本发明涉及网状材料,具体地说,本发明涉及在受到外加后随即释放(即,循环的)的、沿着至少一个轴的拉伸力时表现出松紧特性的网状材料。
本发明进一步涉及这样的网状材料,其中,给定网状材料所固有的性质,如,网状材料针对外加拉力所施加的抵抗力,能够得到改进。此外,在本发明网状材料中,还能按希望的那样改进和/或提供普通网状材料的多级抵抗力、横向收缩,和/或松紧特性的方向。
无论在耐久制品还是在一次性制品方面,本发明网状材料都具有广泛的潜在用途,但是它们特别适于用在一次性吸收制品中,如用在卫生巾,绷带,裤衬,一次性尿布,失禁者用的三角裤等等中。

本发明网状材料可以表现出的另一种松紧特性是初始伸长和部分恢复,使网状材料不回到其未拉伸的长度,就是说网状材料经历了一定程度的永久定形或变形,并具有了一个新的未拉伸长度。该网状材料可以在随后的超出新的较长未拉伸长度的拉伸力下,表现出松紧特性。

本发明网状材料包括一种具有至少两个可见的、不同和不相类似的、由相同的材料成分组成的区的可伸缩的网。第一区的取向基本平行于拉伸的轴,这样它在受到基本平行于该轴的外加轴向拉伸时,将在第二区的基本部分发生任何实质性分子水平的变形之前发生分子水平的变形。在此,术语“基本平行”指的是两轴的方向使两轴或两轴的延长线所形成的对角小于45°。在弯曲元件的情况下,用代表弯曲元件平均值的直线轴会较方便。在基本平行该轴方向的外加拉伸下第二区开始发生的基本上是几何变形。
在特别优选的实施方案中,第二区由许多形成突起肋状的元件组成。在此,术语“肋状元件”指的是具有主轴和副轴的凸起、凹进或其组合。优选地,主轴至少与副轴一样长。肋状元件的主轴的取向优选基本垂直于外加拉伸轴。肋状元件的主轴和副轴可以分别为直线、曲线或直线和曲线的组合。在此,术语“基本垂直于”指的是两轴的方向使两轴或两轴的延长线所形成的对角大于45°。在弯曲元件的情况下,用代表弯曲元件平均值的直线轴会较方便。
肋状元件使第二区基本发生“几何变形”,其结果是它对外加拉伸的抵抗力明显小于第一区“分子水平变形”所表现出的抵抗力。在此,术语“分子水平变形”指的是在分子水平上发生的、普通裸眼不能察觉的变形。就是说,即使能察觉分子水平变形的效果,如,网状材料的伸长,也不能察觉使得或引起这种效果发生的变形。这与术语“几何变形”相反。在此,术语“几何变形”指的是网状材料或包括网状材料的制品受到外加拉伸时,裸眼能够察觉的变形。几何变形的类型包括但不限于弯曲、展开和旋转。
本发明网状材料可以表现出的另一种松紧特性是,在两个或多个明显不同的力壁下的伸长和恢复。在这样的情况下会出现此种类型的松紧特性,例如,到达第一层力壁后,施加足够的拉伸力以克服第一层力壁并继续拉伸网状材料直至遇到第二层力壁。
当本发明网状材料具有多个或多级力壁时,一个或多个第二区中的肋状元件到达它们的几何变形极限,变得与第一区的材料基本共面,从而使网状材料表现出第一层力壁。网状材料的进一步拉伸使已到达几何变形极限的肋状元件发生分子变形,同时使保留的第二区的肋状元件发生几何变形,直至它们到达其几何变形的极限,从而使网状材料表现出第二层力壁。
在另一个优选实施方案中,当受到方向基本平行于轴的外加拉伸时,本发明网状材料针对沿着至少一个轴的外加拉伸表现出至少两级明显不同的抵抗力。该网状材料包括一个可伸缩的网,它具有至少两个可见的不同的区。一个区的构成使其在受到方向基本平行于轴的外加轴向拉伸时,在另一区的基本部分对外加拉伸产生任何明显抵抗力之前表现出抵抗力。当材料处于未拉伸状态时,沿基本平行于轴的方向测量,至少一个区的表面路程大于另一个区的表面路程。具有较长表面路程的区包括一个或多个伸到另一区的平面外面的肋状元件。网状材料对外加的拉伸表现出第一抵抗力,直到网状材料的拉伸足以引起具有较长表面路程的区的基本部分进入外加拉伸的产面,在该平面上网状材料对进一步的拉伸表现出第二抵抗力。对拉伸的总抵抗力大于由第一区提供的对拉伸的第一抵抗力。
优选地,第一区具有第一表面路程L1,在网状材料未拉伸的状态下沿着基本平行于拉伸轴的方向测定。第二区具有第二表面路程L2,在网状材料未拉伸的状态下沿着基本平行于拉伸轴的方向测定。第一表面路程L1比第二表面路程L2短。第一区优选具有松紧模数(弹性模量)E1和横截面A1。第一区自己在外加轴向拉伸力D下由于分子水平的变形而产生抵抗力P1。第二区优选具有松紧模数E2和横截面A2。第二区在外加轴向拉伸力D下由于几何变形而产生抵抗力P2。只要(L1+D)小于L2,抵抗力P1明显大于抵抗力P2。

优选地,第二区的表面路程至少比第一区的表面路程大约15%,测定是在网状材料处于未拉伸状态时沿着平行于拉伸轴的方向进行。更优选地,第二区的表面路程至少比第一区的表面路程大约30%,测定是在网状材料处于未拉伸状态时沿着平行于拉伸轴的方向进行。

在此,术语“吸收制品”指吸收和保持体内流出物的用品,更具体地说,指贴着或挨近穿戴者的身体的、吸收和保持各种从身体内排出的流出物的用品。术语“吸收制品”试图包括尿布、月经垫、卫生巾、裤衬、失禁者用的三角裤、绷带等等。这里所用的术语“一次性”指的是不再洗涤或重新收藏或作为吸收制品重新使用的吸收制品(即,它们在使用一次之后将被丢弃,优选地,它们将被回收、施肥或以环境允许的方式处理掉)。由于使用一次,一次性吸收制品最好用天然低成本的原料和制造方法制造。
图1是现有技术卫生巾20的平面图,其结构的局部被切去以更清晰地示意卫生巾20的结构,卫生巾20背向穿戴者的部分,即,外表面,朝向观看者。在此,术语“卫生巾”指妇女穿戴于邻近阴部,一般在尿道外侧的吸收制品,它们将吸收和容纳从穿戴者体内排出的月经液和其它阴道排出物(如,血液、月经液和尿液)。如图1所示,卫生巾20包括渗透液体的顶层24,连于顶层24的不透液体的底层26,和位于顶层24和底层26之间的吸收芯子28。
顶层、底层和吸收芯子可以设置成各种已知的形状(包括被称为“管”的产品或侧翼产品),优选的卫生巾形状大致揭示在1990年8月21日授予Osborn的U.S.4950264;1984年1月10日授予DesMar-ais的U.S.4425130;1982年3月30日授予Ahr的U.S.4321924;1987年8月18日授予Van Tilburg的U.S.4589876中。每件专利在此均被引作参考。
图2是现有技术一次性尿布30的平面图,该尿布处于未收缩状态(即,除了侧条中松紧带处于松驰状态,松紧带收缩被拉长)其结构的局部被切去以更清晰地示意尿布30的结构,尿布30背向穿戴者的部分,即,外表面,朝向观看者。在此,术语“尿布”指一般被婴儿和失禁者穿着于下身的吸收制品。如图2所示,尿布30包括渗透液体的顶层34,连于顶层34的不透液体的底层36,和位于顶层34和底层36之间的吸收芯子38,松紧侧条40,松紧裤口42,松紧腰部件44和放大示意的固定装置46。
尿布30可以设置成各种已知的形状,优选的尿布形状大致揭示在1975年1月14日授予Kenneth B.Buell的U.S.3860003和1992年9月29日授予Kenneth B.Buell等人的U.S.5151092。每件专利在此均被引作参考。
尽管本文是在提供“网状材料”方面叙述本发明,该“网状材料”在外加后随即释放的拉伸下表现出松紧特性,特别适于用作诸如一次性尿布、卫生巾或绷带的一次性吸收制品的底层、顶层和/或吸收芯子或它们的一部分,但本发明并不限于此应用。它可以用在几乎任何需要成本较低的松紧性网状材料的用途中,如,诸如运动服装的耐久衣物,一次性衣物,松紧绷带,室内饰物或用来覆盖复杂形状物品的包装材料等等。在此,术语“网状材料”指层状材料,如,一次性吸收制品的顶层、底层或吸收芯子,两层或多层的层状复合或叠层材料等等。本发明在许多需要制造在受到沿至少一个轴外加后随即释放的拉伸下表现出松紧特性的网状材料的情况下具有很好的积极效果。通过对优选的结构及其作为卫生巾或一次尿布底层的用途的详细说明,本领域专业人员很容易使本发明适应其它的用途。
图3是现有技术深花纹聚合网47的照片的平面图,该网在现有技术中用作吸收制品的底层。具体地说,该深花纹网47是TerraHaute,Indiana的Tredegar薄层制品,名称为ULAB X-5430。深花纹网47包括凸起的花纹48。图4是图3深花纹聚合网47的拉伸力-伸长曲线700。产生拉伸力-伸长曲线700的方法可以在本说明书中随后的试验方法部分中找到。从图4可以看出,深花纹网47具有的拉伸力-伸长曲线700与图6所示的、类似组成的典型无花纹网的拉伸力-伸长曲线710具有基本相同的形状;就是说,拉伸力-伸长曲线700基本持续为一个阶段的连续曲线,其中,力以基本均匀的比率急剧增大直至开始弯曲。因此很清楚,与类似材料组成的无花纹基网相比,网47的这种凸起花纹48不能明显改变深纹网47的拉伸力-伸长特性。
尽管现有技术深花纹聚合网47被广泛用作一次性吸收制品的底层,但是,与无花纹基网相比,它没有提供任何扩展的功能特性,即,改进了的适应性,拉伸特性和/或衣物的贴合性。相信这是由于深花纹网的拉伸力-伸长特性与在同一平面内的基网的该特性没有明显不同这一事实,即,两种网都形成图4所示类型的、基本为一个阶段、相对伸长拉伸力较高的曲线。
参看图5,它示意了本发明的聚合网状材料52优选实施方案。图5所示的网状材料52处于基本未拉伸的状态。网状材料52特别适于用作吸收制品,如,图1卫生巾20或图2一次性尿布30的底层。网状材料52有两条中心线,一条为纵轴,本文也称其为“l”轴、线或方向,一条为横轴或横向轴,本文也称其为“t”轴、线或方向。横轴“t”一般垂直于纵轴“l”。
现在参看图5和5A,网状材料52包括一个有不同区的“可伸缩网”。在此,术语“可伸缩网”指的是在外加后随即释放的拉伸下,能够在一定的方向伸长有效长度,从而使网状材料具有松紧特性的一组相互联结和相互联系的区。可伸缩网至少包括第一区64和第二区66。网状材料52包括过渡区65,它处于第一区64和第二区66的交界处。过渡区65将表现出第一区和第二区的复合特性。应当了解本发明的每个实施方案中都有过渡区,但是本发明是由第一区64和第二区66的网状材料的特性定义的。因此,本发明下面的叙述着重在第一区和第二区的网状材料的特性,只是由于它不依赖于过渡区65中网状材料的复合特性。
网状材料52具有第一表面52a和反面的第二表面52b。在图5和5A所示的优选实施方案中,可伸缩网包括许多第一区64和许多第二区66。第一区64具有第一轴68和第二轴69,其中,第一轴68最好比第二轴69长。第一区64的第一轴68基本平行于网状材料52的纵轴,而第二轴69基本平行于网状材料52的横轴。优选地,第一区的第二轴,即第一区的宽,为约0.01英寸-约0.5英寸,更优选为约0.03英寸-约0.25英寸。第二区66具有第一轴70和第二轴71。第一轴70基本平行于网状材料52的纵轴,而第二轴71基本平行于网状材料52的横轴。优选地,第二区的第二轴,即第二区的宽,为约0.01英寸-约2.0英寸,更优选为约0.125英寸-约1.0英寸。在图5的优选实施方案中,第一区64和第二区66基本是直的,在基本平行于网状材料52的纵轴的方向上连续延伸。
第一区64具有松紧模数E1和横截面A1。第二区66具有松紧模数E2和横截面A2。
在所述的实施方案中,网状材料52已经如此“成形”,使网状材料52受到基本平行于纵轴的外加轴向拉伸时,沿着一个轴表现出抵抗力。在所述实施方案中,该轴基本平行于网的纵轴。在此,术语“成形”指的是所需的网状材料的结构或几何形状的形成,在未受到任何外加拉伸或力的情况下,保持需要的结构和几何形状。本发明网状材料至少由第一区和第二区组成,其中,第一区与第二区具有看得出的不同。在此,术语“看得出的不同”指的是当网状材料或包括网状材料的制品用于普通的用途时,正常裸眼容易辨认出的网状材料的特点。在此,术语“表面路程”(surfare pathleng-th)指的是在基本平行于轴的方向上,沿着被测量区的形状表面测量的结果。测定各个区的表面路程的方法可以在本说明书中随后的试验方法部分中找到。
制造本发明网状材料的方法包括但不限于,用配合盘或辊压纹,热成型,高压液压成型或铸型。除了将网52的全部进行成型处理以外,本发明也可以通过只对它的一部分,如,尿布底层的一部分进行成型来实现,在下文将详细说明。
在图5和5A所示的优选实施方案中,第一区64基本在一个平面内。就是说,第一区64内的材料在网52经过成型步骤之前或之后基本为相同的状态。第二区66包括许多突起的肋状元件74。肋状元件可以是凸起、凹进或其组合。肋状元件74具有基本平行于网52的横轴的第一轴或主轴76和基本平行于网52的纵轴的第二轴或副轴77。肋状元件74的第一轴76至少等于,优选长于第二轴77。优选地,第一轴76与第二轴77的比例为至少约1∶1或更大,更优选为至少约2∶1或更大。
第二区66中的肋状元件74可以被未成型区彼此分开。优选地,肋状元件74彼此相邻并被小于0.10英寸的未成型区分开,尺寸的测量垂直于肋状元件74的主轴76。更优选地,肋状元件74之间没有未成型区而彼此连接。
第一区64和第二区66分别有一个“投影路程”(projectedpathlength)。在此,术语“投影路程”指的是用平行光照射一个区,其影子的长度。第一区64的投影路程和第二区66的投影路程彼此相等。
第一区64的表面路程L1短于第二区66的表面路程L2,测量是在网处于未拉伸状态时沿着平行于网52纵轴的方向沿形状进行的。优选地,第二区66的表面路程至少比第一区64的表面路程大约15%,更优选至少比第一区的表面路程大约30%,最优选至少比第一区的表面路程大约70%。一般,第二区的表面路程越大,网在遇到力壁之前的拉伸就越大。
网状材料52具有改进了的“横向变形系数”,其小于其他方面相同的类似材料组成的基网的横向变形系数。测定一种材料的横向变形系数的方法可以在本说明书中随后的试验方法部分中找到。优选地,当网受到约20%拉伸时,本发明的网的横向变形系数小于约0.4。优选地,当网受到约40,50或甚至60%的拉伸时,该网的横向变形系数小于约0.4。更优选地,当网受到约20,40,50或甚至60%的拉伸时,该网的横向变形系数小于约0.3。本发明网的横向变形系数是由网状材料第一和第二区各自占据的多少而决定的。因为如果网状材料第一区占据的面积增加,横向变形系数增大。相反,如果网状材料被第二区占据的面积增加,横向变形系数就降低。优选地,网状材料被第一区占据的面积百分数为约2%-约90%,更优选从约5%-约50%。
现有技术中带有至少一层松紧材料的网状材料一般具有较大的横向变形系数,即在外加力下拉伸它们将“缩颈”。设计本发明网状材料可以调节,如果不基本上消除,横向变形系数。
对于网状材料52,图5中箭头80所示的外加轴向拉伸D的方向基本垂直于肋状元件74的第一轴76。肋状元件74能在基本垂直于其第一轴76的方向上展平或几何变形以使网52伸长。
图6示意了与图5所示网状材料52大致类似的网状材料的拉伸力-伸长曲线720,和类似组成的基膜材料的曲线710。具体的样品是基本由线型低密度聚乙烯组成、约0.001″厚的聚合网材料,得自Clopay,Cincinnati Ohio,标明为样品1401。产生拉伸力-伸长曲线的方法可以在本说明书中随后的试验方法部分中找到。现在参看制成的网的拉伸力-伸长曲线720,初始基本为直线,相对标为720a的阶段I的拉伸,抵抗力较小;标为720b的过渡区表明遇到了力壁;阶段II基本为直线标为720c,表示相对拉伸抵抗力较大。
如图6所示,当受到平行于网的纵轴的外加拉伸时,制成网在两个阶段表现出不同的拉伸特性。制成网对外加拉伸产生的抵抗力在曲线720的阶段I(720a)明显小于阶段II(720c)。此外,制成网对外加拉伸所产生的抵抗力,如曲线720的阶段I(720a)所示,明显小于基网所产生的抵抗力,如阶段I范围内的曲线710所示。由于制成网继续受到外加拉伸并进入阶段II(720c),制成网产生的抵抗力增大,接近基网所产生的抵抗力。在阶段I(720a)区域内,制成网对外加拉伸的抵抗力是由制成网的第一区的分子水平变形和制成网的第二区的几何变形提供的。这与基网对外加拉伸所产生的抵抗力相反,图6中,以曲线710表示,它是由整个网的分子水平的变形造成的。通过调节分别由第一区和第二区组成的网面积的百分数,可以将本发明网状材料设计成在阶段I产生的抵抗力小于基网材料抵抗力。通过调节第一区的宽度、横截面和间隔和基网的组成,可以控制阶段I内的力-拉伸特性。
现在参看图5B,由于网52受到图5中箭头80所示的外加轴向拉伸D,在阶段I外加拉伸下产生的分子水平变形的结果是,具有较短的表面路程L1的第一区64提供大部分的初始抵抗力P1。而在阶段I中,第二区66的肋状元件74发生几何变形或展开,对外加拉伸施以最小的抵抗力。在介于阶段I和II之间的过渡区(720b)中,肋状元件74在外加拉伸力下变直。就是说,第二区发生从几何变形到分子水平变形的转变。这就是力壁的形成。在阶段II,如图5C所示,第二区66的肋状元件74在外加拉伸力平面下基本变直(即,第二区达到它的几何变形的极限),开始通过分子水平变形抵抗进一步的拉伸。分子水平变形的结果是,第二区66对进一步的外加拉伸力提供了第二抵抗力P2。在阶段II,由第一区64的分子水平变形和第二区66的分子水平变形提供的对拉伸的抵抗力形成总抵抗力PT,它大于阶段I中由第一区64的分子水平变形和第二区66的几何变形所提供的抵抗力。因此,阶段II中的力-拉伸曲线的斜率明显大于阶段I中力-拉伸曲线的斜率。
当(L1+D)小于L2时,抵抗力p1基本上大于抵抗力P2。当(L1+D)小于L2时,第一区提供的初始抵抗力P1大致满足以下等式: P 1 = ( A 1 × E 1 × D ) L 1

阶段I中的最大拉伸是所形成的网状材料的“有效伸长”。有效伸长对应于第二区进行的几何变形的距离。通过观察图6所示的拉伸力-伸长曲线720可以有效地确定出有效拉伸。阶段I和阶段II之间的过渡区中发生转折的近似点是“有效伸长”的拉伸百分数点。有效伸长的范围为约10%-100%或更大;人们发现此伸长范围对一次性吸收制品来说是值得注意的,可以通过使第二区的表面路程L2超过第一区的表面路程L1以及基网的组成来进行控制。术语有效伸长并不是想指出本发明网可以经受的伸长的极限,因为有些用途伸长需要超过有效伸长。
图7中的曲线730和735示意本发明网状材料表现出的松紧滞后特性,该材料与产生图6曲线720的材料大致相似。在60%伸长时测定成形网的松紧滞后特性。曲线730代表对第一轮外加后随即释放的拉伸的反应,曲线735代表对第二轮外加后随即释放的拉伸的反应。图7示意了第一轮中的力松弛731和定形或变形百分比732。注意到在多次循环的、较低的力下,网状材料表现出明显的伸长恢复,或有用的松紧性,即,网状材料能够容易地在很大程度上拉伸和收缩。产生松紧滞后特性的方法可以在本说明书中随后的试验方法部分中找到。
图8中的曲线740表示了基网的拉伸力-伸长特性,曲线750表示了本发明成形网的该特性,这两种网均由得自Tredegar Inc,Terre Haute,Ind.,名称为P-8863/X8323,约0.001″厚的线型低密度聚乙烯薄膜组成。此类型的基网在工业上已被成功地用于作一次性尿布的不透液底层。参看曲线750,开始基本为直线,750a为较小的拉伸力-伸长的阶段I,750b表示过渡区,750c为基本直线的阶段II。从曲线750可以看到,与曲线740表示的基网分子水平变形相比,成形网不同的两级较小力的特性首先是在阶段I由第一区的分子水平变形和第二区几何变形的结合提供,然后是在阶段II由第一区和第二区的分子水平变形提供。图9中的曲线760和765示意了类似于产生图8曲线750的成形网的松紧滞后特性,测定时为60%拉伸。曲线760代表对第一轮外加后随即释放的拉伸的反应,曲线765代表对第二轮外加后随即释放的拉伸的反应。图9示意了第一轮中的力松弛761和定形或变形百分比762。注意到在多次循环的、实验拉伸范围下,样品表现出非常明显的伸长恢复。
图10中的曲线770表示了基网的拉伸力-伸长特性,曲线780表示了本发明成形网的该特性,这两种网均由得自Tredegar Inc,Terre Haute,Ind.,名称为X-8998,约0.001″厚,大部分由线型中密度聚乙烯加线型低密度聚乙烯组成的聚合物薄膜组成。参看曲线780,开始基本为直线,780a为较小的拉伸力-伸长阶段I,780b表示过渡区,780c为基本直线的较大力-伸长阶段II。从曲线780可以看到,与曲线770表示的基网由分子水平变形相比,成形网不同的两级较小力的特性首先是在阶段I由第一区的分子水平变形和第二区几何变形的结合提供,然后是在阶段II由第一区和第二区的分子水平变形提供。图11中的曲线790和795示意了类似于产生图10曲线780的成形网的松紧滞后特性,测定时为60%拉伸。曲线790代表对第一轮外加后随即释放的拉伸的反应,曲线795代表对第二轮外加后随即释放的拉伸的反应。791表示网在第一轮中的力松弛,792表示第一轮后网状材料的定形或变形程度。在此例中,网状材料被拉伸至第一区中经历分子水平变形的材料永久变形的地方。还应注意到使第一区中的网状材料永久变形的60%拉伸尚不足以达到第二区的几何变形极限,即,力壁。就是说,第二区的几何变形极限大于第一区分子水平变形的松紧极限。但是,第一区的这种永久变形并不消除网状材料的有用松紧特性,其有效结果仅是“移动”了网状材料松紧特性的未拉伸点。曲线795表明了这一点,它表示网状材料经永久变形之后在第二轮中的特性。图11例子所示,即使发生较大程度的此种永久变形,仍然会保留有效量的松紧特性。应认识到,当网状材料的拉伸程度过大,网的第一区中的材料的永久变形很大时,这种有用的松紧特性将减弱。
图12中的曲线800表示了基网的拉伸力-伸长特性,曲线810表示了本发明成形网的该特性,这两种网均由得自Voltek Corp.,Lawrence,Mass,名称为Volara 2a,约0.080″厚的聚乙烯泡沫薄膜组成。参看曲线810,开始基本为直线,810a为较小的力-伸长阶段I,810b表示过渡区,810c基本为直线的阶段II。从曲线810可以看到,与曲线800表示的基网分子水平变形相比,成形网不同的两级较小力的特性首先是在阶段I(810a)由第一区的分子水平变形和第二区几何变形的结合提供,然后是在阶段II(810c)由第一区和第二区的分子水平变形提供。可以看到,基网泡沫样品在小于约150%伸长时断裂,而成形网在小于约120%的伸长时发生断裂。图13中的曲线820和825示意了类似于产生图12曲线810的成形网的松紧滞后特性,测定时为60%拉伸。曲线820代表对第一轮外加后随即释放的拉伸的反应,曲线825代表对第二轮外加后随即释放的拉伸的反应。图13示出了网在第一轮中的力松弛821和第一轮后网状材料变形的程度822。可以看到通过小量的永久变形822,试样在观测拉伸范围下表现出非常明显的伸长恢复。
图14中的曲线8 30表示了基网的拉伸力-伸长特性,曲线840表示了本发明成形网的该特性,这两种网均由Clopay1401聚乙烯混合物薄膜通过得自Findley Adhesives,Wauwatosa,Wis.的2301热熔胶与得自Veratec,Wolpole,Mass.,名称为P-11,基本由聚丙烯制成的无纺薄层粘结所得的叠层组成。参看曲线840,开始基本为直线,840a为较小的力-伸长阶段I,840b表示过渡区,840c表示的阶段II基本为直线。对于叠层成形网,从曲线840可以看到,与曲线830表示的基网分子水平变形相比,成形网不同的两级较小力的特性首先是在阶段I(840a)由第一区的分子水平变形和第二区几何变形的结合提供,然后是在阶段II(840c)由第一区和第二区的分子水平变形提供。图15中的曲线850和855示意了类似于产生图14曲线840的成形网的松紧滞后特性,测定时为60%拉伸。曲线850代表对第一轮外加后随即释放的拉伸的反应,曲线855代表对第二轮外加后随即释放的拉伸的反应。图15示出了网在第一轮中的力松弛851和第一轮后网状材料变形的程度852。可以看到在多轮观测范围的拉伸下这种叠层网表现出非常明显的松紧恢复。
当网状材料受到外加拉伸时表现出松紧特性,它在外加拉伸的方向上伸长,而一旦外加拉伸消除,它就回到其基本未拉伸的状态,除非网状材料的伸长超过了它的可伸缩点。该网状材料能够经受多个外加拉伸的循环而不失去其基本恢复的能力。因此,一旦消除外加拉伸,该网能回到其基本未拉伸的状态。
尽管网状材料可以容易地在外加轴向拉伸的方向上朝两个方向拉伸,但是,在基本垂直于肋状元件的第一轴的方向上,网状材料并不那么容易在基本平行于肋状元件第一轴的方向拉伸。当需要基本发生分子水平变形以在基本平行于肋状元件的第一轴方向上拉伸时,肋状元件的成形使肋状元件在基本垂直于肋状元件的第一轴或主轴方向上发生几何变形。
拉伸网状材料所需要的外加力决定于网状材料的组成和横截面,第一区的宽度和间隔大小。组成和横截面一定时,较窄和间隔较大的第一区需要较小的外加拉伸力。第一区的第一轴(即,长度)优选大于第一区的第二轴(即,宽度),优选的长宽比为约5∶1或更大。
肋状元件的深度和个数也可以改变以调节本发明的有效伸长。如果肋状元件的个数一定,肋状元件的高度或成形度增加,有效伸长就增大。类似地,如果高度或成形度一定,肋状元件的个数增加,有效伸长就增大。
图5所示的特定网状材料52是本发明松紧网的例子,但本发明并不限于网状材料52所示的几何形状。图16-28示意了本发明网状材料的可供选择的几个实施方案。
在本发明的用途中,一些功能特性可以调节。这些功能特性是网状材料对外加拉伸所产生的抵抗力和遇到力壁之前网状材料的有效伸长。网状材料对外加拉伸产生的抵抗力随着条件而变化:材料(如,组成,分子结构和取向等),横截面和网状材料上第一区占据的投影面积的百分数。在材料组成和横截面一定时,网状材料第一区占据的百分面积越大,网状材料对外加拉伸所产生的抵抗力将越大。网状材料第一区占据的百分值如果不是全部也是部分地决定于第一区的宽度和相邻第一区之间的间隔。
网状材料的有效伸长决定于第二区的表面路程。这至少部分地决定于肋状元件的间隔,肋状元件的个数和垂直于网状材料的平面测量的肋状元件高度。一般,第二区的表面路程越大,网状材料的有效伸长越大。
图16示意了未拉伸状态的本发明的成形网状材料52a,它包括第一区64a和第二区66a。网状材料52a还包括位于第一区64a和第二区66a之间的过渡区65a。网状材料52a在受到沿着表示为“l”的轴的外加循环拉伸下将表现出松紧特性。第二区66a中具有曲线形的肋状元件74a。曲线形肋状元件74a的第一轴或主轴76a是肋状元件74a的直线近似。主轴76a确定了基本上通过几何变形对外加拉伸作出反应的肋状元件74a的部分。图17示意了处于拉伸状态的图16网状材料。箭头80a表示在外加拉伸下网状材料的伸长,该伸长使肋状元件74a展开从而在垂直于第一轴76a的方向上发生几何变形。

图25示意了本发明的成形网状材料52h。网状材料52h包括第一区64h和第二区66h。网状材料52h还包括位于第一区64h和第二区66h的过渡区65h。第二区66h中具有多个肋状元件74h。图25A为将第二区66h沿线25A-25A剖开的横截面,示意出肋状元件74h的振幅x和x′。第二区66h中区域I的表面路程基本小于第二区66h中区域II的表面路程,这至少部分地由于在相应区域内肋状元件74h的振幅x和x′有所不同。当网状材料52h受到箭头80h所示的、基本平行于轴“l”的外加拉伸时,对应于第二区66h中的区域I和II,网状材料将有不同有效伸长的区域。具体地说,网52h对应于区域I的有效伸长将小于网状材料52h对应于区域II的有效伸长。但是,虽然区域I和II的有效伸长彼此不同,但是,除非区域I和II都达到了有效伸长,网状材料52h将不会遇到力壁。
图26示意了本发明的成形网状材料52i。网状材料52i包括第一区64i和第二区66i。网状材料52i还包括位于第一区64i和第二区66i之间的过渡区65i。第二区66i中具有肋状元件74i。图26A为将第二区66i沿线26A-26A剖开的横截面,示意出肋状元件74i的振幅y和y′。由于区域I和II中的表面路程不同,图26和26A的网状材料52i对外加后释放的拉伸具有与图25和25A所示的网状材料52h类似的反应。
图25和26网状材料示意的是在第二区中改变肋状元件,也可以在相邻区之间改变肋状元件。相邻二个区中的肋状元件的变化给相邻的两个区提供了不同的有效伸长。借助在相邻的二个区中具有不同的有效伸长,当每个区达到其各自的几何变形极限时,网状材料将对外加拉伸表现出多个力壁。
图27示意了本发明的成形网状材料52j的另一实施方案。网状材料52j包括第一区64j和第二区66j。网状材料52j还包括位于第一区64j和第二区66j的过渡区65j。沿基本平行于轴“t”的方向跨越网时,第一区64的宽度有所不同。第二区66j中具有多个肋状元件74j。当网状材料52j受到箭头80j表示的、基本平行于轴“l”的外加拉伸时,与较宽的第一区64j提供较高的抵抗力相比,较窄的区64将提供较小的抵抗力。
图28示意了本发明的成形网状材料52k的另一实施方案。网状材料52k包括第一区64k和第二区66k。网状材料52k还包括位于第一区64k和第二区66k的过渡区65k。第二区66k中具有肋状元件74k。沿基本平行于轴“t”的方向跨越网时,第二区66k的宽度有所不同。当受到箭头80k表示的、基本平行于轴“l”的外加拉伸时,与具有较窄第二区66k的网状材料52k部分相比,具有较宽第二区66k的网状材料52k部分将提供较小的抵抗力。对本领域技术人员来说很明显的是,图27和28揭示的网状材料的特点可以结合在同一网中从而对外加拉伸提供不同的抵抗力。
图29示意了本发明的网状材料521的另一实施方案。网状材料521包括第一区641和第二区661。网状材料521还包括位于第一区641和第二区661的过渡区651。第二区661中具有肋状元件741。第二区661在基本平行于轴“l”,的方向上延伸。肋状元件741的主轴761延伸与轴“l”成一个角度但仍基本垂直于轴“l”。当网状材料521受到箭头801表示的、基本平行于轴“l”的外加拉伸时,肋状元件741至少部分通过旋转在外加拉伸下发生几何变形。肋状元件741的旋转可以使肋状元件741变直基本平行于轴“l”。
本发明的整个网状材料可以包括第一区和第二区的可伸缩网,本发明也可以只在特定的部分上有由第一和第二区组成的可伸缩网。参看图30本发明一次性尿布底层200的优选实施方案,其中的底层200包括位于一次性尿布底层的腰部区和侧条之间的不连续的可伸缩网210。对于本领域技术人员来说明显的是,一次性吸收制品的底层的一部分或全部可以包括由第一和第二区组成的可伸缩网,使底层在受到外加循环拉伸时沿着一个轴表现出松紧特性。
参看图31示意的卫生巾底层220的实施方案。底层220包括多个在不同方向上延伸的第一区222和多个第二区224。因此,底层220能够在受到沿着多个轴的外加循环拉伸下,在多个不同的方向上表现出松紧特性。
本发明具有可伸缩网的网状材料被描述为吸收制品的底层或其一部分,在某些实施方案中,可能需要用可伸缩网来提供顶层和吸收芯子。例如,在图30所示的实施方案,就需要在相邻于底层区210的区中用可伸缩网提供顶层,以使底层区210的伸长不至受到相邻的顶层部分的限制。
制造方法
参看图32所示的用来制成图5所示网52的设备400。设备400包括板401、402。板401、402分别包括多个互相啮合的齿403和404。板401、402在压力下合在一起制成基网406。
参看图33,可以看到板401和402分别具有纵轴“l”和基本垂直于纵轴的横轴“t”。板401包括齿区407和槽区408,二者都基本平行于板401的纵轴延伸。板401的齿区407中有多个齿403。板402具有与板401的齿403啮合的齿404。当基网406在板401、402之间制成时,基网406的在板401的槽区408和板402的齿404中的部分保持未变形。这些区对应于图5所示的网52的第一区64。基网406的在板401的齿区407和板402的齿404中的部分逐渐被塑压成网状材料52第二区66中突起的肋状元件74。
成形的方法可以在静态压模中完成,其中基网的一个部分一次变形。图34示意了一个这样的方法。415大致示意的静态压模包括可轴向移动的板或元件420和静止的板422。板401和402分别连在元件420和422上。当板401和402分开时,基网被放在板401、402之间。随后,在“P”表示的压力下板合在一起。然后,上方的板401从板402上轴向升起,使成形网状材料被从板401和402之间取出。
图35示意的是一个连续动态压模的例子,它间歇地与移动的网接触将基网材料406制成为本发明的成形网状材料。聚合薄膜406沿箭头430所示的方向从板401和402之间喂入。板401固定于一对可旋转的臂432、434上,臂432、434顺时针旋转使板401发生顺时针移动。板402连接于一对可旋转的臂436、438上,臂436、438逆时针旋转使板402发生逆时针移动。这样,当网406在板401和402之间按箭头430所示的方向移动时,在板之间的基网部分成形,然后释放使板401和402可以合在一起形成基网406的另一部分。这个方法的优点是能够在一个连续的操作中制成任何复杂的花纹,如,单向的、双向的和多向的花纹。
图35的动态压模可以用于整个吸收制品,在整个制品中形成可伸缩网。例如,可以将整个的吸收制品放在板401和402之间,在吸收制品的所有层中形成可伸缩网。
在本发明将网状材料成形基网的另一个方法是真空成形。真空成形方法的例子是1982年8月3日授予Radel等人的普通转让专利U.S.4342314揭示的。或者,本发明成形网状材料可以液压成形,在1986年9月2日授予Curro等人的普通转让专利U.S.4609518中有所阐述。上述专利在此引作参考。
图36示意了另一种将基网成形为本发明成形网状材料的设备500。设备500包括一对辊502、504。辊502包括基本平行于穿过圆柱辊502的纵轴的多个齿区506和多个槽区508。齿区506包括多个齿507。辊504包括与辊502上的齿507啮合的多个齿510。当基网从相互啮合的辊502和504之间通过时,槽区508将在基网上留下未变形的部分,形成本发明网状材料的第一区。从齿区506和齿510之间通过的部分将被齿507和510分别成形成网状材料第二区的肋状元件。
或者,辊504可以由软橡胶组成。当基网从有齿的辊502和橡胶辊504之间通过时,基网机械地被形成有齿辊502提供的花纹。槽区508内的基网保持不变形,而齿区506内的基网被成形形成第二区的肋状元件。
参看图37示意的根据本发明的教导将基网制成成形网状材料的另一种设备550。设备550包括一对辊552、554。辊552和554分别包括沿辊552、554的圆周延伸的多个齿区556和槽区558。当基网从辊552和554之间通过时,槽区558将留下未变形的部分,而从齿区556间通过的薄膜部分被成形形成第二区的肋状元件。
本发明网状材料可以由诸如聚乙烯的聚烯烃组成,包括线型低密度聚乙烯(LLDPE),低密度聚乙烯(LDPE),超低密度聚乙烯(ULDPE),高密度聚乙烯(HDPE)或聚丙烯以及其混合物和与其他原料的混合物。其他的可以适用的聚合材料包括但不限于聚酯、聚氨酯、可施肥的或可生物降解的聚合物、热收缩聚合物、热塑弹性体、金属茂催化剂基的聚合物(如,得自Dow Chemical Company的INSITE和得自Exxo的Exxact)和可以吸入的聚合物。网状材料还可以由人造织物、人造针织材料、无纺布、有孔膜、能三维宏观伸长的成形薄膜、吸收材料或纤维吸收材料、泡沫体、填充组分或它们的叠层和/或结合。无纺布可以用但不限于用下述方法制造:射流喷网法、纺粘法、熔喷法、梳理和/或充气或压延机粘合,其中,具有疏松的纤维束射流喷网法的材料是优选的实施方案。
本发明是按用一层基网提供网状材料叙述的,本发明用其他材料能同样好地实现。虽然在外加拉伸的方向上表现出松紧特性的液体不渗透聚合膜可适用于作一次性尿布或卫生巾的底层,但这种网状材料作为吸收制品的顶层效果不好。其他的能够制造本发明网并作为吸收制品的透液顶层有效起作用的基网材料包括,双维有孔薄膜,具有宏观拉伸的三维有孔薄膜。具有宏观拉伸的三维有孔薄膜的例子揭示在1975年12月30日授予Thompson的U.S.3929135,1982年4月13日授予Mullane的U.S.4324426,1982年8月3日授予Radel等人的U.S.4342314,1984年7月31日授予Ahr等人的U.S.4463045,1991年4月9日授予Baird的U.S.5006394中。这些专利在此引为参考。
本发明网状材料可以包括上述材料的叠层。叠层可以用本领域技术人员已知的任何粘合方法制造。这种粘合材料包括但不限于热粘合、粘结粘合(使用包括但不限于喷雾粘合剂、热熔粘合剂、乳胶基粘合剂等的粘合剂任意一种)、声波粘合和挤压叠层,其中,将聚合薄膜在基体上直接浇铸,当仍处于熔融状态时,粘合到基体的一面上,或将熔喷纤维无纺布直接沉积在基体上。
下面是本发明的具体实施方案的实施例。实施例1
将填充铝的环氧树脂材料浇铸在机械金属模子上,制成两个类似于图32和33中的刚性板。板的外部尺寸为5.0″×12″×0.75″。每个板的一个表面上是一系列的“齿”,齿的横截面基本为三角形,从底边量为0.060″,向着顶点逐渐变细,顶部半径为0.008″。齿的中心线以0.060″增量均匀地间隔。板的厚度上有配合孔和钉使板合到一起时能配合一致。一个板的“有齿”一侧上开有一系列槽,它们彼此平行并垂直于均匀间隔的齿。这些槽的宽度为0.065″,在板的整个长度上连续延伸,中心间隔0.50″。这些槽对应于变形聚合网未变形区域。
将用浇铸法制成、基本由LLDPE组成的单一厚度(0.001″)聚合物薄膜放在两个板之间(一个有槽,一个只有齿)。有薄膜在其间的板处于液压下,模板大于该板(保证压力在板上均匀地分布)。板的边缘为厚度能够改变调节齿的相互穿插或“粘合”量的调整件。板被至少4000磅的力压在模板之间,使得板的齿合齿之间的薄膜区被成形。在对应于一个板开设的槽区,薄膜保持未变形。从板上消除压力取出成形的网状材料。实施例2
按上述使用实施例1中描述的板。要进行变形的材料是经梳理的压延粘合聚乙烯无纺布,该材料是用喷雾粘合剂,如,3M“超级77喷雾粘合剂”(任一种热熔或压敏粘合剂都可使用)形成的1mil(密耳)厚的浇铸聚乙烯叠层。无纺布在横向极易于成形。将叠层放在两个变形板之间,使无纺布的横向平行于花纹板上开设的槽。所得的材料在外加拉伸释放时皱褶少,因而较美观(正如实施例1中的材料那样)。试验方法表面路程
选择和制备每个不同区的代表试样,用显微成象分析法分析这些试样,测定成形材料区的路程。
选择代表每一个区的表面几何形状的试样。一般避免选择过渡区,因为它们通常具有第一和第二区的特点。将准备测量的试样切开并分出感兴趣的区。平行于拉伸轴切下“测量条”。一般这个轴平行于第一区或第二区所形成的主轴。当固定网状材料上时,垂直于“测量条”“精确标记”二分之一英寸长的未拉伸试样,然后准确切割,从网状材料上取下。

用质量和放大倍数足够的适宜显微测量仪器对“测量条”和支持片照相,得到每个试样的相片。图38示意了试样900的第二区典型的部分照片,该试样具有用来测定表面路程的第一侧边901和第二侧边902。这里的数据用下列仪器得到:Keyence VH-6100(20×Lens)影像装置,Sony Video printer Mavigraph unit制造的成象打印设备。影像打印是用Hewlett Packard ScanJet IIP扫描仪扫描得到的。利用软件NIH MAC Image version 1.45在MacIntoshllci计算机上进行成象分析。
使用这个仪器,开始时拍摄一个以0.005″递增的0.500″栅条刻度的校准照片,用于校准计算机成象分析程序。然后,对全部试样进行成象和打印。接着,全部的相片以100dpi(灰度256)扫描成适当的Mac成象文件形式。最后,用Mac Image1.45程序分析每个成象文件(包括校准文件)。所有的试样是用选择的直线测量工具徒手测量的。试样的两个侧边都进行测量,记录所得的长度。对于简单的薄膜试样(薄和等厚)只需要测定一个侧边。对于叠层和厚的泡沫试样要测定两个侧边。沿着切割的试样的整个标记长度记录对长度的测量。对于变形较深的试样,可能需要多次成象(部分重叠)以覆盖整个切下的试样。这种情况下,找出两个重叠成象中共同的特征作为“标记”,使长度记录连接而不重叠。
每个区的表面路程的最后确定是通过将每个区的五个(5)独立的1/2″测量值平均得到的。每个被测试样的“表面路程”是两个侧边表面路程的平均值。

横向变形系数
横向变形系数的测定是在连接于得自Gateway2000 of N.Si-oux City,South Dakota的Gateway2000 486/33Hz计算机的得自Instron Corporation of Canton,Massachusetts的Instron Model1122上进行,使用得自Sintech,Inc.of Research Triangle Park,North Carolina的Test WorksTM软件。作每个试验时,将试验所需要所有参数输入Test WorksTM软件中。数据的收集是将人工测量试样宽度和Test WorksTM中测量的长度结合起来。

Claims (17)

1、一种沿着至少一个轴表现出松紧特性的网状材料,所述网状材料的特征在于至少第一区和第二区,所述第一区和所述第二区由相同的材料组成,分别具有未拉伸投影路程,当所述网状材料受到基本平行于所述轴的外加拉伸时,所述第一区基本发生分子水平变形而第二区开始时基本发生几何变形,当所述外加拉伸释放时,所述第一区和所述第二区基本回到它们的未拉伸投影路程。
2、根据权利要求1的网状材料,其中,所述第一区和所述第二区彼此间具有看得出的不同。
3、根据权利要求1或2的网状材料,其中所述的第二区包括许多突起的肋状元件。
4、根据上述权利要求任一项的网状材料,其中的网状材料包括两个或多个轴。
5、根据上述权利要求任一项的网状材料,所述的第一区和所述的第二区基本是直线的。
6、根据上述权利要求任一项的网状材料,其中所述的第一区和所述的第二区基本是曲线的。
7、根据上述权利要求任一项的网状材料,其中所述网状材料通过第二区而能够有效地伸长。
8、根据上述权利要求任一项的网状材料,其中所述的第二区对所述的有效伸长提供多个极限。
9、根据上述权利要求任一项的网状材料,其中所述的第一区和所述的第二区分别有表面路程,所述的第一区的所述表面路程小于所述第二区的表面路程,测量是在所述网状材料处于未拉伸状态时平行于所述轴进行,所述网状材料在20%拉伸时表现出小于约0.4的横向变形系数,测量垂直于所述轴进行。
10、根据上述权利要求任一项的网状材料,其中的网状材料在受到平行于所述轴的外加拉伸时,对沿着至少一个轴的外加轴向拉伸,表现出至少两级明显不同的抵抗力,对于平行于所述轴的所述外加轴向拉伸,所述的第一区将在所述第二区的基本部分对所述外加轴向拉伸产生明显抵抗力之前表现出抵抗力,所述网状材料对外加拉伸表现出第一抵抗力,直到所述网状材料的拉伸大到足以使所述具有较长表面路程第二区的基本部分进入外加轴向拉伸面,在此平面上,所述网状材料对进一步的外加轴向拉伸表现出第二抵抗力,所述网状材料总的抵抗力高于所述第一区的抵抗力。
11、根据上述权利要求任一项的网状材料,其中两个或多个所述第一区具有基本相等的宽度。
12、根据上述权利要求任一项的网状材料,其中两个或多个所述第一区具有不同的宽度。
13、根据上述权利要求任一项的网状材料,其中所述第一区和所述第二区由至少一层薄膜材料组成。
14、根据权利要求13的网状材料,其中所述的薄膜材料由聚乙烯或其混合物组成。
15、根据上述权利要求任一项的网状材料,其中所述的网状材料是两层或多层材料的叠层材料。
16、根据上述权利要求任一项的网状材料,其中所述的网状材料至少形成一次性吸收制品的底层的一部分。
17、根据上述权利要求任一项的网状材料,其中所述的网状材料至少形成一次性吸收制品的顶层的一部分。
