【産業上の分野】
本願は使用済みの廃タイルカーペットを粉砕せず効率的にリサイクルすることにより出来た廃タイルカーペットを利用した床材に関する発明である。

【従来の技術】
従来より使用済みタイルカーペットは殆ど建築廃材としてリサイクルされることはなく、廃棄処分されていた。そこで廃タイルカーペットの資源の再利用が試みられた。その方法は回収した廃タイルカーペットを微粉砕した後、さらに繊維と樹脂部分を比重選別などにより分離し、樹脂部分をペーストに混合したり、押し出し、カレンダー加工により成形し、床材として再生する方法が行われた。また特開平8−312117号公報の方法も提案された。

【発明の課題】
従来の方法ではいずれも、工程上手間とコストがかかった。またタイルカーペット(以下、TCPという。)に繊維基材が含有されていても、粉砕すると、これら基材が元来持っていた寸法安定性が失われた。

【課題を解決する手段】
本願発明は、1次基布にタフトされた表面パイル部分がシャーリング、又はバリカンによって完全には刈り取らずに60%以上刈り取られた表面パイル層と表面パイル層裏面側に樹脂裏打ち層を有する廃タイルカーペットを用い、樹脂裏打ち層の裏面に表面化粧層を形成したことを特徴とする廃タイルカーペットを利用した床材、をその要旨とする。

本願発明における使用済みタイルカーペットは一次基布にパイルが1〜5mmタフトされ、得られた生機の裏面には樹脂裏打ち層が積層されている。樹脂裏打ち層の材料はポリ塩化ビニル(PVC)、エチレン−酢酸ビニルコポリマー(EVA)、アタクチックポリαオレフィン(APAO)等適宜選択できる。樹脂裏打ち層の厚さは通常1〜5mmであるがこれ以外でも良い。

回収した廃タイルカーペットを水洗により汚れを落とした後、表面のパイルを除去する。除去方法はシャーリングやバリカン刈りなどの方法である。完全には刈り取らずに60%以上のパイルを刈り取る。

「図1」は本願リサイクル床材の断面図である。この結果得られた一次基布と樹脂裏打ち層の複合基材の裏面には、表面化粧層が積層される。表面化粧層は印刷等を付与した化粧樹脂層でも、また別途タフテッドパイル布帛、フロッキー等の化粧繊維層でも良い。この化粧層は0.5〜5mmが好適であるがこれ以外の厚さでもよい。本願において、裏側は樹脂裏打ち層の床下地材側であり、表側はパイル刈り取り面側である。

表面樹脂化粧層を形成する場合は、それ自身マーブル模様、木目模様、インレイド模様等に調色したシートでもよく、また印刷層と透明層の組合わせでもよい。「図1」において、1は1次基布、2は廃タイルカーペットの樹脂裏打ち層、3はパイル刈り取り部で、表面側を下にして、その裏面側に接着剤層5を介して、表面樹脂化粧層6を積層する。一方構成上の必要に応じ裏打ち層裏面に好ましくは0.1〜1mmのバランス層7を設けてもよい。こうして反りやすい点を補強することが出来る。さらに好ましくは裏打ち層中または一次基布と裏打ち層間に寸法安定性保持等のためにガラスネット、ガラス不織布、或いはポリエステルメッシュ等の繊維補強材Fが介在しても良い。このようにして本願発明の廃タイルカーペットを利用した床材8が得られる。

(発明の効果)
1.粉砕、選別などの工程を経ることなく、廃タイルカーペットに平易な加工をすることにより、容易に床材として再利用できた。
2.粉砕工程がないので、廃タイルカーペット中の繊維補強材が再生床材の寸法安定性に寄与した。
3.廃タイルカーペットをTCP、特に補強層を内在したTCPとして、更に表面繊維化粧層を積層すると、TCPの再生として、極めて良好であった。
