Description
ガソリンエンジンを動力とする乗物からの排気ガスは典型的には、1つ以上の三元変換(TWC)自動車触媒で処理され、該触媒は、ストイキオメトリック空気/燃料条件で又は該条件近傍で操作されるエンジンの排気中のNOx、一酸化炭素(CO)、及び炭化水素(HC)汚染物質を低減するのに有効である。ストイキオメトリック条件を生じる空気の燃料に対する正確な割合は、該燃料中の炭素及び水素の相対的な割合で変わる。空気の燃料に対する(A/F)比は、炭化水素燃料、例えばガソリンの二酸化炭素(CO2)及び水への完全燃焼に相当する化学量論比である。そのため、記号λは、個々のA/F比を所定の燃料の化学量論A/F比により除した結果を表すのに使用され、すなわち:λ=1は、化学量論的混合気であり、λ>1は、燃料リーンな混合気であり、かつλ<1は、燃料リッチな混合気である。
本発明の第一態様は、ストイキオメトリックガソリンエンジン排気ガスからNOx、炭化水素、及び一酸化炭素を低減するのに有効な触媒に関する。第一実施態様において、該触媒は、上に配置された第一及び第二の材料を有する基材を含み、ここで、第一の材料が、アンモニアの存在下での窒素酸化物の選択接触還元を触媒するのに有効であり、かつ第二の材料が、炭化水素及び一酸化炭素を低減するのに有効であり;第一の材料が、モレキュラーシーブの質量を基準として質量による酸化物基準で約0.01%〜約2%の量の銅又は鉄が助触媒添加されたモレキュラーシーブを含み、及び/又は第二の材料が、Ce、Ce−Zr、Zr、Mn、Pr及びそれらの組み合わせの酸化物から選択される担体上にNi、Fe、Mn、Co、及びCuから選択される金属の少なくとも1種の酸化物を含み、かつ第一の材料及び第二の材料が、白金族金属を実質的に含まない。
本明細書及び添付の特許請求の範囲で使用される単数形“a”、“an”及び“the”は、その文脈が他に明らかに示さない限り、複数の指示対象を包含する。したがって、例えば、“a catalyst(触媒)”への参照は、2種以上の触媒の混合物及び類するものを包含する。
一つ以上の実施態様において、ストイキオメトリックガソリンエンジン排気ガスからNOx、炭化水素及び一酸化炭素を低減するのに有効な触媒は、上に配置された第一及び第二の材料を有する基材を含み、その際に、第一の材料は、アンモニアの存在下での窒素酸化物の選択接触還元を触媒するのに有効である。
該SCRプロセスは、アンモニアでの窒素酸化物の接触還元を使用して、窒素及び水を形成する:
4NO + 4NH3 + O2 → 4N2+6H2O(標準SCR反応)
2NO2 + 4NH3 → 3N2 + 6H2O(低速SCR反応)
NO + NO2 + 2NH3 → 2N2 + 3H2O(急速SCR反応)
一つ以上の実施態様において、ストイキオメトリックガソリンエンジン排気ガスからNOx、炭化水素及び一酸化炭素を低減するのに有効な触媒は、上に配置された第一及び第二の材料を有する基材を含み、その際に、第二の材料は、炭化水素及び一酸化炭素を低減するのに有効である。
一つ以上の実施態様において、該触媒の第一及び第二の材料は、基材上に配置される。本明細書で使用される用語“基材”は、その上へ該触媒材料が、典型的にウォッシュコートの形で設置されるモノリシック材料をいう。ウォッシュコートは、液体中の触媒の特定された固形分(例えば、30〜90質量%)を含有するスラリーを調製し、ついでこれを基材上へコートし、かつ乾燥させて、ウォッシュコート層を提供することによって形成される。本明細書で使用される用語“ウォッシュコート”は、基材材料、例えばハニカム型キャリヤー部材に塗布された触媒性材料又は他の材料の薄い密着性コーティングの分野におけるその通常の意味を有し、該基材材料は、処理される該ガス流の通過が可能であるほど、十分に多孔質である。
本発明のさらなる態様は、排気ガス処理システムに関する。一つ以上の実施態様において、排気ガス処理システムは、ガソリンエンジン、特にストイキオメトリックガソリンエンジンと、該エンジンから下流の、一つ以上の実施態様の該触媒とを含む。一つ以上の実施態様において、該ガソリンエンジンは、850℃以上の排気ガス温度を発生する。他の実施態様において、一つ以上の実施態様による該触媒は、800℃を超える温度及びリーン及びリッチな排気ガスにさらされる。

本発明の別の態様は、ガソリンエンジン、特にストイキオメトリックガソリンエンジンの排気ガス流を処理する方法に関する。一つ以上の実施態様において、ガソリンエンジンのエンジン排気ガス流の処理方法は、第一の材料及び第二の材料を含む一つ以上の実施態様による該触媒をガソリンエンジンから下流に設置することと、該エンジン排気ガス流を該触媒全体に流動させることとを含む。一つ以上の実施態様において、該方法はさらに、三元変換(TWC)触媒を該エンジンから下流にかつ一つ以上の実施態様による該触媒から上流に設置することと、該排気ガス流を、該TWC触媒に、ついで一つ以上の実施態様による該触媒に導くこととを含む。
3.2% CuO Cu−SSZ−13:機械式撹拌機及び蒸気加熱を備えた容器に、シリカのアルミナに対する比30を有するNH4 +交換SSZ−13の懸濁液を添加した。該容器内容物を、撹拌しながら60℃に加熱した。酢酸銅の溶液を、その反応混合物に添加した。その固体をろ過し、脱イオン水で洗浄し、風乾した。生じたCu−SSZ−13を、空気中で550℃で6時間焼成した。得られた生成物は、ICP分析により測定してCuO基準で3.2質量%の銅含量を有する。
2.4% CuO Cu−SSZ−13:例1の調製手順に従って、ICP分析により測定してCuO基準で2.4質量%の銅含量を有するCu−SSZ−13が得られた。
1.7% CuO Cu−SSZ−13:例1の調製手順に従って、ICP分析により測定してCuO基準で1.7質量%の銅含量を有するCu−SSZ−13が得られた。
1.1% CuO Cu−SSZ−13:例1の調製手順に従って、ICP分析により測定してCuO基準で1.1質量%の銅含量を有するCu−SSZ−13が得られた。
0.6% CuO Cu−SSZ−13:例1の調製手順に従って、ICP分析により測定してCuO基準で0.6質量%の銅含量を有するCu−SSZ−13が得られた。
1.7% CuO CuSAPO−34:例3の調製手順及び前駆体としてのNH4 +−SAPO−34に従って、ICP分析により測定してCuO基準で1.7質量%の銅含量のCuSAPO−34が得られた。
5% NiO/CeO2:硝酸ニッケルの溶液を、180m2/gの表面積を有するセリアの粉末上へ、インシピエントウェットネス含浸技術により含浸して、NiO基準で5.0質量%のローディングを達成した。生じた湿った粉末を120℃で5時間乾燥させ、550℃で2時間焼成した。
BET表面積:フレッシュ:112m2/g;空気中で850℃で5時間のエージング後:41m2/g
5% NiO−1% CuO/CeO2:硝酸ニッケル及び硝酸銅の混合溶液を、180m2/gの表面積を有するセリアの粉末上へ、インシピエントウェットネス含浸技術により含浸して、NiO基準で5.0質量%のローディング及びCuO基準で1.0質量%のローディングを達成した。生じた湿った粉末を120℃で5時間乾燥させ、550℃で2時間焼成した。
BET表面積:フレッシュ:112m2/g;空気中で850℃で5時間のエージング後:37m2/g
5% Fe2O3/OSC:硝酸鉄の溶液を、78m2/gの表面積を有する安定化セリア/ジルコニア(質量比CeO2/ZrO2/La2O3=40%/50%/10%)の粉末上へ、インシピエントウェットネス含浸技術により含浸して、Fe2O3基準で5.0質量%のローディング及びCuO基準で1.0質量%のローディングを達成した。生じた湿った粉末を120℃で5時間乾燥させ、550℃で2時間焼成した。
BET表面積:フレッシュ:74m2/g;空気中で850℃で5時間のエージング後:38m2/g
多様な担体(ZrO2、30%及び65%のCeO2を有するCeO2−ZrO2複合酸化物、及びCeO2)上へ堆積された鉄(Fe)、銅(Cu)、又はニッケル(Ni)の酸化物を含有する卑金属酸化物粉末を、従来のインシピエントウェットネス含浸法により、前駆体として対応する卑金属酸化物(BMO)の硝酸塩溶液を用いて調製した。該BMOローディングを、質量基準で5%で制御した。試料を、水10%を有する空気中で900℃で12時間エージングした。
三層ウォッシュコート構成を有する上流のTWC触媒の調製:三つのウォッシュコートスラリー、すなわちボトムウォッシュコート、ミドルウォッシュコート、及びトップウォッシュコートを調製した。該ボトムウォッシュコートを、600cpsi(1平方インチあたりのセルの数)のセル密度及び3.5ミル(約100μm)の壁厚を有する4.66″×2.87″の円筒形モノリス基材上へ、1.67g/in3のウォッシュコートローディングでコートした。該ボトムウォッシュコートは、パラジウム2.4質量%、高表面積のγ−アルミナ(BET表面積:150m2/g)36.8質量%、酸化セリウム22.9質量%、酸化ジルコニウム25.9質量%、酸化バリウム3.9質量%、及び安定剤としての希土類金属酸化物8.1質量%を含有していた。ミドルウォッシュコートを、該ボトムウォッシュコート上に、ロジウム0.6質量%、高表面積のγ−アルミナ(BET表面積:150m2/g)30.0質量%、酸化セリウム24.1質量%、酸化ジルコニウム38.2質量%、及び安定剤としての希土類金属酸化物7.1質量%を含有する1.24g/in3のウォッシュコートローディングでコートした。トップコートを、該ミドルウォッシュコート上に、パラジウム5.6質量%、高表面積のγ−アルミナ(BET表面積:150m2/g)51.5質量%、酸化セリウム11.1質量%、酸化ジルコニウム12.8質量%、酸化バリウム6.6質量%、及び安定剤としての希土類金属酸化物12.4質量%を含有する1.21g/in3のウォッシュコートローディングでコートした。
比較例1のスラリーを、上記のような3.2% CuO Cu−SSZ−13を、脱イオン水と混合することにより調製した。該スラリーに、ZrO2 29%を含有する酢酸ジルコニウムの溶液を添加した。該スラリーを、600cpsi(1平方インチあたりのセルの数)のセル密度及び3.5ミルの壁厚を有する4.66″×2.87″の円筒形モノリス基材上へコートして、2.73g/in3の目標ウォッシュコートローディングを達成した。コートした触媒を、気流乾燥器で200℃でフラッシュ乾燥し、かつ550℃で2時間焼成した。
比較例12のコーティング手順に従って、例3(1.7% CuO Cu−SSZ−13)のモノリス触媒を調製した。
比較例12のコーティング手順に従って、例6(1.7% CuO SAPO−34)のモノリス触媒を調製した。
この例は、二層ウォッシュコート構成を含む、PGMを全く含まない下流のTWC触媒の調製を記載する。1.58g/in3のウォッシュコートローディングを有するボトムコートは、5% NiO−1% CuO/CeO2(例8)1.20g/in3、5% Fe2O3/OSC(例9)0.30g/in3、及び酢酸ジルコニウムの形のZrO2 0.08g/in3を含有していた。2.49g/in3のウォッシュコートローディングを有するトップコートは、1.7% CuO SAPO−34(例6)2.49g/in3、及び酢酸ジルコニウムの形のZrO2 0.09g/in3を含有していた。該スラリーをミリングしてその平均粒度を減少させ、ついで、600cpsi(1平方インチあたりのセルの数)のセル密度及び3.5ミルの壁厚を有する4.66″×2.87″の円筒形モノリス基材上へコートして、2.73g/in3の目標ウォッシュコートローディングを達成した。コートした触媒を、気流乾燥機で200℃でフラッシュ乾燥させ、かつ550℃で2時間焼成した。
粉末試料を、石英管を装着した水平管状炉中でエージングした。エージングを、空気のフロー(空気エージング)下又は10%蒸気の存在下でのリーン/リッチなサイクル条件(リーン/リッチなエージング)下のいずれかで、850℃で5時間実施した。該リーン/リッチなエージングの場合に、該エージングサイクルは、空気5分間、N2 5分間、バランスガスがN2の4%H2 5分間、及びN2 5分間を包含し;そのようなサイクルを、所望のエージング期間に達するまで繰り返す。
Claims (38)
- ガソリンエンジン排気ガスからNOx、炭化水素及び一酸化炭素を低減するのに有効な触媒であって、前記触媒が、
第一及び第二の材料を有する基材を含み、前記第一及び第二の材料は、前記基材上に配置されており、ここで、前記第一の材料が、アンモニアの存在下での窒素酸化物の選択接触還元を触媒するのに有効であり、かつ前記第二の材料が、炭化水素及び一酸化炭素を低減するのに有効であり;
次の一方又は双方を満足する:a)前記第一の材料が、助触媒添加されたモレキュラーシーブを含み、前記モレキュラーシーブは、前記モレキュラーシーブの質量を基準として酸化物基準で約0.01%〜約2%の量の銅又は鉄が助触媒添加されており;かつb)前記第二の材料が、Ce、Ce−Zr、Zr、Mn、Pr及びそれらの組み合わせの酸化物から選択される担体上にNi、Fe、Mn、Co、及びCuから選択される金属の少なくとも1種の酸化物を含み;
前記第一の材料及び前記第二の材料が、白金族金属を実質的に含まない、
前記触媒。 - 前記基材が、ハニカム基材であり、かつ前記第一の材料及び第二の材料が、前記基材上の単層中で混合される、請求項1に記載の触媒。
- 前記基材上で、前記第一の材料が、第一の層中にあり、かつ前記第二の材料が、第二の層中にある、請求項1に記載の触媒。
- 前記基材が、軸方向の長さと、上流端と、下流端とを有し、かつ前記第一の層が、前記上流端に配置され、かつ前記第二の層が、前記下流端に配置される、請求項3に記載の触媒。
- 前記基材が、軸方向の長さと、上流端と、下流端とを有し、かつ前記第一の層が、前記下流端に配置され、かつ前記第二の層が、前記上流端に配置される、請求項3に記載の触媒。

前記TWC触媒から下流に位置している請求項1〜26のいずれか1項に記載の触媒を含む第二の触媒と
を含む、排気ガス処理システム。 - 前記TWC触媒が、前記エンジン下流の第一のクローズドカップル位置に位置しており、かつ前記第二の触媒が、前記TWC触媒のすぐ下流の第二のクローズドカップル位置に位置している、請求項27に記載の排気ガス処理システム。
- 前記TWC触媒が、前記エンジン下流のクローズドカップル位置に位置しており、かつ前記第二の触媒が、前記TWC触媒下流の床下位置に位置している、請求項27に記載の排気ガス処理システム。
- 前記第二の触媒が、800℃を超える温度を有するリーン及びリッチな排気ガスにさらされる、請求項27に記載の排気ガス処理システム。

- 前記第二のモレキュラーシーブが、フレッシュな表面積の約75%の、前記排気ガスに2時間さらした後のエージング後の表面積を有し、ここで、前記フレッシュな表面積が、前記排気ガスにさらす前の前記モレキュラーシーブの表面積である、請求項35に記載の排気ガス処理システム。
- ストイキオメトリックガソリンエンジンからの排気ガスを処理する方法であって、
