Abstract
A twin formed bath consists of a twin sheet thermoforming construction, where the bath tub 10 together with a support liner 11 are thermoformed and welded together simultaneously at one operation. Features such as rim frame and base board can be integrated into the construction. <IMAGE>
Description
TWIN SHEET FORMED PLASTIC BATH (TSFP BATH)
This invention relates to bath design, construction and manufacture.
Baths currently available in the market place are of 4 main manufacturing methods.
A) Bath tub thermoformed from single or multilayer
thermoplastic is subsequently reinforced with fibre glass
either sprayed or layered, both encapsulating a base board
and securing a rim frame of wood or steel. The legs are
secured to the rim frame.
B) Bath tub thermoformed from single or multilayer
thermoplastic sheet which is reinforced by application of a
reactive polymer based foam system layer. This process (RIM)
reaction injection moulding involves the tub form being
enclosed to one side of a cavity between male/female moulds
and the remaining cavity being filled by injected PU foam.
The foam forms a controlled layer, requiring no rim frame
and encapsulating the base board and securing fasteners for
the legs.
C) Bath tub and separate support thermoformed from individual
thermoplastic sheets which are assembled on-site with or
without adhesive.
D) Bath tub thermoformed from multi-layer sheet. This thicker
sheet does not require reinforcement, only attachment of
base board and rim frame by adhesive. The legs are again
secured to the rim frame.
These 4 methods have the follow drawbacks which are causing the bath manufacturers to search for alternatives.
A) Reinforcement by fibre glass is an extremely messy,
unpleasant and unhealthy operation. Moves to prohibit this
practice are nearing legislation, as it is environmentally
undesirable.
B) Reaction polymer based foam systems (RIM) baths require
complex, expensive capital equipment and have a long process
time and consequently are very expensive. Also scrap
products cannot be reprocessed.
C) Bath tub plus a separate thermoformed support requires two
sets of machine cycles to produce one finished product and
mismatch of individually produced forms cause problems at
installation assembly and in service.
D) Costly, high content of sheet, but easy to manufacture.
According to the present invention - The bath tub consists of a twin sheet thermoforming
construction, were the normal tub together with an outer
support liner are thermoformed and welded together
simultaneously.
- A feature in the liner rim area allows a fixing point for
facing panels at installation.
- Inserts formed into the liner allow anchor points for the
legs at installation.
- Features such as rim frame and base board can be integrated
in the construction.
A specific embodiment of the invention will now be described by way of example with reference to the accompanying drawing in which:
Figure 1 shows a plan view ~of the bath tub and support liner assembly in trimmed condition ready for installation.
Figure 2 is a section view showing the configuration of the support liner and its relationship to the tub.
Figure 3 is a detailed section view showing the rim edge construction, particularly the weld areas.
Referring to the drawing, two individual thermoplastic sheets have been simultaneously thermoformed and welded together by application of a combined twin sheet/pressure/vacuum thermoforming process to comprise one twin sheet bath tub assembly.
The bath tub 10 has been thermoformed from the upper sheet onto a male mould, and the support liner 11 has been thermoformed from the lower sheet into a female mould as the two moulds are closing.
At final closing, a pressure is applied achieving a weld at the designated areas 12,13,14,15 and 16.
Flat welded areas for waste hole 14, overflow hole 15 and taps 16 are produced for fitment of same.
A non-slip pattern 17 when desired is formed in the tub base coinciding to the weld areas.

Cavity links 1 are formed in the weld areas to allow venting, so preventing air pressure variation when the bath is heated and cooled in service.
Inserts 19 can be formed into the support liner for securing legs at installation.
Surplus sheet material 20 at the rim is trimmed.
Claims (6)
1. A TSFP bath consists of a twin sheet thermoformed
construction, were the bath tub together with an outer
support liner are thermoformed and welded together
simultaneously.
2. A TSFP bath as claimed in claim 1 wherein twin sheets
consist of similar or non-similar thermoplastic sheet
compositions.
3. A TSFP bath as claimed in claims 1 and 2 wherein each tub
and support liner assembly is produced in one operation in
one machine cycle.
4. A TSFP bath-as claimed in claims 1,2 and 3 wherein the weld
areas provide all necessary strength, requiring no further
reinforcement materials or reinforcement operations.
5. A TSFP bath as claimed in any previous claim wherein such
features as rim frame, base board, leg securing inserts and
facing panel securing points can be integrated to the forms.
6. A TSFP bath substantially as described herein with reference
to figure 1-3 of the accompanying drawing.
