本発明に用いられるセルロースアシレートについて、詳述する。本発明において、フィルムを構成するセルロースアシレートは、炭素数2以上の脂肪族アシル基を有するセルロースアシレートが好ましく、更に好ましくは、セルロースアシレートのアシル総置換度が2.95以下、かつアシル基総炭素数が6.2以上、7.5以下であるセルロースアシレートである。セルロースアシレートのアシル基総炭素数は、好ましくは、6.5以上、7.2以下であり、さらに好ましくは6.7以上7.1以下である。但し、アシル基総炭素数は、セルロースアシレートのグルコース単位に置換されている各アシル基の置換度と炭素数の積の総和である。さらに、脂肪族アシル基の炭素数は、セルロース合成の生産性、コストの観点から、2以上、6以下が好ましく、2以上、4以下がさらに好ましい。なお、アシル基で置換されていない部分は通常水酸基として存在している。これらは公知の方法で合成することが出来る。

本発明のセルロースアシレートフィルムには、セルロースエステルと可塑剤の他に、安定化剤、滑り剤、マット剤、フィラー、無機高分子、有機高分子、染料、顔料、蛍光体、紫外線吸収剤、赤外線吸収剤、二色性色素、屈折率調整剤、リタデーション制御剤、ガス透過抑制剤、抗菌剤、導電性付与剤、生分解性付与剤、ゲル化防止剤、粘度調整剤等の各種の機能を有する添加剤を所望により添加しても良い。
セルロースエステルは、溶融製膜が行われるような高温環境下では、熱だけでなく酸素によっても分解が促進されるため、本発明のセルロースアシレートフィルムにおいては安定化剤として酸化防止剤を含有することが好ましい。
セルロースエステルは溶融製膜が行われるような高温環境下では酸によっても分解が促進されるため、本発明のセルロースアシレートフィルムにおいては、安定化剤として酸捕捉剤を含有することが好ましい。本発明において有用な酸捕捉剤としては、酸と反応して酸を不活性化する化合物であれば、特に制限なく用いることができ、中でも米国特許第4,137,201号明細書に記載されているような、エポキシ基を有する化合物が好ましい。このような酸捕捉剤としてのエポキシ化合物は、当該技術分野において既知であり、種々のポリグリコールのジグリシジルエーテル、特にポリグリコール1モル当たりに約8〜40モルのエチレンオキシドなどの縮合によって誘導されるポリグリコール、グリセロールのジグリシジルエーテルなど、金属エポキシ化合物(例えば、塩化ビニルポリマー組成物において、及び塩化ビニルポリマー組成物と共に、従来から利用されているもの)、エポキシ化エーテル縮合生成物、ビスフェノールAのジグリシジルエーテル(即ち、4,4′−ジヒドロキシジフェニルジメチルメタン)、エポキシ化不飽和脂肪酸エステル(特に、2〜22の炭素原子の脂肪酸に4〜2個程度の炭素原子のアルキルエステル(例えば、ブチルエポキシステアレート)など)、及び種々のエポキシ化長鎖脂肪酸トリグリセリドなど(例えば、エポキシ化大豆油、エポキシ化亜麻仁油など)の組成物によって代表され例示され得るエポキシ化植物油及び他の不飽和天然油(これらは、エポキシ化天然グリセリドまたは不飽和脂肪酸とも称され、これらの脂肪酸は一般に12〜22個の炭素原子を含有している)が含まれる。また、市販のエポキシ基含有エポキシド樹脂化合物として、EPON 815C、及び下記一般式(3)で表される化合物の他のエポキシ化エーテルオリゴマー縮合生成物も好ましく用いることができる。
溶融製膜が行われる高温環境下での耐熱加工安定剤として、本発明のセルロースアシレートフィルムが、炭素ラジカル捕捉剤を含有することが好ましい。
紫外線吸収剤は、偏光子や表示装置の紫外線に対する劣化防止の観点から、波長370nm以下の紫外線の吸収能に優れており、かつ液晶表示性の観点から、波長400nm以上の可視光の吸収が少ないものが好ましい。本発明に用いられる紫外線吸収剤としては、例えば、オキシベンゾフェノン系化合物、ベンゾトリアゾール系化合物、サリチル酸エステル系化合物、ベンゾフェノン系化合物、シアノアクリレート系化合物、ニッケル錯塩系化合物、トリアジン系化合物等を挙げることができるが、ベンゾフェノン系化合物や着色の少ないベンゾトリアゾール系化合物、トリアジン系化合物が好ましい。また、特開平10−182621号、同8−337574号公報記載の紫外線吸収剤、特開平6−148430号、特開2003−113317号公報記載の高分子紫外線吸収剤を用いてもよい。
上記の酸化防止剤、酸捕捉剤、紫外線吸収剤以外に、熱および光によってセルロースエステルが分解されることを抑制しうる添加剤として、ヒンダードアミン化合物が挙げられ、必要に応じてセルロースアシレートフィルム中に添加しても良い。
本発明のセルロースアシレートフィルムには、滑り性や光学的、機械的機能を付与する目的でマット剤を添加することができる。マット剤としては、無機化合物の微粒子または有機化合物の微粒子が挙げられる。
フィルム構成材料は、溶融及び製膜工程において、揮発成分が少ないまたは発生しないことが求められる。これは加熱溶融時に発泡して、フィルム内部の欠陥やフィルム表面の平面性劣化を低減または回避するためである。
差フィルムの配置は、位相差フィルムの進相軸がθ1として上記領域に配置することで、表示画質の向上に寄与し、偏光板及び液晶表示装置としてMVAモードとしたとき、例えば図7に示される構成をとることができる。
本発明のセルロースアシレートフィルム(位相差フィルムともいう)を含む偏光板は、通常の偏光板と比較して高い表示品質を発現させることができ、特にマルチドメイン型の液晶表示装置、より好ましくは複屈折モードによってマルチドメイン型の液晶表示装置への使用に適している。
《セルロースアシレートの調製》
〔合成例1〕
セルロース(日本製紙(株)製溶解パルプ)30gに酢酸30gを加え、54℃で30分撹拌した。混合物を冷却した後、氷浴中で冷却した無水酢酸150g、硫酸1.2gを加えてエステル化を行った。エステル化において、40℃を超えないように調節しながら、撹拌を150分行った。反応終了後、酢酸30gと水10gの混合液を20分かけて滴下して過剰の無水物を加水分解した。反応液の温度を40℃に保持しながら、酢酸90gと水30gを加えて1時間撹拌した。酢酸マグネシウム2gを含有した水溶液中に混合物を添加し、しばらく撹拌した後にろ過、乾燥し、セルロースアシレートC−1を得た。アセチル置換度2.80、重量平均分子量は220000であった。
上記合成例1において、表1記載の酢酸、無水酢酸、プロピオン酸、無水プロピオン酸、酪酸、無水酪酸を用いた以外は同様のエステル化操作を行い、セルロースアシレートC−2〜C−8を得た。

合成例1と同様の脂肪酸及び無水脂肪酸を用いて、アシル基置換度を表2に記載の様に変更した以外は、合成例1と同様にして、セルロースアシレートC−9〜C−41を得た。
〔合成例42〕
比較例の可塑剤として、下記の方法に従ってトリメチロールプロパントリベンゾエート(TMPTB)を合成した。

10℃に保持した37質量部のグリセリン、111質量部のピリジン、500質量部のトルエンの混合溶液を攪拌しながら、70質量部のo−メトキシベンゾイルクロライドを30分間かけて滴下し、その後、100℃まで加熱して、3時間攪拌した。反応終了後、室温まで冷却して沈殿物を炉別した後、1モル/LのHCl水溶液を加えて洗浄し、更に1%のNa2CO3水溶液を加えて洗浄した後、有機相を分取してトルエンを減圧留去した後、精製を行い144質量部(収率82%)の透明液体である例示化合物2を得た。

〔フィルムF−5の作製〕
セルロースアシレートC−5を100質量部、安定化剤A−1を0.5質量部、紫外線吸収剤チヌビン(TINUVIN)928(チバ−スペシャルティ−ケミカルズ社製)を1.0質量部、マット剤としてアエロジルR972V(日本アエロジル社製)を0.3質量部、それぞれ混合した。次いで、可塑剤として前記例示化合物1を15質量部添加混合し、60℃で5時間減圧乾燥した。このセルロースアシレート組成物を、2軸式押出し機を用いて235℃で溶融混合しペレット化した。この際、混錬時のせん断による発熱を抑えるためニーディングディスクは用いずオールスクリュータイプのスクリューを用いた。また、ベント孔から真空引きを行い、混錬中に発生する揮発成分を吸引除去した。なお、押出し機に供給するフィーダーやホッパー、押出し機ダイから冷却槽間は、乾燥窒素ガス雰囲気として、樹脂への水分の吸湿を防止した。
上記フィルムF−5の作製において、セルロースアシレートの種類、可塑剤の種類(多価アルコールエステル化合物は例示化合物番号で表示)、安定剤−1〜安定剤−3の種類、製膜温度を表3に記載の様に変更し、更に弾性タッチロールの使用の有無を表3に記載の様にした以外は同様にして、フィルムF−1〜F−4、F−6〜F−41を作製した。なお、表3において、安定剤−1の添加量は0.5質量部、安定剤−2の添加量は0.25質量部、安定剤−3の添加量は0.25質量部とした。また、各フィルムの作製において、フィルム厚が80μmとなるように、押出し量及び引き取り速度を適宜調整した。

《フィルムのアルカリケン化処理》
作製した各フィルムのケン化処理として、下記条件にて、ケン化、水洗、中和、水洗を順次行い、80℃で乾燥後、ケン化処理済みのフィルムを作製した。

《フィルムの評価》
下記の方法に従って、フィルムとしての各種評価を行った。
機械強度試験機テンシロンを用い、23℃、50%RH環境下でのフィルムの製膜方向の破断伸度を測定した。評価は、破断伸度が10%未満を×、破断伸度が10%以上、20%未満を△、破断伸度が20%以上、30%未満を○、破断伸度が30%以上を◎と判定した。
ケン化性として、ケン化後のフィルム表面の水との静的接触角を測定した。静的接触角の測定は、自動表面張力計(協和界面科学社製CA−V)を用いてθ/2法で、巾手方向で5回測定し、その平均値を求めた。評価は、静的接触角が、35°未満を◎、35°以上、45°未満を○、45°以上、50°未満を△、50°以上を×と判定した。
フィルムの長手、巾手の膜厚をそれぞれ5cm毎に10点測定し、膜厚の標準偏差を算出し、標準偏差が2μm未満を◎、2μm以上、5μm未満を○、5μm以上、10μm未満を△、10μm以上を×と判定した。
JIS Z 0208の方法に準拠して、透湿度を測定した。測定条件は、40℃、90%RHで行い、透湿度が500g/m2/day未満を◎、500g/m2/day以上、600g/m2/day未満を○、600g/m2/day以上、700g/m2/day未満を△、700g/m2/day以上を×と判定した。
各フィルムを23℃、55%RHの環境下で調湿した後、ウェスによる拭き取りテストと、マジックにじみテストを行った。フィルム表面をウェスで拭いて、拭き跡ができるものを×、フィルムに油性インクで適当な線を記録し、にじみの発生が認められるものを×、双方とも見られないものを○と判定した。いずれか一方の評価で弱い拭き跡やにじみが認められた場合は△と判定した。
日立ハイテクノロジーズ社製の分光光度計U−3310を用いて、得られた各フィルムの吸収スペクトルを測定し、三刺激値X、Y、Zを算出した。この三刺激値X、Y、Zから、JIS−K7103の方法に準拠して黄色度YIを算出し、黄色度YIが1.0未満を◎、1.0以上、2.0未満を○、2.0以上、4.0未満を△、4.0以上を×と判定した。
溶融製膜を開始して1時間が経過した時点で、各サンプルを採取し、長さ100cm×幅40cmのサンプルを切り取った。

〔馬の背故障耐性の評価〕
評価は、巻芯本体110にセルロースエステルフィルム原反120を巻き取った後、その外面をポリエチレンシートで2重に包み、図8に示すような保存方法で、架台118上の支え板117に設置し、箱に収納した後、25℃、50%の条件下で30日間保存した。その後、箱から取り出し、ポリエチレンシートを開け、セルロースエステルフィルム原反120の表面に点灯している蛍光灯管を反射させて映し、その歪みあるいは細かい乱れを観察し、下記の基準に従って馬の背故障耐性を評価した。
○:蛍光灯が若干曲がったように見えるところがある
△:蛍光灯が部分的に曲がって見える
×:蛍光灯がまだらに映って見える
以上により得られた各評価結果を、表4に示す。
《偏光板の作製》
実施例1で作製したセルロースアシレートフィルムF1〜F41について、下記のアルカリケン化処理を施し、それぞれ偏光板1〜41を作製した。
ケン化工程 2mol/L NaOH 50℃ 90秒
水洗工程 水 30℃ 45秒
中和工程 10質量%HCl 30℃ 45秒
水洗工程 水 30℃ 45秒
ケン化処理後、水洗、中和、水洗の順に行い、次いで80℃で乾燥した。
厚さ120μmの長尺ロールポリビニルアルコールフィルムを沃素1質量部、ホウ酸4質量部を含む水溶液100質量部に浸漬し、50℃で6倍に搬送方向に延伸して偏光子を作製した。
32型TFT型カラー液晶ディスプレーベガ(ソニー社製)の偏光板を剥がし、上記で作製した各偏光板を液晶セルのサイズに合わせて断裁した。液晶セルを挟むようにして、前記作製した偏光板2枚を偏光板の偏光軸がもとと変わらないように互いに直交するように貼り付け、32型TFT型カラー液晶ディスプレーを作製し、セルロースアシレートフィルムの偏光板としての特性を評価した結果、本発明のセルロースアシレートフィルムから作製した偏光板はコントラストも高く、優れた表示性を示した。これにより、液晶ディスプレーなどの画像表示装置用の偏光板として優れていることが確認された。
Claims (13)
- 溶融流延製膜法により形成されるセルロースアシレートフィルムの製造方法であって、該セルロースアシレートフィルムは下記一般式(1)で表される化合物を少なくとも1種含有し、かつ、溶融流延製膜時に流延ダイから押し出された該セルロースアシレートフィルムを、表面が弾性変形可能なタッチロールと冷却ロールとで挟圧して製造することを特徴とするセルロースアシレートフィルムの製造方法。
- 前記セルロースアシレートフィルムが、前記一般式(1)で表される化合物を1質量%以上、25質量%以下含有することを特徴とする請求項1に記載のセルロースアシレートフィルムの製造方法。
- 前記セルロースアシレートフィルムの製造に用いるセルロースアシレートが、アシル基総炭素数(セルロースアシレートのグルコース単位に置換されている各アシル基の置換度と炭素数の積の総和)が6.2以上、7.5以下であることを特徴とする請求項1に記載のセルロースアシレートフィルムの製造方法。
- 前記セルロースアシレートのアシル総置換度が、2.95以下であることを特徴とする請求項3に記載のセルロースァシレートフィルムの製造方法。
- 前記セルロースアシレートが、置換基としてアセチル基、プロピオニル基、ブチリル基及びn−ペンタニル基から選ばれる少なくとも1種を含むことを特徴とする請求項1〜4のいずれか1項に記載のセルロースアシレートフィルムの製造方法。
- 前記セルロースアシレートフィルムが、ヒンダードフェノール系酸化防止剤、リン系酸化防止剤及び炭素ラジカル捕捉剤から選ばれる少なくとも1種を含むことを特徴とする請求項1〜5のいずれか1項に記載のセルロースアシレートフィルムの製造方法。
- 前記セルロースアシレートフィルムが、前記炭素ラジカル捕捉剤として、ラクトン系化合物を含むことを特徴とする請求項6に記載のセルロースアシレートフィルムの製造方法。
- 前記セルロースアシレートフィルムの流延ダイからの押し出し温度が、200℃以上、300℃以下であることを特徴とする請求項1に記載のセルロースアシレートフィルムの製造方法。
- 前記セルロースアシレートフィルムの流延ダイからの押し出し温度が、230℃以上、260℃以下であることを特徴とする請求項8に記載のセルロースアシレートフィルムの製造方法。
- 前記タッチロールと前記冷却ロール間の線圧が、10N/cm以上、150N/cm以下であることを特徴とする請求項1に記載のセルロースアシレートフィルムの製造方法。
- 請求項1〜10のいずれか1項に記載のセルロースアシレートフィルムの製造方法により製造されたことを特徴とするセルロースアシレートフィルム。
- 請求項11に記載のセルロースアシレートフィルムを、偏光板用保護フィルムとして用いることを特徴とする偏光板。
- 請求項12に記載の偏光板を用いたことを特徴とする液晶表示装置。
