limits that correspond with flight profiles.
- FIG. 3 a logic flow diagram illustrating a method of forming an exterior fabric protective structure or system, such as the system 12, in accordance with an embodiment of the present invention is shown. Although the following steps are primarily described with respect to the embodiment of Figure 2 , the steps may be casily modified to apply to other embodiments of the present invention.
- a loaded surfacer having a carrier such as the loaded surfacer 52 and the carrier 51, is applied to a mold.
- the mold may be of various types, styles, shapes, and sizes, depending upon the component or structure being formed.
- a hybrid prepreg substrate such as the hybrid substrate 32 with carbon fabric 44 and metal 48, is applied onto the loaded surfacer.
- the prepreg substrate is an IWWF, as described above.
- a base substrate such as the base substrate 30, is applied to the prepreg substrate.
- the base substrate is in the form of prepreg and is co-cured.
- the layers of the base substrate may be preformed and cured prior to or subsequent to application of the prepreg substrate.
- performance may be different depending on the co-bonding technique used.
- steps 106-110 are similar to steps 100-104, however are performed in a reverse order.
- a base substrate is applied to a mold in the form of a prepreg.
- the layers of the base substrate may be preformed and cured prior to or subsequent to application on or insertion into the mold.
- a hybrid prepreg substrate having carbon fabric and an integral conductive component, such as wire, is applied to the base substrate.
- a loaded surfacer that includes a carrier is applied to the hybrid prepreg substrate.
- the loaded surfacer, the prepreg substrate, and the base substrate are cured to form the protective system.
- the mold including the loaded surfacer, the hybrid prepreg substrate, and the base substrate are placed into an autoclave or the like and baked.
- the temperature within the autoclave is approximately between 245-355°F for this example.
- the curing temperature used is below the melting temperature of the conductive component or wires within the hybrid substrate to prevent melting of the wires.
- the length of time that the mold is within the autoclave is dependent upon the curing properties of the materials utilized.
- the loaded surfacer is interfacially adhered to the hybrid prepreg substrate rather than the loaded surfacer remaining entirely on top of the prepreg substrate. Matter or resin in the loaded surfacer and in the prepreg substrate mixes together and cures, thereby interfacially adhering to each other.
- the loaded surfacer is such that when heated it evenly distributes and cures across the mold and/or the prepreg substrate to form a single continuous layer having a certain thickness, such as thickness T. This assures that the wires, such as the wires 48, within the prepreg substrate are covered by the loaded surfacer.
- the loaded surfacer utilized cures to have a thickness that is approximately 0.004 inches.
- the loaded surfacer may extend down to the base substrate in localized areas. Commingling during cure of the resin in the surface with the resin in the hybrid fabric substrate while maintaining sufficient surfacer layer content on top of the conductive component provides the desired environmental durability.
- step 114 upon curing of the protective structure or system formed by the curing of the loaded surfacer, the prepreg substrate, and the base substrate is removed from the mold.
- the above-stated commingled surfacer approach is especially beneficial, depending upon the application, for the higher strength and or higher modulus carbon types, particularly those that are impregnated with resins that are susceptible to microcracking.
- the above-described steps are meant to be illustrative examples; the steps may be performed sequentially, synchronously, simultaneously, or in a different order depending upon the application. Of course, portions of the system described and the steps performed may be achieved manually or without the use of specialized equipment or machines.
- the present invention provides a cost effective and efficient system and method for the formation of lightning protective system.
- the present invention is lightweight, simplistic in design, prevents corrosion, and is durable. As such, the present invention increases service life and reduces maintenance costs of an aircraft and associated exterior components.

Claims (12)
- Système de tissu de protection (12) pour une partie extérieure (14) d'un aéronef (10), comprenant :un substrat de base (30) ;une couche de tissu de fils métalliques entrelacés préimprégné hybride (32) disposé sur ledit substrat de base, et couplé à celui-ci,et une première résine ; etun apprêt chargé (52) disposé au-dessus de la couche de tissu de fils métalliques entrelacés préimprégné hybride, et en adhérence interfacialement sur celle-ci, l'apprêt chargé comprenant un support (51), au moins une charge minérale, et une deuxième résine, dans lequel, dans des zones localisées, l'apprêt chargé pénètre dans ladite couche de tissu de fils métalliques entrelacés préimprégné hybride jusqu'audit substrat de base (30), caractérisé parla couche de tissu de fils métalliques entrelacés préimprégné hybride comprenant des fibres de carbone (44A) sous la forme de câbles tissé en un motif d'armure, un composant conducteur en un seul bloc sous la forme d'un fil métallique (48) contenu dans approximativement chacun des câbles.
- Système (12) selon la revendication 1, dans lequel ledit substrat de base (30) comprend une pluralité de couches de support structurel (38).
- Système (12) selon la revendication 1, dans lequel ladite couche de tissu de fils métalliques entrelacés préimprégné hybride (32) comprend au moins un matériau choisi parmi un tissu de fibres de carbone, un tissu préimprégné, et un tissu hybride sec avec de la résine.
- Système (12) selon la revendication 1, dans lequel ladite couche de tissu de fils métalliques entrelacés préimprégné hybride (32) comprend une armure toile imprégnée de la première résine, la première résine étant une résine époxy.
- Système (12) selon la revendication 1, dans lequel ladite couche de tissu de fils métalliques entrelacés préimprégné hybride (32) comprend une pluralité de fils métalliques (48) disposés avec une pluralité de câbles, dans lequel ladite pluralité de fils métalliques sont formés d'au moins un matériau sélectionné parmi du bronze de phosphore, du cuivre revêtu de nickel, du cuivre, de l'aluminium et de l'acier inoxydable.
- Système (12) selon la revendication 5, dans lequel chacun desdits câbles a un diamètre approximatif de 0,1 mm (0, 004 pouce).
- Système (12) selon la revendication 1, dans lequel la seconde résine est une résine époxy ayant une température de durcissement approximative comprise entre 121 et 177°C (250 et 350°F).
- Système (12) selon la revendication 1, dans lequel ledit apprêt chargé (52) forme une couche ayant une épaisseur approximative de 0,1 mm (0,004 pouce) et un poids associé approximatif compris environ 0,1 et 0,3 kg/m2 (0,02 à 0,06lb/ft.sup.2).
- Système (12) selon la revendication 1, dans lequel ledit support (51) est formé d'un matériau choisi parmi au moins un parmi le polyester, le carbone, le carbone métallisé et le verre.
- Aéronef (10) ayant au moins une partie de la surface protégée par le système (12) selon l'une quelconque des revendications 1 à 9.
- Procédé de protection de la surface d'un aéronef (10), comprenant les étapes consistant à :appliquer l'apprêt chargé (52) comportant un support (51) tel que défini dans l'une quelconque des revendications 1, 7, 8 ou 9 à un moule ;appliquer une couche de tissu de fils métalliques entrelacés préimprégné hybride (32) telle que définie dans l'une quelconque des revendications 1, 3, 4, 5 ou 6 à l'apprêt chargé (52) ;appliquer un substrat de base (30) selon la revendication 1 ou 2 à la couche de tissu de fils métalliques entrelacés préimprégné hybride (32) ;faire durcir l'apprêt chargé (52), la couche de tissu de fils métalliques entrelacés préimprégné hybride (32) et le substrat de base (30) afin de former une partie protégée ; etretirer la partie protégée du moule.
- Procédé de protection de la surface d'un aéronef (10), comprenant les étapes consistant à :appliquer un substrat de base (30) selon la revendication 1 ou la revendication 2 à un moule ;appliquer une couche de tissu de fils métalliques entrelacés préimprégné hybride (32) telle que définie dans l'une quelconque des revendications 1, 3, 4, 5 ou 6 sur le substrat de base (30) ;appliquer l'apprêt chargé (52) comportant un support (51) tel que défini dans l'une quelconque des revendications 1, 7, 8 ou 9 à la couche de tissu de fils métalliques entrelacés préimprégné hybride (32) ;faire durcir l'apprêt chargé (52), le substrat hybride pré-imprégné (32) et le substrat de base (30) afin de former une partie protégée ; etretirer la partie protégée du moule.
