本発明はサンドイッチ構造において表面と裏面に竹材チップを接着剤でボード化した建築、構築物用の省エネルギー部材として有用な複合ボードに関する。

【従来の技術】
この種ボードは多く知られているが、例えば特開平7−217055号公報には省資源、木材資源の枯渇等の関係で竹材を活用したボード等が提案されている。

【発明が解決しようとする課題】
しかしながら、竹材チップを用いたボードでは実用化されておらず、かつ、単にプレスにより成形したボードの場合、断熱性、強度および耐火性に欠ける不利があった。さらに、上記ボードでは吸水性、防水性対策が全く採られていなかった。

【課題を解決するための手段】
本発明はこのような欠点を除去するため、竹材チップを接着剤で一体化し、その中央に耐火シートを介在させ、しかも、一方の表面に防水性の被膜、他方の表面に防湿性の被膜を一体に設け、その上、このボード間に芯材を一体に介在して、断熱性、強度、防水性、防風性および内部結露防止と地球環境の破壊阻止と資源の有効利用を低コストで図れる複合ボードを提供するものである。

【実施例】
以下に、図面を用いて本発明に係る複合ボードの一実施例につき詳細に説明する。図1は上記ボードの代表例を示す斜視図であり、複合ボードAは外側のボード1と内側のボード2間に芯材8を一体に形成したサンドイッチ構造体である。

さらに説明すると、外側のボード1と内側のボード2は図2に示するように耐火シート3の片面、もしくはその両面に一体に接着、プレスした竹材チップ4と接着剤5と一表面に設けた被膜6、被膜7とから構成したものであり、主に、補強材、防水材、防風材、防火材として機能するものである。その厚さは約3〜10mmであり、密度は約50〜500kg/m3 である。

耐火シート3はガラス繊維、セラミック繊維、カーボン繊維等をメッシュ状、不織布状、シート状に形成し、その少なくとも一面に水酸化アルミニウム粉(約10〜50ミクロン)とフェノール樹脂(レゾール型)と、これにポリリン酸アンモニウム、グラファイト粉、パーライト粉の1種以上を添加して、シート化した厚さ約0.5〜1mmのシート状物である。この耐火シート3は防火性、強度の強化を図るのに役立つものである。

竹材チップ4は孟宗竹をチップ化し、これを接着剤5、例えばエポキシ樹脂、フェノール樹脂、ポリウレタン樹脂、ポリエステル樹脂、酢酸ビニール樹脂等およびその変性物で一体化したものである。なお、竹材チップ4は孟宗竹を任意形状に裁断したものであり、厚さも約0.1〜2mm、大きさも任意面積で、最終的には横に積層した構造としたものである。また、製造においては、高湿、高圧プレス、もしくは高周波、蒸気を介して形成するものであり、防虫処理も十分に施されたものである。

被膜6は外側のボード1の表面に塗布、貼着等するものであり、主に防水性、防風性、通気性の機能を有するものであり、例えば合成樹脂系の塗料、フィルムを一体に塗布、貼着するものである。なお、膜厚は約20〜200ミクロンである。

被膜7は内側のボード2の表面に形成するもので、防湿性の特性を有する厚さ約5〜50ミクロンの膜厚であり、内部結露の発生防止を図るものである。材料としては合成樹脂、紙に樹脂をコーティングしたもの、等である。

芯材8は外側のボード1、内側のボード2間に一体に介在したものであり、例えばプラスチックフォーム、あるいは図3に示すようなハニカム等の1種から構成し、厚さを約30〜200mmとして、主に断熱材、嵩上げ材、補強材として機能するものである。

プラスチックフォームとしてはポリウレタンフォーム、ポリイソシアヌレートフォーム、ポリスチレンフォーム、フェノールフォーム、ポリエチレンフォーム、尿素フォーム等の単体、もしくは、グラファイト、ケイ酸カルシウム、水酸化アルミニウムを添加、混合、偏在等したものである。

ハニカムは段ボール製、アルミニウム製、プラスチック製の1種からなり、防音性の向上と強度のさらなるアップを図ったものである。なお、防火性、防虫性の改善のため、ポリリン酸アンモニウム、周知の防虫剤を含浸、コーティング等したものである。

次に、複合ボードAの外側のボード1と内側のボード2の吸水テスト(JIS−A−1414(建築用構成材(パネル)およびその構造部分の性能試験方法))を実施した。この際、外側のボード1と内側のボード2の端面は防水処理を施したものとする。比較例としては被膜6、被膜7を外側のボード1と内側のボード2の外表面に全く設けない構造とする。その結果、本発明に係る複合ボードAは0g/100cm2 であり、比較例は100g/100cm2 以上であり、上限を示さなかった。

また、防火試験(JIS−A−1301(建築物の木造部分の防火試験方法))において、本発明では合格であるのに対し、比較例は不合格であった。本発明では耐火シート3が30倍に発泡して炭化層を形成し、これが、防火性能を発揮していた。なお、本発明では外側のボード1と内側のボード2は厚さ10mm、密度50kg/m3 、バインダーはフェノール樹脂であり、芯材8は段ボール(炭カル紙製)、高さ30mmとする。

以上説明したのは本発明に係る複合ボードAの一実施例にすぎず、図4(a)に示すように芯材8を外側のボード1と内側のボード2より小さく形成し、図4図(b)に示すように連結部に木質等の連結材9を介在させる構造の複合ボードAとすることもできる。

以上説明したように本発明に係る複合ボードによれば、▲1▼木材の資源枯渇に対し、大量に存在する孟宗竹を材料としているので、低コストで長期に亘って資源を供給できる。▲2▼竹材の弱点である虫害、吸水等を排除できる。▲3▼複合ボードとすることにより、断熱性、強度の付加と、施工を用意にできる。▲4▼内部結露、防水性の性能を大幅にアップできる。▲5▼耐火性が大きく強化できる。等の特徴、効果がある。
