The invention relates to a composite material which includes at least one base layer based on polyester resin and a protective coating based on melamine. According to the invention, in order to ensure the cohesion of the material, it comprises a phenolic intermediate layer (3) ensuring cohesion between the melamine layer (1) and the polyester layer (2). The invention applies especially to the manufacture of fast-food trays.

Description

The subject of the invention is a new composite material comprising a base layer consisting of a polyester-based resin and at least one melamine coating layer, a process for manufacturing such a composite material and the applications of this material. in particular the manufacture of trays for all uses.

Such composite materials are known, but their manufacture presents difficulties, polyester and melamine being incompatible resins, that is to say which cannot be fixed properly to each other.

This difficulty can be overcome by interposing between the polyester layer and the melamine layer one or more synthetic resins compatible with polyester on the one hand and with melamine on the other hand.

The invention relates to the discovery of such a new composite material.

The composite material of the invention is characterized in that it comprises to ensure the junction of the polyester-based resin and the coating layer based on melamine at least one intermediate junction layer based on phenolic resin.

Advantageously, the intermediate junction layer consists in fact of at least one and preferably of two superimposed sheets of kraft paper or comparable wrapping paper impregnated with a phenolic resin.

The material manufacturing process is characterized in that the sandwich consisting of the polyester-based layer, the phenolic resin-based intermediate layer and the melamine-coated layer are joined together by a single operation. pressure molding using a molding pressure of the order of a few hundred bars, a mold temperature between 120 and 180 "C and a cooking time of the order of a few minutes.

The invention allows in particular the manufacture of trays for all uses, of improved resistance quality and low weight.

The invention and its implementation will appear more clearly with the aid of the description which follows, given with reference to the appended drawings in which
- Figure 1 shows schematically the composition of the "sandwich" of the materials to be assembled before their hot pressing.

- Figure 2 shows schematically the positioning of the "sandwich" of Figure 1 in a mold before closing.

- Figure 3 shows in section a tray thus manufactured.

- Figure 4 shows in section the enlarged detail at the place surrounded IV in Figure 3.

On décrira l'invention à l'aide d'un mode de réalisation uniquement donné à titre d'exemple. The invention will be described using an embodiment only given by way of example.

Referring to the drawings we explained the manufacture of a tray for example used in fast food services.

Referring to Figure 1, the tray will be made from a composite material comprising a layer of decorative decoration 1 consisting of a sheet of suitably decorated paper impregnated with melamine; a resistance layer forming the support of the plate marked 2 consisting of glass fibers in a sheet impregnated with polyester. This layer 2 could for example consist of three superimposed layers of glass fiber layers thus impregnated. In order to ensure compatibility between layer 1 and layer 2 after hot molding, a phenolic layer 3 is interposed between the two layers, consisting of a thick resistant paper such as kraft paper impregnated with phenolic resin. Layer 3 advantageously consists in fact of two such layers of superimposed kraft paper.

In an exemplary embodiment, we thus left to constitute trays of dimension substantially 50 x 40 cm, of
a layer 2 of polyester-based resin divided into three layers of long glass fibers in a sheet pre-impregnated with polyester for a total weight of 800 grams,
- a phenolic intermediate layer consisting of two sheets of kraft paper the size of the blank of the tray impregnated with 40% phenolic resin for a total weight of 110 grams; the total thickness of layer 3 was of the order of 0.6 mm
- A decorative coating layer 1 consisting of a decorated sheet of paper about 0.15 mm thick to the dimension of the blank of the tray and impregnated with melanin.

The sandwich composed of the three layers 1, 2 and 3 is then placed as shown in FIG. 2 in a mold between punch 4 and die 5. The mold is brought to a temperature between 120 and 180 C, and preferably close to 140 "C. After the three layers have been placed in the mold, the mold is closed. A closing pressure of a few hundred bars is used, for example between 200 and 250 bars, advantageously equal to 230 bars. Under such conditions temperature and pressure, the tray is cooked after being kept in the mold for three to four minutes.

Advantageously, the mold is closed gradually, for example for two seconds under a reduced pressure of the order of 80% of the final pressure, that is to say in the example indicated under 180 bars for a few seconds, for example two seconds to ensure the degassing of air may be included.

After pressing, the plate is extracted and then cut out. In the example shown, the finished 48/37 cm tray weighs 910 grams, or a weight of about 0.5 grams / cm2. The finished product has a very beautiful appearance and improved resistance.

The composite material can of course be used for multiple applications, and in particular for manufacturing tables, coverings for furniture, kitchens, workshops or offices, etc.

Various variants can be made to the manufacturing method described. Thus, in particular, it is possible to use, in place of the decor sheet 1 consisting of a decorated sheet impregnated with melamine, two superimposed sheets, one of dry decorated paper and one of neutral paper impregnated with melamine which will be placed over the other, for the production of the finished product.
