Abstract

A self-supporting planar structural element, consists of a cardboard layer which on expansion forms a honeycomb pattern, and is enclosed between air permeable layers of a resin-impregnated chopped strand or needle loom mat. Along the rim or on places where a lamp is to be mounted, the three layers are tightly compressed. An internal decorative layer (a PCV foil lined with open-celled polyurethane foam) completes the element. This creates a self-supporting element of low unit wt. which has good acoustic properties. Prod. is used in pallet base, door panels, walls for prefabricated buildings and packaging material or as ceiling linings of motor car bodies.

Description

Improvements to complexes intended for insono
and panels fitted with such complexes.

The invention relates to complexes intended for soundproofing, in particular to soundproofing the passenger compartments of vehicles by affixing these complexes against bodywork elements of these vehicles, such as headlamps, door panels or engine cowls.

It also relates to the panels, and in particular the bodywork elements, which are equipped with such complexes.

We already know complexes of the kind in question composed of several superimposed layers, at least one of which is formed by a felt.

The object of the invention is, above all, to improve these complexes by making them lighter, more efficient with regard to the absorption of sounds, in particular those at high frequency and more mechanically resistant in ceisens than, on the one hand , they have a sufficient degree of self-supporting to be able to be easily placed against preformed sheet metal elements and, on the other hand, their rigidity contributes substantially to the rigidity of said sheet metal elements, these qualities of resistance and of rigidity which does not prevent the complexes considered from undergoing, by pre-molding, inelastic deformations in bending and in compression with a view precisely to their joint application against the sheet metal elements above and / or to the local formation of thinned zones in these complexes.

The complexes of the kind in question according to the invention are characterized in that they comprise at least the following four layers, overlapped contiguously and adhered against each other step by step: a thin sheet resistant to traction, in particular made of cardboard ; a honeycomb structure made of cardboard or similar material, structure consisting of partitions extending perpendicular to the average surfaces of the various superimposed layers; a sheet of felt having a low density; and a layer of microporous covering offering a low resistance to the passage of air.

In preferred embodiments, use is also made of one and / or the other of the following arrangements.
the complex comprises a fifth layer constituted by a second layer of felt interposed between the tensile-resistant sheet and the honeycomb structure,
- The height of the partitions constituting the honeycomb structure, counted in the direction perpendicular to the average surfaces of the superimposed layers, is of the order of 3 cm, while the width and length of the straight sections of the cells formed by these partitions are of the order of 2 and 3 cm respectively,
- the tensile-resistant sheet is glued against a preformed sheet metal panel, so as to join the shape of this panel together,
before bonding according to the preceding paragraph, the complex is shaped by molding so as to be able to adapt against the panel without subsequent deformation,
- the panel constitutes a vehicle roof,
- in a complex according to the preceding paragraph, equipping a pavilion, thickness reductions are provided for at the places intended to be placed above the heads of the passengers of the vehicle comprising the pavilion considered,
- Two multilayer complexes of the above type are joined against each other with possibly interposition of at least one additional layer or pooling of one of the two outer layers of these two complexes.

The invention includes, apart from these main provisions, certain other provisions which are preferably used at the same time and which will be more explicitly discussed below.

In what follows, a preferred embodiment of the invention will be described with reference to the attached drawing, of course in a non-limiting manner.

FIGS. 1 and 2, of this drawing, show respectively in cross section (that is to say perpendicular to the mean planes of the different superimposed layers) according to II, FIG. 2, and in longitudinal section according to II-II, FIG. 1, a piece of a soundproofing complex established according to the invention.

Figure 3 shows on a smaller scale a larger piece of such a complex, glued against a preformed sheet member.

Figure 4 shows very schematically a vehicle whose roof is equipped with such a complex.

The soundproofing complex under consideration essentially comprises four superimposed layers, namely
a first layer consisting of a continuous sheet 1 that is not very stretchy, that is to say having a certain tensile strength,
a second layer constituted by a honeycomb structure 2, the partitions 3 of which extend perpendicular to the average surface of this layer,
a third layer consisting of a felt sheet 4 of low density,
- And a fourth layer consisting of a microporous sheet 5 having a low resistance to the passage of air.

The sheet 1 can be made of paper but is preferably made of a thin cardboard, this material having the advantage of not only withstanding traction, but also, to a certain extent, with compression.

Structure 2 is also preferably made of cardboard, this material can be used as it is or be impregnated with a reinforcing resin such as a formophenolated resin (bakelite).

The felt ply 4 is made up in any desirable manner, in particular of one of those which have been described in French patent No. 2,265,147 of the applicant, that is to say using natural fibers, artificial and / or synthetic (cotton, possibly cotton mixed with wool, acrylic, methacrylic fibers, polyurethane polyolefin, modified cellulose, rayon, polyester, polyamide, PVC ...), these different fibers being linked to each other using a thermosetting resin in powder, or in solution, or even in dispersion, or with the aid of other hot-melt fibers dispersed within the abovementioned fibers.

The connection in question is ensured in particular by impregnating the sheet of fibers with the binder, then by at least partially polymerizing this binder by passing the sheet thus impregnated in a suitable oven.

The grammage of the ply 4 in question is preferably
2 between 500 and 1500 g / m2.

The lining sheet 5 is advantageously also made up in one of the ways which have been described in the above patent, that is to say in particular by a mixture of synthetic fibers, for example polyester, and a thermosetting resin, for example phenolic, the whole being still polymerized, at least in part, by its passage through an oven
The grammage of this sheet 5 is advantageously between 50 and 300 g / m2.

The respective thicknesses of the different layers are preferably included
- between 0.3 and 1 mm for sheet 1 of cardboard or the like,
- between 10 and 50 mm for the honeycomb structure 2,
- between 5 and 10 mm for the felt ply 4 in the uncompressed areas of this ply, that is to say not arranged facing the edges of the partitions 3, the thickness of said ply in the areas crushed by said slices which can be reduced to 1 or 2 mm,
- and finally between 0.5 and 1.5 mm for the microporous sheet 5.

The cardboard constituting the honeycomb structure is itself preferably chosen with a relatively small thickness, for example of the order of 0.1 mm.

The prismatic cells with a hexagonal or "honeycomb" base making up this structure are preferably formed by mutual bonding of strips of cardboard of constant width deformed according to broken corrugations, as clearly visible in FIG. 2, the mutual bonding of these strips being provided along longitudinal flat sections 6 thereof corresponding respectively to the bottoms and tops of the corrugations, sections which are connected together by other flat sections 7 inclined alternately in two opposite directions.

The cross section of the honeycomb cells delimited by the partitions 3 formed by these panels 6 and 7 can be relatively large and in particular have a width 1 of the order of 2 cm and a length L of the order of 3 cm.

In a preferred embodiment, a fifth layer is also provided, consisting of a felt ply 8 interposed between the slightly stretchy sheet 1 and the honeycomb structure 2: this ply 8 is advantageously identical to the ply 4.

The composite complex thus defined is advantageously placed against a rigid partition element such as a sheet 9, in particular by gluing and / or stapling.

When the contact surface between the complex and such a rigid partition element 9 is not planar (see FIG. 3), it is particularly advantageous to shape this complex beforehand by molding so that it can then join said joint element by its simple laying against this element without further deformation during the laying itself.

Such molding is in particular ensured by hot compression of the complex in a press composed of a mold and a counter mold or cover applied under pressure against the mold, for example in the presence of superheated steam, steam introduced into the enclosure. molding using suitable injection nozzles.

This prior shaping of the complex results in inelastic deformations of the latter in bending and / or in transverse compression, causing the irreversible creation of folds or breaks 10 in the partitions 3: after having undergone the shaping in question, the complex obtained, practically self-supporting, retains its shape.

As shown in FIG. 4, the curved sheet 9 in question is advantageously a motor vehicle roof and hollow zones or bowls 11 are provided in the complex in question at the locations arranged above the heads 12 of the passengers, so as to increase the interior volume of the passenger compartment at these locations and / or to reduce the total height of the vehicle: the formation of these bowls is obtained by local irreversible compressions of the complex at the corresponding locations, in particular during a molding or forging operation prior to the establishment of the kind of those described above.

It should be noted that such a prior molding or stamping operation can be used for purposes other than the shapings described above, in particular with a view to printing in the complex stiffening grooves.

As a result of this, and whatever the embodiment adopted, there is finally a composite soundproofing complex whose constitution and implementation result sufficiently from the above.

This complex simultaneously presents a certain number of remarkable qualities and in particular the following
- It is particularly light: this is how the weight of a room made up of such a complex and designed to soundproof the roof of a passenger sedan can be around 2 kg only, whereas with the previously known embodiments ensuring comparable sound absorption, the corresponding weights are generally greater than 3 and even 4 kg,
- its sound absorption efficiency is excellent even at relatively high frequencies: this is how the sandwich according to the invention has an average sound absorption coefficient slightly higher than that of a felt of the same thickness and the same weight specific medium for low (100-500 Hz) and high frequencies (1500-2000 Hz) and practically identical to that of said felt for medium frequencies (500-1500 Hz),
- The complex in question has great mechanical rigidity, its elastic modulus (or Young's modulus) being for example of the order of 80 kg / cm2 for a total thickness of the order of 40 mm and a specific weight 2.4 kg / m2, instead of 0.01 kg / cm2 for a felt of the same thickness and the same specific weight: as a result, after gluing such a complex against a sheet, the rigidity of the complex as a whole sheet metal thus obtained, and in particular its resistance to bending, to buckling and to vibrations, are clearly greater than those of sheet metal alone, so much so that the thickness and the weight of this sheet metal can be reduced for a given resistance of it,
the complex in question is practically self-supporting, which considerably facilitates its installation on a sheet metal or other rigid partition, flat or not, and even allows it to be used directly as a soundproofing panel without additional support,
- Said complex has a high capacity for absorbing localized shocks, since these shocks can result in the inelastic deformation of a small number of cells of the honeycomb structure without deformation of the other cells of this structure.

As goes without saying, and as it already follows from the above, the invention is in no way limited to those of its modes of application and embodiments which have been more especially envisaged; on the contrary, it embraces all its variants.

In particular, it could be envisaged for certain applications to superimpose two complexes of the kind described above, possibly with the interposition of at least one intermediate layer, or even the pooling of one of the outer layers of these complex: this is how the tensile-resistant sheet could constitute the central layer of a self-supporting composite complex delimited on its two external faces by two microporous layers.
