Description
本発明は、繊維基材を形成し、この基材を化学蒸気浸透(CVI)式の方法により形成されるマトリックスを用いて緻密化することによって、複合材部品を製造することに関する。本発明の非排他的な特定の応用の分野は、ブレーキディスク、特には、共通の軸上でステーターディスクとローターディスクとが互い違いになっている1組のディスクを具備した飛行機ブレーキ用のブレーキディスクを、炭素/炭素(C/C)複合材から製造することである。そうではあるが、本発明は、他の部品を、C/C複合材から、又は、他の複合材から、特にはセラミックマトリックス複合材(CMC)材料から製造することに適用可能である。
本発明の目的は、第1に、複合材部品の製作において、繊維基材のほぼ均一な緻密化を達成するために、第2に、中間の皮むき段階によって隔てられた緻密化サイクルの数を減らすために、又は、場合によっては、中間の皮むき段階によって気孔を再び開ける必要がないので、ただ1つのサイクルで緻密化を達成するために、反応ガスの拡散を、CVI式の緻密化プロセスの間中促進することにある。
図1に示された方法の第1工程10は、得ようとする複合材部品の形状に近い形状を有する三次元(3D)繊維基材又は繊維プレフォームを製造することにある。このような繊維プレフォームを製造する技術は、よく知られている。
C/C複合材からなる飛行機ブレーキディスク用の、炭素繊維からなる環状繊維プレフォームが、以下のように製造された。
手順は実質的に例1と同じであったが、中間の皮むきは行なわず、加圧した水の噴射によって穿孔されたプレフォーム(1個/cm2の実質的に一定の密度にある0.5mm径の穴)及び穿孔されていないプレフォームを用いて、ステーターディスク及びローターディスク用の24mm乃至36mmの範囲にある異なるプレフォーム厚さを有する環状炭素繊維プレフォームの、スタックの形態にある装入品を準備した。
手順は例1と実質的に同じであったが、中間の皮むきは行わず(例2のサイクルのものとほぼ同じ所要時間の1つの緻密化サイクル)、ブレーキディスク用の環状炭素繊維プレフォームのスタックとして、穿孔されていないプレフォーム及び様々な密度の穴が穿孔されているプレフォームを含んだ装入品を形成した。穴は、軸と平行であり且つ0.5mmの径を持つ通し穴であり、それらは、図7に示された正方形のアレイパターンを使用して、加圧した水の噴射によって形成された。
手順は例1と実質的に同じであったが、中間の皮むきは行わず、ブレーキディスク用の環状炭素繊維プレフォームのスタックとして、穿孔されていないプレフォーム及び図14に示された配置にある穴が穿孔されたプレフォームを含んだ装入物を形成した。穿孔されたプレフォームは、それぞれ46.8cm及び26.7cmの外径及び内径と、3.5cmの厚さと、径が0.5mmの576個の通り穴とを有したローターディスクプレフォームであった。加圧した水の噴射を用い、プレフォームの軸と平行な穴が形成された。
Claims (25)
- 繊維基材を準備することと、前記基材の中でその少なくとも1つの表面から延びた複数の穴を形成することと、少なくとも部分的に化学蒸気浸透式のプロセスによって形成されるマトリックスを用いて前記基材を緻密化させることとを含んだ複合材部品の製造方法であって、
前記複数の穴は、前記基材から繊維材料を繊維の破壊を伴って取り除くことによって前記基材に形成され、複数の穴が提供されたプレフォームにおける繊維の配置は、前記複数の穴が形成される前の最初の配置と比べて、実質的に変化していない方法。 - 請求項1記載の方法であって、前記複数の穴は、加圧した水の噴射を用いた機械加工によって形成される方法。
- 請求項1記載の方法であって、前記複数の穴は、前記プレフォームの前記繊維材料に対しての局所的な熱作用によって形成される方法。
- 請求項3記載の方法であって、前記複数の穴は、レーザー照射の効果の下に形成される方法。
- 請求項3又は4記載の方法であって、前記複数の穴は、酸化により繊維材料を除去することによって形成される方法。
- 請求項1記載の方法であって、前記複数の穴は、高速ツールを使用した機械加工によって形成される方法。
- 請求項1記載の方法であって、前記複数の穴は、切り抜きによって形成される方法。
- 請求項1記載の方法であって、前記複数の穴は、放電加工によって形成される方法。
- 請求項1乃至8の何れか1項記載の方法であって、前記基材は環状プレフォームであり、前記複数の穴は前記プレフォームの主面の少なくとも1つに形成される方法。
- 請求項1乃至8の何れか1項記載の方法であって、前記基材は環状プレフォームであり、複数の穴が前記プレフォームの少なくとも外縁表面に形成される方法。
- 請求項1乃至10の何れか1項記載の方法であって、前記複数の穴は、平均径が0.05mm乃至2mmの範囲にある方法。
- 請求項1乃至11の何れか1項記載の方法であって、前記基材における前記複数の穴の密度は、0.06個/cm2乃至4個/cm2の範囲にある方法。
- 請求項1乃至12の何れか1項記載の方法であって、前記基材における前記複数の穴の密度はばらついている方法。
- 請求項13記載の方法であって、前記基材はブレーキディスク用の環状プレフォームを形成し、複数の穴が、前記プレフォームの前記主面の少なくとも1つに形成され、前記複数の穴の密度は、ばらついており、前記基材の前記ディスクの摩擦トラックに対応する部分と前記基材の内周面及び外周面に隣接した部分との間で減少している方法。
- 請求項1乃至14の何れか1項記載の方法であって、互いに隣接する穴の軸間の距離が0.5cm乃至4cmの範囲にある方法。
- 複合材部品を製造するための繊維基材(20)であって、前記基材は、前記基材へとその少なくとも1つの表面から延びた複数の穴を含み、
前記基材において、前記基材における前記複数の穴の壁付近での単位体積当たりの繊維の密度は、前記基材における他の部分での単位体積当たりの繊維の密度よりも著しくは大きくない繊維基材。 - 請求項16記載の基材であって、前記複数の穴が、繊維が除去された又は破断させられた有限領域によって規定される基材。
- 請求項16又は17記載の基材であって、前記複数の穴が0.05mm乃至2mmの範囲にある平均径を有した基材。
- 請求項16乃至18の何れか1項記載の基材であって、前記基材における複数の穴の密度が、0.06個/cm2乃至4個/cm2の範囲にある基材。
- 請求項16乃至19の何れか1項記載の基材であって、前記基材における複数の穴の密度がばらついている基材。
- ブレーキディスク用の環状プレフォームを形成した請求項20記載の基材であって、前記複数の穴が前記基材の前記主面の少なくとも1つに開けられた基材。
- 請求項21記載の基材であって、複数の穴の密度は、ばらついており、前記基材の前記ディスクの摩擦トラックに対応する中央部分と前記基材の内周表面及び外周表面に隣接した部分との間で減少している基材。
- 環状プレフォームを形成した請求項16乃至20の何れか1項記載の基材であって、複数の穴が少なくとも前記基材の外縁表面に開けられた基材。
- 複合材部品(26)であって、少なくとも部分的に化学蒸気浸透式のプロセスによって緻密化された繊維補強材を具備し、複数の穴(28)が前記部品の中へとその少なくとも1つの表面から延びており、前記繊維補強材が請求項16乃至23の何れか1項記載の基材から形成された複合材部品。
- 複合材部品(26)であって、少なくとも部分的に化学蒸気浸透式のプロセスによって緻密化された繊維補強材を具備し、複数の穴(28)が前記部品の中でその少なくとも1つの表面から延びており、
前記穴の壁付近での単位体積当たりの補強繊維の密度が、前記部品の他の部分での単位体積当たりの繊維の密度よりも著しくは大きくない複合材部品。
