Description
また、これらの表面性改良方法を前述の発泡性が改良されたポリプロピレン系樹脂と組み合わせた場合においても、薄肉での流動性を確保し、2倍以上の高発泡倍率で表面性の優れたポリプロピレン系樹脂発泡成形体を得ることは困難であった。
ポリプロピレン系樹脂(A)、(B)の形状、大きさに制限はなく、ペレット状でもよい。
前記金型内を加圧するガス体としては、加圧により溶融樹脂のフローフロントでの発泡を抑止できるものであれば良く特に制限はないが、安価で取り扱いが容易であるという点から、無機ガス、特に窒素、炭酸ガスが好ましい。
(1)発泡倍率:発泡成形体から表面の非発泡層も含めた試片を切り出し、別途作製した肉厚3mmの非発泡成形体(参考例1)との比重の比から求めた。
(2)平均気泡径、非発泡層厚み:発泡成形体を厚み方向に切断した断面の顕微鏡写真より求めた。平均気泡径については任意に選んだ20個の平均値とした。非発泡層は可動型側と固定型側の平均値とした。
(3)成形体肉厚:厚み方向に切断した断面について、両端部、中央部の3点の平均値とした。
(4)メルトフローレート:ASTM1238に準拠し、温度230℃、荷重2.16kgで測定した。
(5)メルトテンション:メルトテンション測定用アタッチメントを付けたキャピログラフ(東洋精機製作所製)を使用した。230℃でφ1mm、長さ10mmの孔を有するダイスから、ピストン降下速度10mm/分で降下させたストランドを1m/分で引き取り、安定後に40m/分2で引き取り速度を増加させたとき、破断したときのロードセル付きプーリーの引き取り荷重をメルトテンションとした。
(6)歪硬化性:上記メルトテンション測定時、引き取り速度を増加させたときに急激に引き取り荷重が増加し、破断に至った場合を「歪硬化性を示す」、そうでない場合を「歪硬化性を示さない」とした。
(7)射出発泡成形性:連続して20ショット成形したときにショートショットになった個数(不良個数)を求めて、次の3段階で評価した。

(8)表面外観:発泡成形体の表面外観(シルバーや表面凹凸の程度)を、別途作製した肉厚3mmの非発泡成形体(参考例1)と比較して次の3段階で評価した。

(9)内部ボイド:発泡成形体を厚み方向に切断した断面を観察し、発泡層中にある大きさ1mm以上のボイドの有無をしらべた。

(10)剛性:JIS−K6911に準拠し、試片の長手方向が射出樹脂流れ方向に直角になるように切り出した試片について測定した曲げ弾性率(E)と断面二次モーメント(I)から次式を用いて曲げ剛性(G)を求めた。
G=EI (1)
ここで断面二次モーメント(I)は試片の巾(b)および厚み(h)から次式で表される。
I=bh3/12 (2)
別途作製した肉厚3mmの非発泡成形体(参考例1)から切り出した試片から求めた曲げ剛性との比較から次の2段階で剛性を評価した。

(A)線状ポリプロピレン系樹脂
PP−1:グランドポリマー社製J707(プロピレン・エチレン・ブロックコポリマー、メルトフローレート23g/10分、メルトテンション1cN以下)
PP−2:サンアロマー社製PM600A(ホモポリマー、メルトフローレート7.5g/10分、メルトテンション1cN以下)
(B)改質ポリプロピレン系樹脂
MP−1:線状ポリプロピレン系樹脂としてメルトフローレート3g/10分のポリプロピレンホモポリマー100重量部と、ラジカル重合開始剤として、t−ブチルパーオキシイソプロピルカーボネート0.3重量部の混合物を、44mmφ二軸押出機(L/D=38)のホッパーから50kg/時で供給し、途中に設けた導入部より定量ポンプを用いてイソプレンモノマーを0.25kg/時の速度で供給し、ストランドを水冷、細断することにより得た改質ポリプロピレン系樹脂(メルトフローレート0.5g/10分、メルトテンション12cN、歪硬化性を示す)
MP−2:線状ポリプロピレン系樹脂として、メルトフローレート9g/10分のポリプロピレンホモポリマー、ラジカル重合開始剤の使用量を0.4重量部、イソプレンモノマーの供給速度を1kg/時とした以外は、前記MP−1と同様にして得た改質ポリプロピレン系樹脂(メルトフローレート4g/10分、メルトテンション9cN、歪硬化性を示す)
MP−3:サンアロマー社製PF814(ホモポリマー、メルトフローレート3g/10分、メルトテンション10cN、歪硬化性を示す)
MP−4:サンアロマー社製PF611(ホモポリマー、メルトフローレート30g/10分、メルトテンション1cN以下、歪硬化性を示す)
MP−5:チッソ社製FH6000(ホモポリマー、メルトフローレート0.5g/10分、メルトテンション7cN、歪硬化性を示さない)
(C)発泡剤
BA−1:永和化成社製ポリスレンEE275(分解温度155℃、分解ガス量40ml/g、低密度ポリエチレンのマスターバッチ)
BA−2:永和化成社製ポリスレンPEM30S(分解温度155℃、分解ガス量30ml/g、低密度ポリエチレンのマスターバッチ)
BA−3:純度99%以上の二酸化炭素
線状ポリプロピレン系樹脂(A)、改質ポリプロピレン系樹脂(B)、無機系化学発泡剤を表1に示す組成比でドライブレンドし、射出発泡成形用ポリプロピレン系樹脂組成物を得た。
実施例において、改質ポリプロピレン系樹脂、無機系化学発泡剤を使用せず、初期キャビティクリアランスを3mmとし、射出充填完了後に90秒間冷却して非発泡成形体を取り出した。結果を表2に示す。
改質ポリプロピレン系樹脂を使用しなかった以外は、実施例3と同様にして実施した。結果を表2に示す。発泡倍率が2倍になると成形体発泡層内部にボイドが発生し、剛性が低下した。
線状ポリプロピレン系樹脂がPP−2を使用した以外は、実施例3と同様にして実施した。結果を表2に示す。連続成形において20ショット中、4ショットにショートショットが発生し(不良率20%)、射出発泡成形性に劣ることが判明した。
改質ポリプロピレン系樹脂として、MP−4(メルトテンションが本発明の範囲外)を使用した以外は、実施例3と同様にして実施した。結果を表2に示す。発泡倍率が2倍になると成形体発泡層内部にボイドが発生し、剛性が低下した。
改質ポリプロピレン系樹脂として、MP−5(本発明の歪硬化性を示さない)を使用した以外は、実施例3と同様にして実施した。結果を表2に示す。発泡倍率が2倍になると成形体発泡層内部にボイドが発生し、剛性が低下した。
線状ポリプロピレン系樹脂を使用しなかった以外は、実施例3と同様にして実施した。結果を表2に示す。連続成形において20ショット中、5ショットにショートショットが発生し(不良率25%)、射出発泡成形性に劣ることが判明した。また、得られた発泡成形体の表面には凹凸がみられ、表面外観に劣るものであった。
射出成形機はシリンダ先端にシャットオフノズル機構を有した宇部興産機械(株)製「MD350S−IIIDP型」を使用し、金型はダイレクトスプルーゲートを有し、縦250mm×横200mmで可動型の位置調整により厚さ可変の平板形状のキャビティを有する内面鏡面光沢仕上げのもので、固定型/可動型の摺動面にはO−リングが挿入されたものを使用した。成形条件としては、樹脂温度200℃、金型温度50℃、射出速度100mm/秒、背圧5MPa、冷却時間90秒、発泡時の可動型の後退速度50mm/秒にて発泡成形を実施した。
実施例7〜10で使用した射出成形機をベントタイプ仕様(シリンダ中央付近にベント口)に変えてベント部分を二酸化炭素で加圧できるようにした成形機を使用し、さらに旭エンジニアリング(株)製「炭酸ガス供給装置MAC−100」を用いて二酸化炭素を圧力一定で供給することで、溶融樹脂に対する二酸化炭素供給量を制御した。
改質ポリプロピレン系樹脂を使用しなかった以外は、実施例8と同様にして発泡成形体を得た。結果を表5に示す。発泡倍率が2倍になると成形体発泡層内部にボイドが発生し、剛性が低下した。
線状ポリプロピレン系樹脂がPP−2を使用した以外は、実施例8と同様にして発泡成形体を得た。結果を表5に示す。連続成形において20ショット中、3ショットにショートショットが発生し(不良率15%)、射出発泡成形性に劣ることが判明した。
改質ポリプロピレン系樹脂がMP−4(メルトテンションが本発明の範囲外)を使用した以外は、実施例8と同様にして発泡成形体を得た。結果を表5に示す。発泡倍率が2倍になると成形体発泡層内部にボイドが発生し、剛性が低下した。
改質ポリプロピレン系樹脂がMP−5(本発明の歪硬化性を有しない)を使用した以外は、実施例8と同様にして発泡成形体を得た。結果を表5に示す。発泡倍率が2倍になると成形体発泡層内部にボイドが発生し、剛性が低下した。
線状ポリプロピレン系樹脂を使用しなかった以外は、実施例8と同様にして発泡成形体を得た。結果を表5に示す。連続成形において20ショット中、4ショットにショートショットが発生し(不良率20%)、射出発泡成形性に劣ることが判明した。
改質ポリプロピレン系樹脂を使用しなかった以外は、実施例11と同様にして発泡成形体を得た。本比較例は、特開2002−192549号公報に開示されている態様に該当する例である。結果を表6に示す。発泡倍率が2倍になると成形体発泡層内部にボイドが発生し、剛性が低下した。また得られた成形体は表面に凹みが生じたものであった。従来のカウンタープレッシャー法を採用するのみでは、高発泡倍率で剛性を有す表面美麗なポリプロピレン系樹脂発泡成形体が得られないことが判る。
Claims (9)
- (A)メルトフローレートが10g/10分以上100g/10分以下、メルトテンションが2cN以下である線状ポリプロピレン系樹脂50〜95重量部と、
(B)メルトフローレートが0.1g/10分以上10g/10分未満、メルトテンションが5cN以上で、かつ歪硬化性を示す改質ポリプロピレン系樹脂5〜50重量部
(ただし、線状ポリプロピレン系樹脂(A)と改質ポリプロピレン系樹脂(B)の合計は100重量部)とを含むことを特徴とする射出発泡成形用ポリプロピレン系樹脂組成物。 - 前記改質ポリプロピレン系樹脂(B)が、線状ポリプロピレン系樹脂、ラジカル重合開始剤、共役ジエン化合物を溶融混合して得られる改質ポリプロピレン系樹脂である請求項1に記載の射出発泡成形用ポリプロピレン系樹脂組成物。
- 請求項1、2のいずれかに記載の射出発泡成形用ポリプロピレン系樹脂組成物を含んでなる発泡成形体。
- 平均気泡径が500μm以下の発泡層と、該発泡層の少なくとも片側の表面に形成される厚み10μm以上1000μm以下の非発泡層とを有する、発泡倍率が2倍以上10倍以下、肉厚が30mm以下である請求項3に記載の発泡成形体。
- 前記発泡成形体の発泡倍率が3倍以上6倍以下である請求項4に記載の発泡成形体。
- 請求項1又は2に記載の射出発泡成形用ポリプロピレン系樹脂組成物と発泡剤とを射出成形機へ供給し、次いで金型内に射出して発泡成形し、請求項3〜5のいずれか1項に記載の発泡成形体を得ることを特徴とする発泡成形体の製造方法。
- 固定型と任意の位置に前進および後退が可能な可動型とから構成される金型を使用し、射出完了後、可動型を後退させて発泡させる請求項6に記載の発泡成形体の製造方法。
- 予め該溶融混合物のフローフロントで発泡が起きない圧力以上にガス体で加圧した金型内に、
(A)メルトフローレートが10g/10分以上100g/10分以下、メルトテンションが2cN以下である線状ポリプロピレン系樹脂50〜95重量部と、
(B)メルトフローレートが0.1g/10分以上10g/10分未満、メルトテンションが5cN以上で、かつ歪硬化性を示す改質ポリプロピレン系樹脂5〜50重量部
(ただし、線状ポリプロピレン系樹脂(A)と改質ポリプロピレン系樹脂(B)の合計は100重量部)とを含むポリプロピレン系樹脂と発泡剤との溶融混合物を射出して発泡成形することを特徴とする請求項7に記載のポリプロピレン系樹脂発泡成形体の製造方法。 - 前記溶融混合物を射出する際の、金型を予め加圧する圧力が0.1MPa以上5MPa以下である請求項8に記載のポリプロピレン系樹脂発泡成形体の製造方法。
