Claims (31)
- 半製品としての不織マットであって、
0.1から30mmのファイバ長さを備え、ポリエーテルエーテルケトン、ポリ-P-フェニレンサルファイド、ポリエーテルイミド及び/又はポリエーテルサルフォン及び/又はこれらの混合物から選択される、熱可塑性物質からなる少なくとも一つの溶融ファイバと、
0.1から30mmのファイバ長さを備え、グラスファイバ、アラミドファイバ、カーボンファイバ、セラミックファイバ、メタルファイバ、ポリベンゾイミダゾール(PBI)、ポリベンゾオキサゾールファイバ及び/又は天然ファイバ及び/又はこれらの混合物から選択される、少なくとも一つの補強ファイバと、
を含み、
前記溶融ファイバと補強ファイバとの重量割合の合計に対して、前記溶融ファイバは30から90%の重量割合であり、前記補強ファイバは10から70%の重量割合であり、
前記溶融ファイバと補強ファイバとの重量割合の合計に対して1から10重量%のバインダによって、前記溶融ファイバと前記少なくとも一つの補強ファイバとが単に交差点又は接触点で接合されており、
前記溶融ファイバのファイバ長さが前記補強ファイバのファイバ長さより短く、前記不織マットが8から400g/m2の単位面積重量を備える不織マット。 - 前記溶融ファイバの長さが2mmから6mmであることを特徴とする請求項1に記載の不織マット。
- 前記溶融ファイバの長さが2.5mmから3.5mmであることを特徴とする請求項2に記載の不織マット。
- 前記補強ファイバの長さが6mmから18mmであることを特徴とする請求項1に記載の不織マット。
- 前記補強ファイバの長さが6mmから12mmであることを特徴とする請求項4に記載の不織マット。
- 前記バインダは、ポリアクリレート、ポリビニルアセテート、ポリビニルアルコール、ポリウレタン、ポリオレフィン、芳香族ポリアミド、又はこれらの共重合体に基づく化合物、又はこれらの混合物から選択されることを特徴とする請求項1乃至5のいずれか1項に記載の不織マット。
- 前記バインダは、フィラメント、フィブリッド及び/又は繊維質バインダから選択され、その幾何形状は比について個々のパラメータの長さ/幅/高さ比が他のパラメータに対して1:1から1:100,000の範囲内で変更されることを特徴とする請求項6に記載の不織マット。
- 前記不織マットが更に添加物を含んでいることを特徴する請求項1乃至7のいずれか1項に記載の不織マット。
- 前記添加物は、潤滑添加物、ファイバ、フィラメント、フィブリッド、パルプ、金属又はセラミックパウダ、又は有機パウダから作られる添加物、及び/又はこれらの混合物から選択されることを特徴とする請求項8に記載の不織マット。
- PTFEファイバ又はパウダ、PIファイバ、アラミドファイバ、カーボンファイバ又はパウダ、及び/又は金属パウダが添加物として用いられることを特徴とする請求項9に記載の不織マット。
- 前記不織マットが30から500kg/m3の密度を有することを特徴とする請求項1乃至10の少なくとも1項に記載の不織マット。
- 前記不織マットが0.1mmから4mmの厚さを有することを特徴とする請求項1乃至11のいずれか1項に記載の不織マット。
- 前記不織マットの外側の少なくとも一方に平坦な基体を備えることを特徴とする請求項1乃至12の少なくとも1項に記載の不織マット。
- 織物、編物、紙又は不織物の形態の絡み合い構造となっていることを特徴とする請求項13に記載の不織マット。
- 前記不織マットは少なくとも二つの不織マットの複合材料であることを特徴とする請求項1乃至14の少なくとも1項に記載の不織マット。
- 前記溶融ファイバと補強ファイバとが前記マット中に均質に分布され存在することを特徴とする請求項1乃至15のいずれか1項に記載の不織マット。
- 前記溶融ファイバと補強ファイバとが前記マット中に不均質に分布されて存在することを特徴とする請求項1乃至16の少なくとも1項に記載の不織マット。
- 請求項1乃至17の少なくとも一つに基づく不織マットを製造する方法であって、
分散媒に前記溶融ファイバと前記補強ファイバとを分散させ、
濾過及び後の圧縮によって斜め移動するワイヤベルト上で連続的な不織物形成を達成すると共にその不織の絡み合い物の乾燥を実行し、前記バインダを前記分散の工程の間及び/又は前記不織物形成の間に加えることを特徴とする方法。 - 前記バインダをファイバの形態で分散物に加えることを特徴とする請求項18に記載の方法。
- 前記添加物をファイバ又はパウダの形態で添加することを特徴とする請求項18又は19に記載の方法。
- 前記添加物を、前記分散の工程の間及び/又は前記不織物形成の間に添加し又は散布することを特徴とする請求項20に記載の方法。
- 前記不織物の単位面積重量及び厚さを、前記分散物の材料組成及び/又は前記分散物の前記斜めワイヤに向けた供給速度及び/又はその輸送速度によってコントロールすることを特徴とする請求項18乃至21の少なくとも1項に記載の方法。
- 前記斜めワイヤ上に配設されたシート材によって前記不織物形成を達成することを特徴とする請求項18乃至22の少なくとも1項に記載の方法。
- 編物、織物又は不織物をシート材として用いることを特徴とする請求項23に記載の方法。
- 請求項1に記載の不織マットから製造されるファイバ複合材料であって、
前記材料が0.1mmから30mmのファイバ長さを有する補強ファイバを30重量%から90重量%含み、
前記材料のマトリクス中で前記補強ファイバが非等方性となっており、
前記材料が0.25g/cm3から6g/cm3の密度を有することを特徴とするファイバ複合材料。 - 前記マトリクスは、ポリエーテルエーテルケトン、ポリ-P-フェニレンサルファイド、ポリエーテルイミド及び/又はポリエーテルサルフォンから選択される熱可塑性物質を有することを特徴とする請求項25に記載のファイバ複合材料。
- 前記ファイバ複合材料の密度が、前記マトリクス材料と前記補強ファイバとの密度から計算される達成可能な最大密度の30から100%であることを特徴とする請求項25に記載のファイバ複合材料。
- 前記ファイバ複合材料は、該材料の少なくとも一の側に機能層を備えていることを特徴とする請求項25乃至27のいずれか1項に記載のファイバ複合材料。
- 前記ファイバ複合材料は0.01mmから1.6mmの厚さを有することを特徴とする請求項25乃至28のいずれか1項に記載のファイバ複合材料。
- 請求項1乃至18の少なくとも1項の不織マットの少なくとも二つを加熱された機器内で圧縮することにより製造することができる請求項25乃至29のいずれか1項に記載のファイバ複合材料。
- 前記圧縮は、0.05‐15N/mm2の圧力で生成されたことを特徴とする請求項30に記載のファイバ複合材料。
