Description
Hadj Romdhane,Ilyess(1994)「Polymer−Solvent Diffusion and Equilibrium Parameters by Inverse Gas−Liquid Chromatography」PhD Dissertation,Dept.of Chem.Eng.,Penn State University and Hong SU,Albouy A,Duda JL(1999)「Measurement and Prediction of Blowing Agent Solubility in Polystyrene at Supercritical Conditions」Cell Polym 18(5):301−313に記載のように、キャピラリーカラム逆ガスクロマトグラフィー(cc−IGC)を用いて、ポリスチレン樹脂における気体の溶解性および拡散係数を測定した。
実施例12〜31
バレル内径27mm、バレル長さ40直径を有する逆回転二軸スクリュー押出機を使用して、ポリスチレン押出発泡体を製造した。スクリューデザインは、発泡用途に適していた。押出機バレル内の圧力は歯車ポンプで制御し、押出機内で発泡剤が溶解するように十分に高く設定した。大部分の実施例の押出ダイは、ギャップ幅6.35mmを有する調節可能なリップスロットダイであった。実施例12〜14では、ダイは、ランド長さ1mmを有する直径2mmのストランドダイであった。2種類のグレードの汎用ポリスチレンを押出し成形試験に使用し、速度2.27または4.54kg/時(5または10lb/時)で押出機に供給した。高圧送達ポンプを使用して、制御速度でポリスチレン樹脂溶融物に発泡剤をポンプで注入した。押出機内で発泡剤を混合し、樹脂溶融物に溶解して、発泡性樹脂組成物を生成する。その発泡性樹脂組成物を適切な発泡温度に冷却し、次いでダイから押出し成形し、そこで圧力の低下により発泡が開始される。一部の実施例において、核剤としてタルクを使用し、ポリスチレンと予めブレンドし、ポリスチレン中タルク50重量%のマスターバッチを生成した。このマスターバッチのビーズをポリスチレンペレットと混合し、各実験において所望のタルク重量%を達成した。
発泡剤としてHFC−134aを使用して、比較例12〜14を製造した。実施例13および14において、134aの重量%を6.4重量%に維持し、タルク含有率をポリスチレン樹脂中で0%〜0.5%に調節した。実施例12〜14の発泡体は、核剤が使用されない場合でさえ気泡サイズが約0.15mm未満になる傾向がある点から、134aで発泡された発泡体に一般的なものであり、このことから、134aを唯一の発泡剤として使用した場合には気泡サイズを制御するのは難しいことが示されている。未溶解の発泡剤が、ブローホール、大きな空洞、または発泡体のつぶれなど発泡体における深刻な欠陥の原因となることから、配合物中に7重量%を超える134aを使用して、この押出し成形システムでポリスチレン押出発泡体を製造することは難しいことが分かった。この挙動は、HFC−134aでのポリスチレンの発泡に一般的である。
実施例15〜17において、各場合に4.1重量%添加して、TFPを唯一の発泡剤として使用した。タルクのレベルは、樹脂中で0〜2.5重量%に調節した。実施例15および16を比較すると、ほんのわずかな核剤が、発泡製品の密度および気泡サイズに劇的に影響を与え得ることが示されている。さらに、実施例16に見られるように、より多くの核剤を添加して、さらに密度および気泡を減少させることが可能である。発泡体を製造する場合、発泡製品の物理的性質および輸送量に劇的に影響を与え得るため、気泡構造の制御は非常に重要である。
溶融温度124℃で押出し成形された実施例24を除いては、実施例18〜24は、様々なTFP添加率、樹脂溶融温度115℃+/−2℃で製造された、TFPで発泡された発泡製品を示す。発泡剤として134aを使用して製造された場合よりも、TFPを使用して、優れた品質、独立気泡の低密度発泡体が製造された。TFP8.5重量%を使用した実施例21は、時折発生する欠陥を除いては、小さな気泡サイズの優れた品質の発泡体を有した。実施例で示されるように、TFPを使用した場合、独立気泡発泡体を製造するのがより簡単であることを除いては、これは時折欠陥を示した比較例13および14の場合と同様である。
共発泡剤としてHFC−134aおよびTFPを使用して、実施例25〜27を発泡した。実施例26と実施例27の差は、実施例26の製造において核剤を使用しなかったことであり、実施例26は比較的小さな気泡を有する膜と共に非常に大きな気泡を中心に有し、気泡サイズが非均一で密度が高かった。実施例27における更なる核剤によって、均一な気泡サイズを有する、より低い密度の発泡体を製造することが可能となった。これらの実施例から、発泡剤総含有率が約5重量%である場合、実施例26および27においてタルクを添加する効果で実証されているように発泡をさらに制御することが可能となる点で、主要成分として使用されなくとも、共発泡剤としてTFPを添加する利益が示されている。
実施例28において、TFPと共に二酸化炭素を共発泡剤として使用し、実施例29においてHCFO−1233zd(主にトランス異性体)を共発泡剤として使用した。どちらの実施例においても、大きな気泡サイズを有する低密度の独立気泡発泡体が製造された。
実施例30および31において、発泡剤は、本質的に純粋なHFO−1234yf(2,3,3,3−テトラフルオロプロペン)であった。実施例31に示されるように、1234yf添加率6.5重量%にて、発泡製品は、非常に小さな気泡サイズ、マクロボイド、ブローホール、高い連続気泡含有率、および未溶解発泡剤により起こるダイでの頻繁なポッピングを有した。1234yfの含有率が増加すると、これらの問題が悪化した。樹脂への溶解性が高く、低密度、良品質の発泡体を製造することが可能であることから、TFPは、HFO−1234yfと比較して好ましい発泡剤であることが分かった。
Claims (17)
- ポリスチレン樹脂、及び、3,3,3−トリフルオロプロペンを含む発泡剤組成物で製造される発泡製品であり、
密度が58.0kg/m3以下であり、前記発泡製品に対して5.1〜8.5重量%の前記3,3,3−トリフルオロプロペンで構成される発泡製品。 - 前記発泡剤組成物が、さらに炭化水素、ハロゲン化飽和アルカン、ハロゲン化不飽和アルカン、ヒドロフルオロエーテル(HFE)、ケトン、フルオロケトン、大気ガス、不活性ガス、二酸化炭素、ギ酸メチル、アルコール、トランス−1,2−ジクロロエチレン、CF3SCF3、水、またはそれらの混合物を含む、請求項1に記載の発泡製品。
- 前記ハロゲン化飽和アルカンが、ヒドロフルオロカーボン(HFC)である、請求項2に記載の発泡製品。
- 前記HFCが、HFC−134a(1,1,1,2−テトラフルオロエタン)、HFC−134(1,1,2,2−テトラフルオロエタン)、HFC−152a(1,1−ジフルオロエタン)、HFC−152(1,2−ジフルオロエタン)、HFC−32(ジフルオロメタン)、HFC−143a(1,1,1−トリフルオロエタン)、HFC−143(1,1,2−トリフルオロエタン)、フルオロエタン、HFC−236fa(1,1,1,3,3,3−ヘキサフルオロプロパン)、HFC−236ea、HFC−227ea(1,1,1,2,3,3,3−ヘプタフルオロプロパン)、HFC−125(ペンタフルオロエタン)、HFC−365mfc(1,1,1,3,3−ペンタフルオロブタン)、HFC−245fa(1,1,1,3,3−ペンタフルオロプロパン)、およびそれらの混合物からなる群から選択される、請求項3に記載の発泡製品。
- 前記ハロゲン化不飽和アルカンが、ヒドロフルオロオレフィン(HFO)、及び、ヒドロクロロフルオロオレフィン(HCFO)からなる群から選択される、請求項2に記載の発泡製品。
- 前記HFOが、HFO−1234ze(1,3,3,3−テトラフルオロプロペン)、HFO−1234yf(2,3,3,3−テトラフルオロプロペン)、HFO−1225ye(1,2,3,3,3−ペンタフルオロプロペン)、HFO−1225zc(1,1,3,3,3−ペンタフルオロプロペン)、HFO−1438mzz(1,1,1,4,4,5,5,5−オクタフルオロペンタ−2−エン)、HFO−1336mzz(1,1,1,4,4,4−ヘキサフルオロブタ−2−エン)、およびそれらの混合物からなる群から選択される、請求項5に記載の発泡製品。
- 前記HCFOが、HCFO−1233zd(1−クロロ−3,3,3−トリフルオロプロペン)、及び、HCFO−1233xf(2−クロロ−3,3,3−トリフルオロプロペン)からなる群から選択される、請求項5に記載の発泡製品。
- 前記炭化水素が、C3〜C6炭化水素である、請求項2に記載の発泡製品。
- 前記C3〜C6炭化水素が、シクロペンタン、ノルマルペンタン、イソペンタン、イソブタン、ノルマルブタン、またはそれらの混合物から選択される、請求項8に記載の発泡製品。
- 前記大気ガスが、窒素である、請求項2に記載の発泡製品。
- 前記不活性ガスが、ヘリウム、アルゴン、およびそれらの混合物からなる群から選択される、請求項2に記載の発泡製品。
- 前記アルコールが、エタノール、イソプロパノール、エチルヘキサノール、メタノール、ブタノール、およびそれらの混合物からなる群から選択される、請求項2に記載の発泡製品。
- 前記ポリスチレン樹脂に対して、前記発泡剤組成物を1pph〜100pph未満含む、請求項1に記載の発泡製品。
- 核剤をさらに含む、請求項1に記載の発泡製品。
- 前記核剤がタルクである、請求項14に記載の発泡製品。
- 前記タルク含有率が、2.5重量%未満である、請求項15に記載の発泡製品。
- 染料、顔料、気泡制御剤、充填剤、酸化防止剤、押出し成形助剤、安定剤、帯電防止剤、難燃剤、赤外線減衰剤、断熱性添加剤、可塑剤、粘度調整剤、耐衝撃性改良剤、気体遮断樹脂、カーボンブラック、界面活性剤、およびそれらの混合物からなる群から選択される添加剤をさらに含む、請求項1に記載の発泡製品。
