本実施形態に係るリチウムイオン二次電池用正極活物質の製造方法によって製造される正極活物質は、リチウムイオン二次電池の正極の材料として用いられる。この正極活物質は、結晶構造としてα−NaFeO2型の層状構造を有し、リチウムと遷移金属とを含んで組成されるリチウム複合酸化物(リチウム複合化合物)である。

本実施形態に係るリチウムイオン二次電池用正極活物質の製造方法は、前記のリチウム複合化合物を、炭酸リチウムを原料として用いて、固相法で合成する方法に関する。
図1に示すように、本実施形態に係るリチウムイオン二次電池用正極活物質の製造方法は、炭酸リチウムと前記式(1)中のLi以外の金属元素を含む化合物とを混合する混合工程S10と、前記混合工程S10を経て得られた前駆体を焼成して前記式(1)で表されるリチウム複合化合物を得る焼成工程S20と、を有している。

図2、図3及び図4は、3段の焼成を行ったとき、各段の焼成後に測定した、炭酸リチウム(Li2CO3)の残留量、水酸化リチウム(LiOH)の残留量、及び、焼成物のBET比表面積(SSA)の測定結果を、第1段目の焼成の雰囲気の酸素濃度に対してプロットしている。なお、水酸化リチウムは、リチウムと雰囲気中の水分との反応により生成し、正極作製時にPVDF等の結着剤を変性させてゲル化を生じ得る。水酸化リチウムの残留量は、リチウム複合化合物から水へのLi+の溶出速度を間接的に示すため、結晶表面の健全性の指標となる。
熱処理温度が高温に制御される段階から排出されたガスの利用は、図5に示すような熱処理装置1を用いて行うことができる。熱処理装置1は、焼成炉10A,10Bと、酸素供給装置20A,20Bと、酸素流量調整バルブ24A,24Bと、熱交換器30Bと、冷却水流量調整バルブ34Bと、ブロア40と、流量センサ42と、移送流量調整バルブ44と、二酸化炭素除去装置(二酸化炭素除去手段)50と、乾燥装置60と、温度センサs1と、二酸化炭素センサs2と、を備えている。
次に、前記のリチウムイオン二次電池用正極活物質を正極に用いたリチウムイオン二次電池について説明する。
図6に示すように、本実施形態に係るリチウムイオン二次電池100は、非水電解液を収容する有底円筒状の電池缶101と、電池缶101の内部に収容された捲回電極群110と、電池缶101の上部の開口を封止する円板状の電池蓋102と、を備えている。
焼成の各段階の雰囲気から排出されたガスを再利用しない製造方法により、正極活物質を製造した。焼成は3段階とし、各段階の雰囲気の酸素濃度を変更して、試料1〜8に係る正極活物質を製造した。
図7に示すように、製造法1では、各段階の連続搬送炉に所定の酸素濃度の酸素−窒素混合ガスを供給し、各段階の雰囲気から排出されるガスを、再利用すること無く、全て系外に排気した。なお、全連続搬送炉の雰囲気の圧力は、ゲージ圧で約10Paの微陽圧に制御した。
互いに異なる熱処理温度に制御される2以上の段階のうち、熱処理温度が低温に制御される段階を、高温に制御される段階よりも低い酸素濃度の雰囲気に制御して焼成を行う製造方法により、正極活物質を製造した。焼成は3段階とし、3段目の連続搬送炉から排出されたガスを1段目に移送する構成として、試料9に係る正極活物質を製造した。なお、製造条件は製造法1と同様にした。
図8に示すように、製造法2では、3段目の連続搬送炉に、酸素濃度が90%の酸素−窒素混合ガスを供給し、3段目の連続搬送炉から排出されたガスを昇圧した後、所定の濃度の酸素−窒素混合ガスと混合し、1段目の連続搬送炉に導入した。なお、全連続搬送炉の雰囲気の圧力は、ゲージ圧で約10Paの微陽圧に制御した。
互いに異なる熱処理温度に制御される2以上の段階のうち、熱処理温度が低温に制御される段階を、高温に制御される段階よりも低い酸素濃度の雰囲気に制御して焼成を行う製造方法により、正極活物質を製造した。焼成は3段階とし、3段目の連続搬送炉から排出されたガスと2段目の連続搬送炉から排出されたガスとを合流させてから1段目に移送する構成として、試料10に係る正極活物質を製造した。なお、製造条件は製造法1と同様にした。
図9に示すように、製造法3では、3段目の連続搬送炉に、酸素濃度が90%の酸素−窒素混合ガスを供給した。また、2段目の連続搬送炉には、酸素濃度が60%の酸素−窒素混合ガスを供給し、2段目の連続搬送炉から排出されたガスを昇圧した後、供給されるガスと熱交換し、その後、二酸化炭素と水分を除去した。そして、3段目の連続搬送炉から排出されたガスと酸素−窒素混合ガスに合流させて混合し、1段目の連続搬送炉に導入した。
作製した試料1〜10に係る正極活物質の比表面積を測定した。比表面積は、自動比表面積測定装置「BELCAT」(日本ベル社製)を用いて、BET法により求めた。
作製した試料1〜10に係る正極活物質を正極の材料として用いて、リチウムイオン二次電池をそれぞれ作製し、放電容量を測定した。

Claims (5)
- 下記式(1)で表されるリチウムイオン二次電池用正極活物質の製造方法であって、
炭酸リチウムと下記式(1)中のLi以外の金属元素を含む化合物とを混合する混合工程と、
前記混合工程を経て得られた前駆体を焼成して下記式(1)で表されるリチウム複合化合物を得る焼成工程と、を有し、
前記焼成工程は、互いに異なる熱処理温度に制御される2以上の段階を含み、前記2以上の段階は、熱処理温度が低温に制御される段階を、高温に制御される段階よりも低い酸素濃度の雰囲気に制御して焼成を行う段階であり、
前記2以上の段階のうち、熱処理温度が720℃未満に制御される段階を、酸素濃度が45%以上、且つ、75%以下の雰囲気に制御して焼成を行うリチウムイオン二次電池用正極活物質の製造方法。

(但し、前記式(1)中、M1は、Li以外の金属元素であって少なくともNiを含み、a及びαは、−0.1≦a≦0.2、−0.2≦α≦0.2、を満たす数である。) - 前記2以上の段階のうち、熱処理温度が720℃以上、且つ、770℃未満に制御される段階を、酸素濃度が55%以上、且つ、85%以下の雰囲気に制御する請求項1に記載のリチウムイオン二次電池用正極活物質の製造方法。
- 前記2以上の段階のうち、熱処理温度が770℃以上に制御される段階を、酸素濃度が80%以上、且つ、100%以下の雰囲気に制御する請求項1又は請求項2に記載のリチウムイオン二次電池用正極活物質の製造方法。
- 前記2以上の段階のうち、熱処理温度が720℃未満に制御される前記段階を、熱処理温度が720℃以上に制御される段階の熱処理時間よりも長い熱処理時間に制御する請求項1から請求項3のいずれか一項に記載のリチウムイオン二次電池用正極活物質の製造方法。
- 前記2以上の段階のうち、少なくとも熱処理温度が720℃以上に制御される段階を、二酸化炭素濃度が0.02%以下の雰囲気に制御する請求項1から請求項4のいずれか一項に記載のリチウムイオン二次電池用正極活物質の製造方法。
