Description
望ましいとは言えない。したがって、スクリムの使用は非常に望ましい。前述の観点で、本発明はハニカムコアと硬化された表皮を結合するとき、または少なくとも1つのレイアップとハニカムコアを硬化及び結合する(これは通常「相互結合」と呼ばれる)ときに実行されることができる。

図1を参照すると、プロセスは典型的に結合ジグ1を準備することにより開始する。結合ジグ1は離型剤の製造業者の命令にしたがって結合ツール4の表面3上に離型剤2を均等に施すことにより準備される。例示的な離型剤はFREKOTE700NCを含んでおり、これはHenkel Aerospace社から市販されている。第2に、容積を減らしていない厚さの複合体6よりも高いコルクのダム5はその間に配置されている両面テープ10により離型剤に接着される。次に複合体6、この場合ではベース表皮が離型剤2上で、コルクのダム5により境界を定められている領域内にプリプレグシート(図面では詳細に示されていないが技術ではよく知られている)のスタックをレイアップすることにより形成される。プリプレグシートは形成される複合構造にしたがって適切な寸法にされ、成形され、位置付けされる。
硬化された表皮とハニカムコアの結合は典型的にハニカムコアが配置される合浸されたナイロンの剥離層の部分を除去し、硬化された表皮の結合表面を研磨し、研磨ダストを除去することにより開始する。その後、薄膜接着剤の少なくとも1つの層が硬化された表皮表面に配置され、アセンブリは図1に示されているように容積を減らされるが、複合体6は硬化されたベース表皮と薄膜接着剤とから構成されている。次にハニカムコアが薄膜接着剤に配置される。これはその後図1に示されているように(コアの形状を変更しないような、典型的に水銀柱で約10乃至約15の範囲の真空レベルを使用して)容積を減らされるが、複合体は硬化されたベース表皮、薄膜接着剤、ハニカムコアを有している。コアにおける硬化された表皮の薄膜接着剤の容積を減らされたアセンブリ(複合体6)は図1に示されているように結合される。結合は真空を供給しアセンブリを結合温度(例えば少なくとも約190゜F(約82℃))まで十分な期間(例えば約2乃至3時間)加熱し、その後、結合されたアセンブリを損傷を起こさないレート(例えば毎分約2゜F以下)で冷却することにより実現される。
相互結合は典型的にコアを包囲するベース表皮の結合表面を準備する(例えば剥離層を除去し、軽く研磨し、研磨ダストを除去する)ことにより開始される。次に、フェース表皮のレイアップが行われる。レイアップはアセンブリ(結合されたベース表皮およびコア)が結合ツール4上にあり、コルクのダム5により包囲されている間に生じる。図3を参照すると、レイアップはベース表皮42ではなくハニカムコア41上にドライスクリム40の少なくとも1つの層を配置する処理を含んでいる。その後、接着層44がスクリム40上に配置される。スクリムをハニカムコア上に位置付ける前に薄膜接着剤へ取付けることが好ましい。この取付けは典型的に水銀柱で約5乃至約10の範囲の真空圧力を使用して、平坦なテーブル上で容積を減らすことにより行われる。このアセンブリは図1の複合体6に対応し、容積を減らされる。
Claims (14)
- 第1の表皮と、第2の表皮と、第1及び第2の表皮の間でそれらに結合されて配置されるハニカムコアとを具備するハニカム複合構造を形成する方法において、
第1及び第2の各表皮は少なくとも1つの繊維シートおよびポリマーマトリックスを具備し、硬化されても硬化されなくてもよく、前記方法は第1及び第2の表皮の少なくとも1つとハニカムコアとを結合する期間中にハニカムコアのセル間に流体の流動を可能にするために、ハニカムコアと第1及び第2の表皮の少なくとも1つとの間にスクリムを配置し、第1及び第2の表皮の少なくとも1つとハニカムコアの結合期間中にポリマーマトリックスにより密封される前に流体の流動を可能にする寸法にされた少なくとも1つの孔を有するように第1及び第2の表皮の少なくとも1つを穿孔し、第1及び第2の表皮の少なくとも1つとハニカムコアとを結合するステップを含んでいる方法。 - さらに、第1及び第2の表皮の少なくとも1つとハニカムコアとを結合する前に少なくとも1つの孔を通って繊維孔中にウィックを配置し、繊維孔中のウィックの少なくとも一部は少なくとも1つの穴を密封するポリマーマトリックスによる結合期間中に第1及び第2の表皮の少なくとも1つに一体化される請求項1記載の方法。

- 真空は少なくとも0.091MPaであり、硬化温度は少なくとも170゜Fであり、期間は6時間以上である請求項4記載の方法。
- 繊維の孔中のウィックは孔の断面の長さの直径である公称上の断面直径を有する請求項3記載の方法。
- さらに多数の孔を形成し、各孔に繊維のウィックを配置するステップを含んでいる請求項3記載の方法。
- フェースレイアップは接着層と外部表面に接触する内部表面を具備し、方法はさらに、フェースレイアップの外部表面から外方向に延在する繊維の孔中のウィックの一部分を扇形にし、相互結合期間中にフェース表皮の型あとの形成を最小にするステップを含んでいる請求項3記載の方法。
- さらに、ハニカム複合構造の外部の繊維孔中のウィックの一部分をトリミングするステップを含んでいる請求項8記載の方法。
- さらに、密封された通孔を覆って繊維パッチを結合するステップを含んでいる請求項9記載の方法。
- 第1の表皮と、第2の表皮と、第1と第2の表皮との間でそれらに結合されて配置されるハニカムコアとを具備し、第1及び第2の表皮の少なくとも1つは外部表面と、ハニカムコアの少なくとも一部が結合される内部表面とを備え、さらに外部表面、内部表面またはその両者に実質的に平行に整列しているファイバを含む少なくとも1つの繊維シートと、ポリマーマトリックスと、内部表面から外部表面まで延在するハニカムコアに近接し外部表面、内部表面またはその両者を横切るポリマーマトリックスおよびファイバを有している密封された有孔領域とを具備しているハニカム複合構造。
- 密封された通孔領域は0.125インチを超えない断面の長さを有する請求項11記載のハニカム複合構造。
- さらに、1平方フィート当り0.5孔から2孔の通孔である集中度で多数の密封された通孔領域を具備している請求項12記載のハニカム複合構造。
- さらに、外部表面に結合される繊維パッチを具備し、その繊維パッチはそれぞれ密封された孔領域をカバーしている請求項13記載のハニカム複合構造。
