Abstract
Description
本発明は、よって、先行技術の欠点を克服することを目的とする。特に、本発明の目的は、熱可塑性ポリマー複合材でできた部品を既存の方法よりも迅速に製造するための方法を提供し、迅速且つ容易な組立、修理又は調整も可能にすることである。
− 熱可塑性ポリマー複合材でできた二つの部品を、アセンブリ界面ゾーンに隣接して又は重ねて配置する工程、及び
− 溶接された界面を含む熱可塑性ポリマー複合材でできた物体を形成するために、前記アセンブリ界面ゾーンで熱可塑性ポリマーマトリックスを溶融するよう加熱する工程
を含む、方法に関する。
− 熱可塑性ポリマー複合材でできた少なくとも二つの部品は、(メタ)アクリル熱可塑性ポリマー複合材でできた部品である。さらに、該方法は、好ましくは、繊維強化材及び(メタ)アクリル熱可塑性ポリマーマトリックスを含む、(メタ)アクリル熱可塑性ポリマー複合材でできた少なくとも二つの部品を製造する予備工程を含む。実際には、(メタ)アクリル熱可塑性ポリマー複合材の使用に関連して、本発明による製造方法は、現在最も一般的に使用される産業機器(例えば、低圧射出成形、注入成形)を使用して実装することができ、したがって、ポリアミドなどの熱可塑性ポリマー複合材でできた部品とは異なり、本発明の様々な利用分野で現在使用される産業機器を改質することを必要としない。よって、この実施態様では、本発明による製造方法は、従来の熱可塑性ポリマー(例えばポリアミド)を使用する方法とは異なり、部品全体にわたって高温(例えば>200℃)への上昇を含まず、したがって、大きな寸法を有する部品の容易な組立を可能にする。
− 繊維強化材は、単独で又は混合物中で、炭素繊維又はガラス繊維又はバサルト繊維又はポリマー系繊維又は植物繊維から選択される繊維を含む。
− 繊維強化材は、少なくとも1000のアスペクト比を有する繊維に基づく。そのようなアスペクト比は、改善された機械的特性を有する熱可塑性ポリマー複合材でできた物体を得ることを可能にする。
− 熱可塑性ポリマー複合材でできた少なくとも二つの部品を製造する工程は、以下のサブステップを含む:
・液体(メタ)アクリル組成物での繊維強化材の含浸、
・液体(メタ)アクリル組成物の重合。
− 製造方法は、アセンブリ界面で加圧する工程をさらに含む。これは、強化された溶接界面と共に、熱可塑性ポリマー複合材でできた少なくとも二つの部品を溶接することを可能にする。
−(メタ)アクリル熱可塑性ポリマーは、一般的に「シロップ」又は熱可塑性ポリマー樹脂と称される液体(メタ)アクリル組成物から得られる(メタ)アクリル熱可塑性ポリマーから選択される。この液体(メタ)アクリル組成物は、繊維強化材に含浸させるために使用され、その後、重合される。重合語、液体(メタ)アクリル組成物は、ポリマー複合材のマトリックスを構成する。生産性を高めるために、重合は、良好な変換と共に迅速に(例えば30秒から3時間)行われる。(メタ)アクリルモノマー及び前駆体(メタ)アクリルポリマーを含む液体組成物又はシロップは、国際公開第2013/056845号及び同第2014/013028号に記載される。例えば、前駆体(メタ)アクリル熱可塑性ポリマーは、ポリ(メチルメタクリレート)(PMMA)又はメチルメタクリレート(MMA)のコポリマー、又はそれらの混合物から選択される。好ましくは、前駆体(メタ)アクリル熱可塑性ポリマーは、メチルメタクリレート(MMA)のホモポリマー、又は、重量で、少なくとも50%、好ましくは少なくとも70%、より好ましくは少なくとも80%、有利には少なくとも90%、より有利には少なくとも95%のメチルメタクリレートを含むコポリマーから選択され得る。得られる(メタ)アクリルポリマー、例えば、ポリ(メチルメタクリレート)(PMMA)又はメチルメタクリレート(MMA)のコポリマー、又はそれらの混合物は、ポリマー複合材でできた物体を製造するための既存の産業プロセスに特に適しており、ポリマー複合材でできた物体に満足した機械的及び化学的特性を与える。
−(メタ)アクリル熱可塑性ポリマーは、50℃から160℃、好ましくは70℃から140℃、さらにより好ましくは90℃から120℃のガラス転移温度(Tg)を有する。加えて、(メタ)アクリル熱可塑性ポリマー又は(メタ)アクリル熱可塑性ポリマーの一部は、ISO 1133(230℃/3.8kg)に従って20g/10分未満のメルトフローインデックス(MFI)を有する。好ましくは、メルトフローインデックスは、18g/10分未満、より好ましくは16g/10分未満、有利には13g/10分未満である。これは、ポリマー複合材でできた物体の製造を促進することを可能にし、容易な組立、調整又は修理への道筋をつける。
−(メタ)アクリル熱可塑性ポリマーマトリックスは、一又は複数の添加剤又は充填剤も含む。全ての任意選択的な添加剤及び充填剤は、含浸及び/又は重合の前に液体(メタ)アクリルシロップに添加される。添加剤としては、耐衝撃性改良剤又はブロックコポリマー等の有機添加剤、熱安定剤、UV安定剤、潤滑剤及びそれらの混合物を含み得る。耐衝撃性改良剤は、エラストマーコア及び少なくとも一つの熱可塑性シェルを含む微粒子の形態であり、粒子の大きさは、一般的に1μmよりも小さく、有利には50から300nmである。耐衝撃性改良剤は、好ましくはエマルション重合により調製される。熱可塑性ポリマーマトリックス中の耐衝撃性改良剤の割合は、0から50重量%、好ましくは0から25重量%、有利には0から20重量%である。充填剤としては、カーボンナノチューブ又は鉱物ナノフィラー(TiO2、シリカ)を含む鉱物充填剤が挙げられる。
− 熱可塑性ポリマー複合材でできた部品は、150℃未満、好ましくは120℃未満、さらにより好ましくは100℃未満の温度で製造される。実際には、ポリマー複合材でできた部品の製造中に使用される液体(メタ)アクリル組成物は、従来の熱可塑性物質の融点よりもはるかに低い温度で液体である。よって、これは、非常に大きな寸法の熱可塑性ポリマー複合材でできた部品の製造を、前記部品が高温に加熱される方法を実装することなく可能にする。
− 熱可塑性ポリマー複合材でできた部品は、低圧射出成形、注入成形により、又は(メタ)アクリル熱可塑性ポリマー複合材で予備含浸されたストリップを成形することにより製造される。
− 熱可塑性ポリマー複合材でできた二つの部品の少なくとも一つは、溶接が意図される表面上に少なくとも0.5mm、好ましくは1mm、より好ましくは少なくとも2mmの厚さの(メタ)アクリル熱可塑性ポリマーの層を含む。これは、特に、溶接された界面に低濃度の樹脂を有するゾーンが出現するのを回避することを可能にし、これは、熱可塑性ポリマー複合材でできた物体の脆化をもたらすことがある。
− 加熱工程中、アセンブリ界面の温度は、160から300℃、好ましくは200から250℃である。
− 熱可塑性ポリマーマトリックス、好ましくは(メタ)アクリル熱可塑性ポリマーマトリックスは、超音波溶接、誘導溶接、抵抗線溶接、摩擦撹拌溶接、レーザー溶接、赤外線若しくは紫外線放射による加熱、好ましくは抵抗線による加熱から選択された技術により溶融される。
− 熱可塑性ポリマー複合材でできた二つの部品の少なくとも一つは、アセンブリ界面に位置する少なくとも一つの抵抗フィラメントを含む。
− 熱可塑性ポリマー複合材でできた物体は、重量で、50%超、好ましくは40%以下、より好ましくは30%以下、さらにより好ましくは20%以下、より有利には、15%以下、さらにより有利には10%の、エポキシ樹脂などの熱硬化性ポリマーを含まない。よって、本発明による熱可塑性ポリマー複合材でできた物体は、製造時間及びリサイクルされる容量の増加に関して非常に著しい進歩を有する。同様に、熱可塑性ポリマー複合材でできた物体は、10重量%超、好ましくは8重量%超、有利には7重量%超、より有利には6重量%超、さらにより有利には5重量%超の添加剤、好ましくは熱硬化性添加剤を含まない。
− 熱可塑性ポリマー複合材でできた物体は、複数のパネルからなるコーティング、手すり、ウインドウプロファイル、航空機の胴体、建築用補強材、クロスメンバー(特に車両用)、自動車のホワイトボディ、ナセル、尾翼、フィン、スポイラー、フラップ、船舶用タービンブレード、船体、ブリッジ、ボート用隔壁、及び自動車用トリム(ボンネット)から選択される。
− 熱可塑性ポリマー複合材でできた二つの部品10を、アセンブリ界面ゾーン11に隣接して又は重ねて配置する工程120、及び

Claims (29)
- 熱可塑性ポリマー複合材でできた少なくとも二つの部品(10)から熱可塑性ポリマー複合材でできた物体(1)を製造するための方法(100)であって、前記熱可塑性ポリマー複合材が、繊維強化材及び熱可塑性ポリマーマトリックスを含み、前記方法が、
− 熱可塑性ポリマー複合材でできた二つの部品(10)を、アセンブリ界面ゾーン(11)に隣接して又は重ねて配置する工程(120)、及び
− 溶接された界面(12)を含む熱可塑性ポリマー複合材でできた物体(1)を形成するために、前記アセンブリ界面ゾーン(11)で熱可塑性ポリマーマトリックスを溶融するよう加熱する工程(130)
を含む、方法(100)。 - 熱可塑性ポリマー複合材でできた少なくとも二つの部品が、(メタ)アクリル熱可塑性ポリマー複合材でできた部品であることを特徴とする、請求項1に記載の製造方法。
- 繊維強化材及び(メタ)アクリル熱可塑性ポリマーマトリックスを含む、(メタ)アクリル熱可塑性ポリマー複合材でできた少なくとも二つの部品(10)を製造する予備工程(110)を含むことを特徴とする、請求項1又は2に記載の製造方法。
- 繊維強化材が、単独で又は混合物中で、炭素繊維又はガラス繊維又はバサルト繊維又はポリマー系繊維又は植物繊維から選択される繊維を含むことを特徴とする、請求項1から3のいずれか一項に記載の製造方法。
- 繊維強化材が、少なくとも1000のアスペクト比を有する繊維に基づくことを特徴とする、請求項1から4のいずれか一項に記載の製造方法。
- 加熱工程(130)後に、熱可塑性ポリマー複合材でできた少なくとも二つの部品(10)を一緒に溶接するために、界面で加圧する工程(140)も含むことを特徴とする、請求項1から5のいずれか一項に記載の製造方法。
- (メタ)アクリル熱可塑性ポリマーが、ポリ(メチルメタクリレート)(PMMA)又はメチルメタクリレート(MMA)のコポリマー又はそれらの混合物から選択されることを特徴とする、請求項2から6のいずれか一項に記載の製造方法。
- (メタ)アクリル熱可塑性ポリマーが、50℃から160℃のガラス転移温度(Tg)を有することを特徴とする、請求項2から7のいずれか一項に記載の製造方法。
- (メタ)アクリル熱可塑性ポリマーマトリックスが一又は複数の添加剤又は充填剤も含むことを特徴とする、請求項2から8のいずれか一項に記載の製造方法。
- (メタ)アクリル熱可塑性ポリマー複合材でできた少なくとも二つの部品(10)を製造する工程(110)が以下のサブステップ:
− 液体(メタ)アクリル組成物での繊維強化材の含浸(111)、
− 液体(メタ)アクリル組成物の重合(112)
を含むことを特徴とする、請求項3から9のいずれか一項に記載の製造方法。 - 液体(メタ)アクリル組成物が、(メタ)アクリルモノマー、前駆体(メタ)アクリルポリマー及びラジカル開始剤を含むことを特徴とする、請求項10に記載の製造方法。
- 液体(メタ)アクリル組成物が、(メタ)アクリルモノマー又は(メタ)アクリルモノマーの混合物、前駆体(メタ)アクリルポリマーを含むことを特徴とする、請求項10に記載の製造方法。
- 液体(メタ)アクリル組成物又は液体(メタ)アクリルシロップ中の(メタ)アクリルモノマー又は(メタ)アクリルモノマーの混合物が、少なくとも40重量%、好ましくは少なくとも45重量%、より好ましくは少なくとも50重量%、有利には少なくとも60重量%、より有利には少なくとも65重量%の量で液体(メタ)アクリル組成物中に存在することを特徴とする、請求項11又は12に記載の製造方法。
- 液体(メタ)アクリル組成物又は液体(メタ)アクリルシロップ中の前駆体(メタ)アクリルポリマーが、少なくとも10重量%、好ましくは少なくとも15重量%、有利には少なくとも18重量%、より有利には少なくとも20重量%の量で液体(メタ)アクリル組成物中に存在することを特徴とする、請求項11又は12に記載の製造方法。
- 液体(メタ)アクリル組成物又は液体(メタ)アクリルシロップ中の前駆体(メタ)アクリルポリマーが、最大60重量%、好ましくは最大50重量%、有利には最大40重量%、より有利には最大35重量%の量で液体(メタ)アクリル組成物中に存在することを特徴とする、請求項11又は12に記載の製造方法。
- 液体(メタ)アクリル組成物中に、化合物が以下の重量百分率:
・液体組成物又は(メタ)アクリルシロップ中の(メタ)アクリルモノマーは、(メタ)アクリルモノマー及び(メタ)アクリルポリマーからなる組成物の40重量%から90重量%、好ましくは45重量%から85重量%の割合で存在する
・液体組成物又は(メタ)アクリルシロップ中の(メタ)アクリルポリマーは、(メタ)アクリルモノマー及び(メタ)アクリルポリマーからなる組成物の10重量%から60重量%、有利には15%から55重量%の量で存在し;好ましくは、液体組成物中の(メタ)アクリルポリマーは、(メタ)アクリルモノマー及び(メタ)アクリルポリマーからなる組成物の18%から30%、より好ましくは20重量%から25重量%の量で存在する
で包含されることを特徴とする、請求項11又は12に記載の製造方法。 - 熱可塑性ポリマー複合材でできた部品(10)が、150℃未満、好ましくは100℃未満の温度で製造されていることを特徴とする、請求項1から16のいずれか一項に記載の製造方法。
- 熱可塑性ポリマー複合材でできた部品(10)が、低圧射出成形、インフュージョン成形により、又は(メタ)アクリル熱可塑性ポリマー複合材で予備含浸されたストリップを成形することにより製造されていることを特徴とする、請求項1から17のいずれか一項に記載の製造方法。
- 熱可塑性ポリマー複合材でできた二つの部品(10)の少なくとも一つが、溶接されることが意図される表面上に少なくとも0.5mmの厚さの(メタ)アクリル熱可塑性ポリマーの層(13)を含むことを特徴とする、請求項1から18のいずれか一項に記載の製造方法。
- 加熱工程中、溶接界面(11)の温度が160℃から300℃であることを特徴とする、請求項1から19のいずれか一項に記載の製造方法。
- 熱可塑性ポリマーマトリックスが、超音波溶接、誘導溶接、抵抗線溶接、摩擦撹拌溶接、レーザー溶接、赤外線若しくは紫外線放射による加熱、好ましくは抵抗線溶接による加熱から選択された技術により溶融されている(130)ことを特徴とする、請求項1から20のいずれか一項に記載の製造方法。
- 熱可塑性ポリマー複合材でできた二つの部品(10)の少なくとも一つが、アセンブリ界面(11)に位置した少なくとも一つの抵抗フィラメントを含むことを特徴とする、請求項1から21のいずれか一項に記載の製造方法。
- 熱可塑性ポリマー複合材でできた少なくとも二つの部品(10)から製造された熱可塑性ポリマー複合材でできた物体(1)であって、前記熱可塑性ポリマー複合材が繊維強化材及び熱可塑性ポリマーマトリックス、好ましくは(メタ)アクリル熱可塑性ポリマーマトリックスを含むことと、熱可塑性ポリマー複合材でできた少なくとも二つの部品(10)が溶接界面(12)により結合されていることとを特徴とする、物体(1)。
- 重量で50%超、好ましくは30%超の熱硬化性ポリマーを含まないことを特徴とする、請求項23に記載のポリマー複合材でできた物体。
- 重量で15%超、好ましくは10%超の熱硬化性ポリマーを含まないことを特徴とする、請求項23に記載のポリマー複合材でできた物体。
- 重量で10%超、好ましくは8%超の熱硬化性接着剤を含まないことを特徴とする、請求項23、24又は25のいずれか一項に記載のポリマー複合材でできた物体。
- 重量で6%超、好ましくは5%超の熱硬化性接着剤を含まないことを特徴とする、請求項23、24又は25のいずれか一項に記載のポリマー複合材でできた物体。
- (メタ)アクリル熱可塑性ポリマーが、ポリ(メチルメタクリレート)(PMMA)又はメチルメタクリレート(MMA)のコポリマー又はそれらの混合物から選択されることを特徴とする、請求項23から27のいずれか一項に記載のポリマー複合材でできた物体。
- 複数のパネルからなるコーティング、手すり、ウインドウプロファイル、航空機の胴体、建築用補強材、クロスメンバー、特に車両用のクロスメンバー、自動車のホワイトボディ、ナセル、尾翼、フィン、スポイラー、フラップ、船舶用タービンブレード、船体、ブリッジ、ボート用隔壁、及び自動車用トリム(ボンネット)から選択されることを特徴とする、請求項23から28のいずれか一項に記載のポリマー複合材でできた物体。
