Abstract
Description
選択的触媒的還元(SCR)にかけられた排気ガスからのアンモニアの除去のための、アンモニアスリップ触媒としても知られるアンモニア酸化触媒及び方法に向けられる。より具体的には、本発明は、SCR触媒を含む層及びペロブスカイトを含む層を有する複合触媒に向けられる。

SCR触媒は、卑金属の酸化物、モレキュラーシーブ、金属交換モレキュラーシーブ又はそれらの混合物であり得る。卑金属は、バナジウム(V)、モリブデン(Mo)及びタングステン(W)、クロム(Cr)、セリウム(Ce)、マンガン(Mn)、鉄(Fe)、コバルト(Co)、ニッケル(Ni)、銅(Cu)及びそれらの混合物からなる群から選択され得る。アルミナ、シリカ、ジルコニア、チタニア、セリア及びそれらの組み合わせのような耐火性金属酸化物上に担持されるバナジウムからなるSCR組成物は、モバイルアプリケーションにおいて商業的に広く使用され、かつよく知られている。典型的な組成物は、米国特許第4,010,238号及び4,085,193号に記載され、それらの内容全体が参照によりここに援用される。特にモバイルアプリケーションにおいて、商業的に使用される組成物は、WO3及びV2O5が5から20重量%まで及び0.5から6重量%までのそれぞれの範囲に及ぶ濃度において分散されたTiO2を含む。これらの触媒は、バインダー及びプロモーターとして作用するSiO2及びZrO2のような他の無機材料を含有してよい。
ここで使用されるように、用語「ペロブスカイト」又は「ペロブスカイト酸化物」は、面心中に酸素を有するチタン酸カルシウム(CaTiO3)と同様な結晶構造のタイプを有する任意の材料を指す。ペロブスカイト化合物についての一般式は、ABX3(式中、「A」及び「B」は、非常に異なるザイズの2つのカチオンであり、かつXは、双方のカチオンと結合するアニオンである)である。Xは、数多くのアニオンの任意の1つであり得、好ましくは、酸素であり得る。ペロブスカイトは、A、B、又はA及びBの双方について2つの異なる金属を含有し得る。ペロブスカイトがA、B、又はA及びBの双方について2つの異なる金属を含有する場合、式は、AA’BO3、ABB’O3又はAA’BB’O3として記載され得る。ペロブスカイトは、単位立方格子の角において座するより大きな金属イオン、A、及び中心において配置されるより小さな金属イオン、B、を有した立方晶のように見える最密構造により特徴付けられる。
用語「基材」は、当該技術分野で一般的に知られるように、実質的に不活性な基材材料を指す。基材は、任意の一般的に適切な形態であってよい。例えば、基材は、セラミック又はハニカム構造体のようなフロースルーモノリスを含んでよく、あるいは基材は、泡の形態であってよく、あるいは基材は、ペレット、流動層粒子の形態であってよく、又は球状若しくは短い押出成形セグメントのような粒子を含んでよい。
用語「ウォッシュコート」は、当該技術分野で広く認識されている用語であり、かつ1以上の触媒又は触媒前駆体、担体材料、及び任意選択的に、バインダー、プロモーター又はスタビライザーのような他の材料の混合物を指す。
(a)ペロブスカイトを含む下部層ウォッシュコートを基材上に塗布することにより、基材上に下部層を形成すること、
(b)基材上の下部層ウォッシュコートを乾燥させること、
(c)基材上の下部層ウォッシュコートをか焼すること、
(d)工程(c)で形成されたか焼された下部層ウォッシュコート上に、SCR触媒を含む上部層ウォッシュコートを塗布することにより、下部層上に配置される上部層を形成すること、
(e)基材上のか焼された下部層上の上部層ウォッシュコートを乾燥させること、及び
(f)基材上の下部層ウォッシュコート上の上部層ウォッシュコートをか焼することを、
含む。
約150℃から約750℃の温度において、あるNOxの濃度を有する排気ガス流を窒素還元剤と接触させることを、含む。
ガスを、ガス中のNOx化合物のレベルを低減するのに十分な温度及び時間の間接触させることを含む。
SCR触媒及び酸化触媒は、種々の形状で存在し得る。図2Aは、単一のSCR触媒が、ペロブスカイトを含有する下部層12上に配置された上部層10中に存在する、物品の形状を示す。下部層12は、固体担体14上に配置される。
組成物2は、上記されるように、La0.9Sr0.1CoO3の層のみを含んだ。
組成物3は、下部層及びガス流に最も近い上部層の2つの層を有した。白金を含む下部層は、白金及びミリングされたアルミナを含むウォッシュコート層をコーディエライト基材に塗布することにより調製された。白金ローディングは、1g/ft3であった。上部層は、2.072g/in3のローディングにおいて存在する銅交換されたSAPO−34、及びバインダーを含んだ。
組成物4は、第一の組成物及び第三の組成物を組み合わせた。
組成物1及び2は、200ppmのNH3、12%のO2、4.5%のCO2及び4.5%のH2OをN2中に含むガスにおける変換率を60,000/hr−1の空間速度、SV、で測定することによりアンモニア変換率及びN2選択性を決定するように評価された。ガス中のアンモニア、NO、NO2及びN2Oの量は、フーリエ変換赤外(FTIR)分光法を使用して定量化された。N2選択性は、以下の式:

- SCR触媒が、卑金属の酸化物、モレキュラーシーブ、金属交換モレキュラーシーブ又はそれらの混合物を含む、請求項1から3の何れか一項に記載のアンモニアスリップ触媒。
- 卑金属が、セリウム(Ce)、クロム(Cr)、コバルト(Co)、銅(Cu)、鉄(Fe)、マンガン(Mn)、モリブデン(Mo)、ニッケル(Ni)、タングステン(W)、バナジウム(V)及びそれらの混合物からなる群から選択される、請求項4に記載のアンモニアスリップ触媒。
- SCR触媒が、金属交換モレキュラーシーブを含み、かつ金属が、カルシウム、コバルト、銅、ガリウム、インジウム、鉄、ニッケル、銀及びスズからなる群から選択される、請求項1から5の何れか一項に記載のアンモニアスリップ触媒。
- SCR触媒が、モレキュラーシーブ又は金属交換モレキュラーシーブを含む、請求項1から6の何れか一項に記載のアンモニアスリップ触媒。
- モレキュラーシーブ、又は金属交換モレキュラーシーブが、小細孔、中細孔、大細孔シーブ又はそれらの混合物である、請求項7に記載のアンモニアスリップ触媒。
- ペロブスカイトが、式ABO3(式中、Aは、カルシウム(Ca)、バリウム(Ba)、ビスマス(Bi)、カドミウム(Cd)、セリウム(Ce)、銅(Cu)、ランタン(La)、鉛(Pb)、ネオジム(Nd)、ニッケル(Ni)、ストロンチウム(Sr)及びイットリウム(Y)の少なくとも1を含み、Bは、アルミニウム(Al)、セリウム(Ce)、クロム(Cr)、コバルト(Co)、鉄(Fe)、マンガン(Mn)、ニオブ(Nb)、スズ(Sn)、チタン(Ti)及びジルコニウム(Zr)の少なくとも1を含む。)を有する、請求項1から8の何れか一項に記載のアンモニアスリップ触媒。
- ペロブスカイトが、式LaCoO3、LaMnO3、LaYSr(1−Y)CoO3又はLaYSr(1−y)MnO3(式中、Y=0.6〜1.0)を有する、請求項1から9の何れか一項に記載のアンモニアスリップ触媒。
- ペロブスカイトが、式LaYSr(1−Y)CoO3(式中、Y=0.6〜1.0)を有し、かつSCR触媒が、銅又は鉄交換モレキュラーシーブを含む、請求項1から10の何れか一項に記載のアンモニアスリップ触媒。
- ペロブスカイトが、約0.2から約5.0g/in3の濃度において存在する、請求項1から11の何れか一項に記載のアンモニアスリップ触媒。
- SCR触媒が、約0.2から約5.0g/in3の濃度において存在する、請求項1から12の何れか一項に記載のアンモニアスリップ触媒。
- 第一層及び第二層が基材上にある、請求項1から13の何れか一項に記載のアンモニアスリップ触媒。
- 約250℃と約650℃の間の温度において少なくとも70%のN2選択性を有する、請求項1から14の何れか一項に記載のアンモニアスリップ触媒。
- 約250℃と約650℃の間の温度において少なくとも80%のN2選択性を有する、請求項1から15の何れか一項に記載のアンモニアスリップ触媒。
- 請求項1から16の何れか一項に記載のアンモニアスリップ触媒を調製する方法であって、
(a)ペロブスカイトを含む下部層ウォッシュコートを基材上に塗布することにより基材上に下部層を形成すること、
(b)基材上の下部層ウォッシュコートを乾燥させること、
(c)基材上の下部層ウォッシュコートをか焼すること、
(d)工程(c)で形成されたか焼された下部層上に、SCR触媒を含む上部層ウォッシュコートを塗布することにより、下部層上に配置されている上部層を形成すること、
(e)基材上のか焼された下部層上の上部層ウォッシュコートを乾燥させること、及び
(f)基材上の下部層ウォッシュコート上の上部層ウォッシュコートをか焼すること
を含む方法。 - SCR触媒が、卑金属の酸化物、モレキュラーシーブ、金属交換モレキュラーシーブ又はそれらの混合物を含む、請求項17に記載の方法。
- 卑金属が、セリウム(Ce)、クロム(Cr)、コバルト(Co)、銅(Cu)、鉄(Fe)、マンガン(Mn)、モリブデン(Mo)、ニッケル(Ni)、タングステン(W)、バナジウム(V)及びそれらの混合物からなる群から選択される、請求項18に記載の方法。
- SCRが、金属交換モレキュラーシーブを含み、かつ金属が、カルシウム、コバルト、銅、ガリウム、インジウム、鉄、ニッケル、銀及びスズからなる群から選択される、請求項17又18に記載の方法。
- SCR触媒が、モレキュラーシーブ又は金属交換モレキュラーシーブを含む、請求項17又は18に記載の方法。
- モレキュラーシーブ又は金属交換モレキュラーシーブが、小細孔、中細孔、大細孔シーブ又はそれらの混合物である、請求項21に記載の方法。
- ペロブスカイトが、式ABO3(式中、Aは、カルシウム(Ca)、バリウム(Ba)、ビスマス(Bi)、カドミウム(Cd)、セリウム(Ce)、銅(Cu)、ランタン(La)、鉛(Pb)、ネオジム(Nd)、ニッケル(Ni)、ストロンチウム(Sr)及びイットリウム(Y)の少なくとも1を含み、Bは、アルミニウム(Al)、セリウム(Ce)、クロム(Cr)、コバルト(Co)、鉄(Fe)、マンガン(Mn)、ニオブ(Nb)、スズ(Sn)、チタン(Ti)及びジルコニウム(Zr)の少なくとも1を含む。)を有する、請求項17から22の何れか一項に記載の方法。
- ペロブスカイトが、式LaCoO3、LaMnO3、LaYSr(1−Y)CoO3又はLaYSr(1−y)MnO3(式中、Y=0.6〜1.0)を有する、請求項17から23の何れか一項に記載の方法。
- ペロブスカイトが、式LaYSr(1−Y)CoO3(式中、Y=0.6〜1.0)を有し、かつSCR触媒が、銅若しくは鉄SAPO−34又は銅若しくは鉄交換モレキュラーシーブを含む、請求項17から24の何れか一項に記載の方法。
- ペロブスカイトが、約0.2から約5.0g/in3の濃度において存在する、請求項17から25の何れか一項に記載の方法。
- SCR触媒が、約0.2から約5.0g/in3の濃度において存在する、請求項17から26の何れか一項に記載の方法。
- 燃焼源により発生する排気ガス流中のアンモニアの濃度を低減するための方法であって、アンモニアを含有する排気ガス流を請求項1から16の何れか一項に記載のアンモニアスリップ触媒と接触させることを含む方法。
- 第一層が、第二層上に配置される上部層である、請求項28に記載の方法。
- 第一層が第一の担体材料上に担持され、かつ第二層が第二の担体材料上に担持される、請求項28又は29に記載の方法。
- SCR触媒が、卑金属の酸化物、モレキュラーシーブ、金属交換モレキュラーシーブ又はそれらの混合物を含む、請求項28から30の何れか一項に記載の方法。
- 卑金属が、セリウム(Ce)、クロム(Cr)、コバルト(Co)、銅(Cu)、鉄(Fe)、マンガン(Mn)、モリブデン(Mo)、ニッケル(Ni)、タングステン(W)、バナジウム(V)及びそれらの混合物からなる群から選択される、請求項31に記載の方法。
- SCR触媒が、金属交換モレキュラーシーブを含み、かつ金属が、カルシウム、コバルト、銅、ガリウム、インジウム、鉄、ニッケル、銀及びスズからなる群から選択される、請求項28から32の何れか一項に記載の方法。
- SCR触媒が、モレキュラーシーブ又は金属交換モレキュラーシーブを含む、請求項28から33の何れか一項に記載の方法。
- モレキュラーシーブ又は金属交換モレキュラーシーブが、小細孔、中細孔、大細孔シーブ又はそれらの混合物である、請求項31又は34に記載の方法。
- ペロブスカイトが、式ABO3(式中、Aは、カルシウム(Ca)、バリウム(Ba)、ビスマス(Bi)、カドミウム(Cd)、セリウム(Ce)、銅(Cu)、ランタン(La)、鉛(Pb)、ネオジム(Nd)、ニッケル(Ni)、ストロンチウム(Sr)及びイットリウム(Y)の少なくとも1を含み、Bは、アルミニウム(Al)、セリウム(Ce)、クロム(Cr)、コバルト(Co)、鉄(Fe)、マンガン(Mn)、ニオブ(Nb)、スズ(Sn)、チタン(Ti)及びジルコニウム(Zr)の少なくとも1を含む。)を有する、請求項28から35の何れか一項に記載の方法。
- ペロブスカイトが、式LaCoO3、LaMnO3、LaYSr(1−Y)CoO3又はLaYSr(1−y)MnO3(式中、Y=0.6〜1.0)を有する、請求項28から36の何れか一項に記載の方法。
- ペロブスカイトが、式LaYSr(1−Y)CoO3(式中、Y=0.6〜1.0)を有し、かつSCR触媒が、銅若しくは鉄SAPO−34又は銅若しくは鉄交換モレキュラーシーブを含む、請求項27から37の何れか一項に記載の方法。
- ペロブスカイトが、約0.2から約5.0g/in3の濃度において存在する、請求項27から38の何れか一項に記載の方法。
- SCR触媒が、約0.2から約5.0g/in3の濃度において存在する、請求項27から39の何れか一項に記載の方法。
- アンモニアスリップ触媒が、約250℃と650℃の間の温度において少なくとも70%のN2選択性を有する、請求項27から40の何れか一項に記載の方法。
- アンモニアスリップ触媒が、約250℃と650℃の間の温度において少なくとも90%のN2選択性を有する、請求項27から41の何れか一項に記載の方法。
- 少なくとも1のSCR触媒、ペロブスカイト及び白金族金属を含むシステムであって、SCR触媒の少なくとも一部分が、ペロブスカイトを含む層上に配置された上部層中にあり、かつSCR触媒の少なくとも一部分が、白金族金属を含む層上に配置された上部層中にある、システム。
- ペロブスカイトを含む層上に配置されている上部層中のSCR触媒、及び白金族金属を含む層上に配置されている上部層中のSCR触媒が、同様なSCR触媒である、請求項43に記載のシステム。
- ペロブスカイトを含む層上に配置されている上部層中のSCR触媒、及び白金族金属を含む層上に配置されている上部層中のSCR触媒が、ペロブスカイト層及び白金族金属層の両方の上の単一層中にある、請求項43に記載のシステム。
- ペロブスカイトを含む層上に配置されている上部層中のSCR触媒、及び白金族金属を含む層上に配置されている上部層中のSCR触媒は、排気ガスの流れがまずペロブスカイトを含む層上に配置されている上部層中にSCR触媒を含む物品を通過し、その後、白金族金属を含む層上に配置されている上部層中にSCR触媒を含む物品を通過するように、互いに隣接して配置されている別々の触媒物品上に配置されている、請求項43に記載のシステム。
- (a)入口面端及び出口面並びに前記入口面から前記出口面へのガス流の軸を有する、ウォールフローモノリスと、(b)請求項1から16の何れか一項に記載のアンモニアスリップ触媒と、(c)第二のSCR触媒を含む第一層及び貴金属を含む第二層を含む第二の組成物であって、第一層が第二層の前に排気ガスと接触するように配置されている、第二の組成物とを含み、第一及び第二の組成物がウォールフローモノリスの一部分内及び軸に沿って直列に配置され、かつ前記第一の組成物が入口面の近位に配置され、かつ前記第二のゾーンが出口面の近位に配置されている、触媒物品。
- 第一のSCR触媒及び第二のSCR触媒が、同様なSCR触媒である、請求項47に記載の触媒物品。
- 第一のSCR触媒及び第二のSCR触媒が、異なるSCR触媒である、請求項47又は48に記載の触媒物品。
- 第一及び第二のSCR触媒が、卑金属の酸化物、モレキュラーシーブ、金属交換モレキュラーシーブ又はそれらの混合物を含む、請求項47から49の何れか一項に記載の触媒物品。
- 卑金属が、セリウム(Ce)、クロム(Cr)、コバルト(Co)、銅(Cu)、鉄(Fe)、マンガン(Mn)、モリブデン(Mo)、ニッケル(Ni)、タングステン(W)、バナジウム(V)及びそれらの混合物からなる群から選択される、請求項50に記載の触媒物品。
- 第一のSCR触媒及び第二のSCR触媒の少なくとも1つは、金属交換モレキュラーシーブを含み、かつ金属が、カルシウム、コバルト、銅、ガリウム、インジウム、鉄、ニッケル、銀及びスズからなる群から選択される、請求項47から51の何れか一項に記載の触媒物品。
- SCR触媒が、モレキュラーシーブ又は金属交換モレキュラーシーブを含む、請求項47から52の何れか一項に記載の触媒物品。
- モレキュラーシーブ又は金属交換モレキュラーシーブが、小細孔、中細孔、大細孔又はそれらの混合物である、請求項47から50の何れか一項、52又は53に記載の触媒物品。
- ペロブスカイトが、式ABO3(式中、Aは、カルシウム(Ca)、バリウム(Ba)、ビスマス(Bi)、カドミウム(Cd)、セリウム(Ce)、銅(Cu)、ランタン(La)、鉛(Pb)、ネオジム(Nd)、ニッケル(Ni)、ストロンチウム(Sr)及びイットリウム(Y)の少なくとも1を含み、Bは、アルミニウム(Al)、セリウム(Ce)、クロム(Cr)、コバルト(Co)、鉄(Fe)、マンガン(Mn)、ニオブ(Nb)、スズ(Sn)、チタン(Ti)及びジルコニウム(Zr)の少なくとも1を含む。)を有する、請求項47から54の何れか一項に記載の触媒物品。
- ペロブスカイトが、式LaCoO3、LaMnO3、LaYSr(1−Y)CoO3又はLaYSr(1−y)MnO3(式中、Y=0.6〜1.0)を有する、請求項47から55の何れか一項に記載の触媒物品。
- ペロブスカイトが、式LaYSr(1−Y)CoO3(式中、Y=0.6〜1.0)を有し、かつSCR触媒が、銅又は鉄交換モレキュラーシーブを含む、請求項47から56の何れか一項に記載の触媒物品。
- ペロブスカイトが、約0.2から約5.0g/in3の濃度において存在する、請求項47から57の何れか一項に記載の触媒物品。
- 第一及び第二のSCR触媒が、約0.2から約5.0g/in3の濃度においてそれぞれ存在する、請求項47から58の何れか一項に記載の触媒物品。
- 約250℃と約650℃の間の温度において、少なくとも70%のN2選択性を有する、請求項47から59の何れか一項に記載の触媒物品。
- 約250℃と約650℃の間の温度において、少なくとも80%のN2選択性を有する、請求項47から60の何れか一項に記載の触媒物品。
- (a)請求項47から61の何れか一項に記載の触媒物品と、(b)触媒物品の上流にアンモニア又は尿素源とを含む、機関排気ガス処理システム。
- ある濃度のNOxを有する排気ガス流を請求項47から61の何れか一項に記載の触媒物品の存在下で約150℃から約750℃の温度において窒素還元剤と接触させることを含む、排気ガスを処理するための方法。
- ガス中のNOx化合物のレベルを低減するのに十分な時間及び温度でガスを請求項47から61の何れか一項に記載の触媒物品と接触させることを含む、排気ガス中のNOxを低減するための方法。
